The demand for joining dissimilar metals has exponentially increased due to the global concerns about climate change, especially for electric vehicles in the automotive industry. Ultrasonic welding (USW) surges as a very promising technique to join dissimilar metals, providing strength and electric conductivity, in addition to avoid metallurgical defects, such as the formation of intermetallic compounds, brittle phases and porosities. However, USW is a very sensitive process, which depends on many parameters. This work evaluates the impact of the process parameters on the quality of ultrasonic spot welds between copper and aluminium plates. The weld quality is assessed based on the tensile strength of the joints and metallographic examination of the weld cross-sections. Furthermore, the welding energy is examined for the different welding conditions. This is done to evaluate the influence of each parameter on the heat input resulting from friction at the weld interface and on the weld quality. From the obtained results, it was possible to optimise parameters to achieve satisfactory weld quality in 1.0 mm thick Al–Cu plate joints in terms of mechanical and metallurgical properties.

Abstract The ultrasonic welding was carried out to improve the quality of dissimilar Al/Mg alloys joint. The effects of laser texturing on the microstructure and mechanism of AZ31B/5052 joint connected by ultrasonic welding were also investigated. A series of laser texturing experiments on Al alloy (5052) and Mg alloy (AZ31B) were performed to determine the process parameters and their ef-fect on ultrasonic weld quality, especially on weld strength. Little effect was attained by opti-mizing welding parameters in improving mechanical properties. Both welding parameters and different texture pattern were investigated to obtain good weld quality. The connection mecha-nisms of joints were discussed based on the analysis of weld interface morphology, microstruc-ture evolution. Mechanical analysis of particle and movement of material atoms were analyzed in the study to explain the connect mechanism. The results show that the better lock-interface and lager lap shear strength were attained by laser texture addition and optimal welding parameters. Compared with the untextured joint, swirling bonding interface was obtained after the laser tex-ture. The laser texture with grid pattern was found to raise the strength up to 26% higher maxi-mum tensile-shear load than the joints obtained with the untextured surface.

Commonly, to evaluate the influence of the local weld geometry in fatigue test, small-scale specimens are used, assuming those represent a longer weld adequately. In this study, a comparison between short specimens and a long weld is performed. A method is developed for the statistical evaluation of weld toe radii and angles, stress concentration factors and weld quality classes. The results show a strong sampling rate dependence and lower ISO 5817:2014 weld quality results for higher sampling rates. Comparable results between short specimens and a long weld can be achieved using modal values of the parameters assuming a lognormal distribution.

Abstract: Underwater welding is the process of connecting materials underwater in the presence of water. It is used to maintain and improve the structure in marine and offshore applications. It's utilized for underwater pipeline maintenance, submerged offshore oil drilling, and ship repairs. It can also be found in nuclear power plants and deep-sea mining. Underwater welding is divided into two categories dry welding and wet welding. Dry welding entails enclosing the weld zone in a hyperbaric tank filled with a gas mixture and welding at the prevailing pressure. Wet welding is a type of welding that uses waterproof electrodes and is done directly on the component to be welded. The major benefit of this welding is its simplicity and cost effectiveness, but we can't obtain high weld quality as easily as we can with dry welding. Dry welding, on the other hand, may provide high weld quality, but it is a time-consuming procedure that needs the welder to secure the region with the hyperbaric vessel, and it is also a costly method. Underwater welding has a number of issues, including bubble arc generation, cold cracking, microstructural deformation, and more. We attempted to bring together the most recent developments in the field of underwater welding. We've outlined several techniques that were used to improve welding characteristics as well as important issues that must be addressed. This review article may be used to figure out what measures need to be taken to enhance the underwater weld joint quality. Welding parameters for pipe joint friction stir welding (FSW) have been identified based on L-9 orthogonal arrays used in the Taguchi Method. Different welding parameters, such as rotation speed, travel speed and axial force, have been used to produce several quality friction stir welded AA6063 pipe butt joints. The reliability of products obtained in the FSW process can be improved through the identification of the optimum combination of welding parameters. Weld quality was evaluated based on its tensile strength and residual stress profiles. The S/N analysis and Analysis of Variance (ANOVA) have been used to determine significant welding parameters that affect weld quality. Maximum tensile strength with acceptable residual stress was obtained at the optimum welding parameters of 1300 rpm, 5 mm/s and axial force between 5 and 6 kN. The goal of this study was to optimize welding parameters for high tensile strength and low residual stress.

An efficient nondestructive testing method of resistance spot weld quality is essential in evaluating the weld quality of all welded joints in the automotive components of a car body production line. This study proposes a quality prediction algorithm for resistance spot welding that can predict the geometrical and physical properties of a spot-welded joint and evaluate weld quality based on quality acceptance criteria. To this end, four statistical models that predict the main geometrical and physical properties of a spot-welded joint, including tensile shear strength, indentation depth, expulsion occurrence, and failure mode, were estimated based on material information, dynamic resistance, and electrode displacement signals. The significance of the estimated models was then verified through an analysis of variance. The prediction accuracies of the models were 94.3%, 93.4%, 97.5%, and 85.0% for the tensile shear strength, indentation depth, expulsion occurrence, and failure modes, respectively. A weld quality evaluation methodology that can predict the properties of a spot-welded joint and evaluate the overall quality requirements based on authorized welding standards was proposed using the four statistical models.

Purpose Friction stir welding (FSW) is considered an environmentally sound process compared to traditional fusion welding processes. It is a complex process in which various parameters influence weld strength. Therefore, it is essential to identify the best parameter settings for achieving the desired weld quality. This paper aims to investigate the multi-response optimization of process parameters of the FSWed 6061-T6 aluminum (Al) alloy. Design/methodology/approach The input process parameters related to FSW have been sorted out from a detailed literature survey. The properties of weldments such as yield strength, ultimate tensile strength, percentage elongation and microhardness have been used to evaluate weld quality. The process parameters have been optimized using the Taguchi-based grey relational analysis (GRA) methodology. Taguchi L16 orthogonal array has been considered to design the experiments. The effect of input parameters on output responses was also determined by the analysis of variance (ANOVA) method. Finally, to corroborate the results, a confirmatory experiment was carried out using the optimized parameters from the study. Findings The ANOVA result indicates that the tool rotation speed was the most significant parameter followed by tool pin profile and welding speed. From the confirmation test, it was observed that the optimum FSW process parameters predicted by the Taguchi method improved the grey relational grade by 13.52%. The experimental result also revealed that the Taguchi-based GRA method is feasible in finding solutions to multi-response optimization problems in the FSW process. Originality/value The present study is unique in the multi-response optimization of FSWed 6061-T6 Al alloy using the Taguchi and GRA methodology. The weld material having better mechanical properties is essential for the material industry.
