Inconel 718 superalloy finds wide range of applications in various industries due to its superior mechanical properties including high strength, high hardness, resistance to corrosion, etc. Though poor machinability especially in micro-domain by conventional machining processes makes it one of the “difficult-to-cut” material. The micro-electrical discharge machining (µ-EDM) is appropriate process for machining any conductive material, although selection of machining parameters for higher machining rate and accuracy is difficult task. The present study attempts to optimize parameters in micro-electrical discharge drilling (µ-EDD) of Inconel 718. The material removal rate, electrode wear ratio, overcut, and taper angle have been selected as performance measures while gap voltage, capacitance, electrode rotational speed, and feed rate have been selected as process parameters. The optimum setting of process parameters has been obtained using Genetic Algorithm based multi-objective optimization and verified experimentally.

Micro Electrical discharge machining (µEDM) is an electro thermal process, the cutting force is negligibly small and material removal occurs irrespective of hardness of work piece material .Micro electrical discharge machining process is capable of machining of complex shape, which is difficult to machine in conventional machining process. Last decade, the EDM process involved demand for machining requirements with short period. Since the major risk of wire breakage, deflections of electrodes were affecting the performance accuracy of EDM operation. This paper describe about a comprehensive review of micro electro discharge machining process and its process optimization techniques used for last 10 years. Micro electro discharge machining has more important given to difficult to machine materials. In order to improve the surface integrity and performance of process, need to select proper process parameters. It reports on the Micro EDM research involving the optimization of the process parameters surveying the influence of the various factors affecting the machining performance and productivity.

The objectives of this work are to demonstrate the use of multiscale curvature tensor analysis for characterizing surfaces of stainless steel created by micro-electrical discharge machining (μEDM), and to study the strengths of the correlations between discharge energies and resulting surface curvatures (i.e., principal, Gaussian, or mean curvatures) and how they change with scale. Surfaces were created by μEDM techniques using energies from 18 nJ to 16,500 nJ and measured by confocal microscope. The curvature tensor T is calculated using three proximate unit vectors normal to the surface. The multiscale effect is achieved by changing the size of the sampling interval for the estimation of the normals. Normals are estimated from regular meshes by applying a covariance matrix method. Strong correlations (R2 > 0.9) are observed between calculated principal maximal and minimal as well as mean and Gaussian curvatures and discharge energies. This method allows detailed analysis of the nature of surface topographies and suggests that different formation processes governed the creation of surfaces created by higher energies.

Micro-Electrical Discharge Machining (μEDM) has become a widely accepted non-traditional material removal process for micro-manufacture of conductive materials considered difficult to be cut using traditional machining technologies. Moreover, EDM is an ideal process for obtaining burr-free micron-size apertures with high aspect ratios. Aim of this work was to investigate the feasibility of drilling micro holes on titanium using μ-EDM technology. Titanium plates having a thickness equal to 0.5 mm were taken into account and the holes were performed using a carbide electrode having a diameter equal to 0.3 mm. The Design Of Experiment (DOE) method was used for planning the experimental campaign and ANOVA techniques were applied to study the relationship between process parameters and final output. In particular, the most important process parameters such as peak current, pulse duration, frequency and electrode rotation speed were investigated as a function of material removal rate, wear rate and machining accuracy. Geometrical and dimensional analyses were carried out on micro-holes using both optical and scanning electron microscopes to evaluate both the over cut and the rate of taper.
