Basic research on five-axis NC machining of subdivision surface is presented. Research on Catmull-Clark subdivision surface, a method is presented by using computational geometry techniques to determine optimal tool position and orientation for 5-axis machining with torus end-mill: The normal vector of the subdivision surface vertex and the offset surface calculation are discussed firstly, then the rough machining model of subdivision surface is built and machined by using five-axis machining with the motion of the torus end-mill position and orientation according to the normal line of the surface. The tool position and orientation, cutting radius and tool path are calculated. Finally a computer simulation instantiation is given. This method improves the machining ability of subdivision surfaces.

Abstract The plunge milling method has remarkably improved the rough machining efficiency of 3D impeller channel. However, in conventional cutter position planning for plunge milling, interference at the end of every cutter position due to sudden increase of radial depth is inevitable, which may seriously compromise the service life of machine tool and cutter, as well as the cutting efficiency at the interferential phase. This study optimized the cutter axis vector for the tool path of conventional rough machining of 3D impeller variable -axis plunge milling to make the angle between the normal vector for workpiece surface at the cutter contact point and the cutter-axis vector of adjacent tool position increase gradually from outlet to inlet at the smallest scale. Based on this, an iterative algorithm for tool center position and safety height for the cutter was provided, thus making the hub allowance of the optimized tool path for plunge milling as small as possible without affecting the subsequent machining on the premise of avoiding the interferential phenomenon. Finally, the correctness of the proposed method was verified by relevant numerical examples.

A new tool path generation method based on Z-buffer method is proposed for free-form surface machining by using ball-end cutters. Firstly, to avoid ball-end mill cutting the workpiece, we make the cutter shaft which is perpendicular to machining surface tilt angle θ, then determine the examining area and then judge there is or not a interference occurring between ball-end mill and examining area, if there is, then make a adjustment for cutter shaft. The discretized points within the examining area are efficiently read in and stored directly by the computer hardware; no extra searching and iterative methods are needed. Simulation results show that, comparing with the traditional algorithm, the tool-position calculation time is shorter, and the phenomenon of workpiece squeezed and scratched is less in this algorithm. It meets the basic needs of five axis machining accuracy. Finally we make a practical machining experiment for cutter location generated.

To obtain the flexibility of choice of cutting tool and to compensate the wear of the cutting tool, this paper presents an interference-free toolpath generating method for multi-axis machining of a cylindrical cam. The notion of the proposed method is that the cutting tool is confined within the meshing element and the motion of the cutting tool follows the meshing element so that collision problem can be avoided. Based on the envelope theory, homogeneous coordinate transformation and differential geometry, the cutter location for multi-axis NC machining using cylindrical-end mill is derived and the cutting path sequences with the minimum lead in and lead out are planned. The cutting simulations with solid model are performed to verify the proposed toolpath generation method. It is also verified through the trial cut with model material on a five-axis machine tool.

Abstract This study aimed to improve the efficiency of free-form surface machining by using a five-axis controlled machine tool and a barrel tool. The barrel tool has cutting edges, with curvature smaller than the radius, increasing the pick feed width compared with a conventional ball end mill of the same tool radius. As a result, the machining efficiency can be improved; however, the cost of the barrel tool is high and difficult to reground. In this study, a method to obtain the cutting points that make the cusp height below the target value is proposed. Moreover, a method to improve the tool life by continuously and uniformly changing the contact point on the cutting edge is proposed. The usefulness of the developed method is confirmed through machining simulations.

The centrifugal impeller with arbitrary surface blades is a very important component in automobile, ships, and aircraft industry, and it is one of the most difficult parts to process. Focusing on the machining efficiency improvement, combining the geometric advantages of ruled surface and arbitrary surface, and utilizing the efficient and accurate advantages of flank machining and point machining, this article presents a novel and targeted tool-path generation method and algorithm for five-axis flank machining of centrifugal impeller with arbitrary surface blades. In light of specific characters of different surfaces, the analyses of two different impeller blades are proposed first, the more characteristic and complex geometrical structures of the arbitrary blade are achieved. In rough machining, an approximate ruled surface blade is obtained, and a simple channel is achieved; the flank milling of the centrifugal impeller with ruled surface blades is achieved relative to the point milling of the centrifugal impeller with arbitrary surface blades; and the triangle tool path planning method is added in this process to save the machining time and cost collectively. Furthermore, in semi-finish machining, the approximate sub-ruled blade surfaces are calculated, and a new flank milling method of the sub-ruled blade surfaces is achieved; a new solution for tool interference is achieved in this process and the generation of non-interference tool paths becomes easy. Machining experiments of two different impellers are presented as a test of the proposed methods.

There are two key problems in the manufacture process of impeller with HSM(High Speed Machining). One is the collision between tool and blade, the other is gnawed-cutting arisen by non-uniform change of the cutter axis. The control algorithm of collision-free cutter-axis was described and applied in this paper. The cutter-axis vector was optimized by quaternary linear interpolation method to make normal vector of blade changing continuous, so. These methods were synthetically used in the manufacture experiment. And the qualified impeller was produced. It indicated that the tool vector control method was feasible.

Using five-axis equipment for NC machining of free-form surface is an effective way to improve machining quality and machining efficiency, the surface shape and the five coordinate of the complexity of the machine tool movement led to its tool path planning technology is difficult. The paper aimed at the five coordinate NC machining of free-form surface and puts forward a five-axis NC machining method based on triangular facet model. The research based on triangular facet model, using constant scallop height method to calculate the step distance and improve the cutting efficiency to a great extent. In the process, tool path is generated, combining with the method of configuration space interference free.

Surface machining has become a difficult problem in aviation manufacturing, we always using ball-end mills, it is easy to determine the tool position in five-axis machining, but because of the large program, low material remove rate, the processing cycle long, and the surface accuracy is also poor. The paper suggests using the flat-end mill to strip width machining. Using this way, the CNC program is shorter, surface quality is better, the most import is reducing the machining time obviously. Now this method only used in the simple surface, so it requires further research.
