Measurements and Prediction of the Effects of Surface Roughness on Profile Losses and Deviation in a Turbine Cascade

Measurements of pressure distributions, profile losses, and flow deviation were carried out on a planar turbine cascade in incompressible flow to assess the effects of partial roughness coverage of the blade surfaces. Spanwise-oriented bands of roughness were placed at various locations on the suction and pressure surfaces of the blades. Roughness height, spacing between roughness elements, and band width were varied. A computational method based on the inviscid/viscous interaction approach was also developed; its predictions were in good agreement with the experimental results. This indicates that good predictions can be expected for a variety of cascade and roughness configurations from any two-dimensional analysis that couples an inviscid method with a suitable rough surface boundary-layer analysis. The work also suggests that incorporation of the rough wall skin-friction law into a three-dimensional Navier–Stokes code would enable good predictions of roughness effects in three-dimensional situations. Roughness was found to have little effect on static pressure distribution around the blades and on deviation angle, provided that it does not precipitate substantial flow separation. Roughness on the suction surface can cause large increases in profile losses; roughness height and location of the leading edge of the roughness band are particularly important. Loss increments due to pressure-surface roughness are much smaller than those due to similar roughness on the suction surface.

Wake-induced laminar-turbulent transition is studied at the leading edge of a C4-section compressor stator blade in a 1.5-stage axial compressor. Surface hot-film sensor observations are interpreted with the aid of numerical solutions from UNSFLO, a quasi-three-dimensional viscous-inviscid flow solver. The passage of a rotor wake, with its associated negative jet, over the stator leading edge is observed to have a destabilizing effect on the suction surface boundary layer. This leads to transition closer to the stator leading edge than would have occurred under steady flow conditions. The strength of this phenomenon is influenced by the rotor-stator axial gap and the variability of individual rotor wake disturbances. A variety of transition phenomena is observed near the leading edge in the wake path. Wave packets characteristic of Tollmien-Schlichting waves are observed to amplify and break down into turbulent spots. Disturbances characteristic of the streaky structures occurring in bypass transition are also seen. Examination of suction surface disturbance and wake-induced transitional strip trajectories points to the leading edge as the principal receptivity site for suction surface transition phenomena at design loading conditions. This contrasts markedly with the pressure surface behavior, where transition at design conditions occurs remotely from leading-edge flow perturbations associated with wake chopping. Here, the local receptivity of the boundary layer to the wake passing disturbance and turbulent wake fluid discharging onto the blade surface may be of greater importance.

Surface roughness on a stator blade was found to have a major effect on the three-dimensional (3D) separation at the hub of a single-stage low-speed axial compressor. The change in the separation with roughness worsened performance of the stage. A preliminary study was carried out to ascertain which part of the stator suction surface and at what operating condition the flow is most sensitive to roughness. The results show that stage performance is extremely sensitive to surface roughness around the leading edge and peak-suction regions, particularly for flow rates corresponding to design and lower values. Surface flow visualization and exit loss measurements show that the size of the separation, in terms of spanwise and chordwise extent, is increased with roughness present. Roughness produced the large 3D separation at design flow coefficient that is found for smooth blades nearer to stall. A simple model to simulate the effect of roughness was developed and, when included in a 3D Navier–Stokes calculation method, was shown to give good qualitative agreement with measurements.

To know the internal flows and the loss generation mechanisms in turbine blade passages, three–dimensional flows in a linear turbine cascade were measured in detail using a five–hole Pitot tube. Flow visualization tests were also carried out with oil smoke to see the unsteady behavior of the internal flows. The flow visualization tests show generation of various vortices occurring inside the cascade passage, which were hardly detectable with steady flow measurement. Many of the vortices behave unsteadily. The evolution of two legs of the leading edge horseshoe vortex was clearly visualized as a combined vortex system. Low energy fluids inside the boundary layer on the blade suction surface were seen to circulate very slowly and were fairly unstable. Rotational directions of the low energy fluids depend on the interaction with the surrounding vortex system. Many separated and strong reverse flows were also seen near the blade trailing edge.

To give insight into the clocking effect and its influence on the wake transportation and its interaction, the unsteady three-dimensional flow through a 1.5-stage axial low pressure turbine is simulated numerically using a density-correction based, Reynolds-Averaged Navier-Stokes equations commercial CFD code. The 2nd stator clocking is applied over ten equal tangential positions. The results show that the harmonic blade number ratio is an important factor affecting the clocking effect. The clocking effect has a very small influence on the turbine efficiency in this investigation. The efficiency difference between the maximum and minimum configuration is nearly 0.1%. The maximum efficiency can be achieved when the 1st stator wake enters the 2nd stator passage near blade suction surface and its adjacent wake passes through the 2nd stator passage close to blade pressure surface. The minimum efficiency appears if the 1st stator wake impinges upon the leading edge of the 2nd stator and its adjacent wake of the 1st stator passed through the mid-channel in the 2nd stator.


The hydrodynamic lubrication of rough surfaces is analysed with the Reynolds equation, whose application requires the roughness spacing to be large, and the roughness height to be small, compared with the thick­ness of the fluid film. The general two-dimensional surface roughness is considered, and results applicable to any roughness structure are obtained. It is revealed analytically that two types of term contribute to roughness effects: one depends on the shape of the autocorrelation function and the other does not. The former contribution was neglected by previous workers. The numerical computation of an example shows that these two contributions are comparable in magnitude.

Most of the inverse design methods of turbomachinery experience the shortcoming where the target aerodynamic parameters need to be manually specified depending on the designers’ experience and insight, making the design result aleatory and even deviated from the real optimal solution. To tackle this problem, an experience-independent inverse design optimization method is proposed and applied to the redesign of a compressor cascade airfoil in this study. The experience-independent inverse design optimization method can automatically obtain the target pressure distribution along the cascade airfoil through the genetic algorithm, rather than through the manual specification approach. The shape of cascade airfoil is then solved by the adjoint method. The effectiveness of the experience-independent inverse design optimization method is demonstrated by two inverse design cases of the compressor cascade airfoil, i.e. the inverse design of only the suction surface and the inverse design of both the suction and pressure surfaces. The results show that the proposed inverse design method is capable of significantly improving the aerodynamic performance of the compressor cascade. At the examined flow condition, a thin airfoil profile is beneficial to flow accelerations near the leading edge and flow separation avoidance near the trailing edge. The proposed inverse design method is quite generic and can be extended to the three-dimensional inverse design of advanced compressor blades.
