Ballistic penetration of conically cylindrical steel projectile into 3D orthogonal woven composite (3DOWC) was investigated from finite element analyses and ballistic impact tests. Based on the observation of the microstructure of the 3DOWC, a microstructure model was established for finite element calculation. In this model, the cross-section of warp, weft and Z-direction fiber tows was regarded as rectangular. The noninterwoven warp and weft yarns were bonded together with Z-yarns. The impact damage and energy absorption of the 3DOWC penetrated by a conically cylindrical steel projectile were calculated from the microstructure model and compared with the testing results. Good agreements with experiments have been observed, especially for deformation, damage evolution, and strain wave distribution in the 3DOWC under ballistic penetration.

In this work, the tensile, compressive, and flexural properties of three types of 3D woven composites were studied in three directions. To make an accurate comparison, three 3D woven composites are made to have the same fiber volume content by controlling the weaving parameters of 3D fabric. The results show that the 3D orthogonal woven composite (3DOWC) has better overall mechanical properties than those of the 3D shallow straight-joint woven composite (3DSSWC) and 3D shallow bend-joint woven composite (3DSBWC) in the warp direction, including tension, compression, and flexural strength. Interestingly their mechanical properties in the weft direction are about the same. In the through-thickness direction, however, the tensile and flexural strength of 3DOWC is about the same as 3DSBW, both higher than that of 3DSSWC. The compressive strength, on the other hand, is mainly dependent on the number of weft yarns in the through-thickness direction.

Three-dimensional orthogonal woven composites are noted for their excellent mechanical properties and delamination resistance, so they are expected to have promising prospects in lightweight applications in the automobile industry. The multi-scale characteristics and inherent uncertainty of design variables pose great challenges to the optimization procedure for 3D orthogonal woven composite structures. This paper aims to propose a reliability-based design optimization method for guidance on the lightweight design of 3D orthogonal woven composite automobile shock tower, which includes design variables from material and structure. An analytical model was firstly set up to accurately predict the elastic and strength properties of composites. After that, a novel optimization procedure was established for the multi-scale reliability optimization design of composite shock tower, based on the combination of Monte Carlo reliability analysis method, Kriging surrogate model, and particle swarm optimization algorithm. According to the results, the optimized shock tower meets the requirements of structural performance and reliability, with a weight reduction of 37.83%.
