Abstract In recent times, the concept of hard turning has gained awareness in metal cutting as it can apparently replace the traditional process cycle of turning, heat treating, and finish grinding for assembly of hard, wear-resistant steel parts. The major apprehension in hard turning is the tool vibration, which affects the surface finish of the work piece, has to be controlled and monitored. In order to control tool vibration in metal cutting, a magnetorheological fluid damper which has received great attention in suppressing tool vibration was developed and used. Also an attempt has been made in this study to monitor tool vibration using the skewness and kurtosis parameters of acoustic emission (AE) signal for the tool holder with and without magnetorheological damper. Cutting experiments were conducted to arrive at a set of operating parameters that can offer better damping characteristics to minimize tool vibration during turning of AISI4340 steel of 46 HRC using hard metal insert with sculptured rake face. From the results, it was observed that the presence of magnetorheological damper during hard turning reduces tool vibration and there exist a strong relationship between tool vibration and acoustic emission (AERMS) signals to monitor tool condition. This work provides momentous understanding on the usage of magnetorheological damper and AE sensor to control and monitor the tool condition during turning of hardened AISI4340 steel

In hard turning, tool wear of cutting tool crossing the limit is highly undesirable because it adversely affects the surface finish. Hence continuous, online tool wear monitoring during the process is essential. The analysis of Acoustic Emission (AE) signal generated during conventional machining has been studied by many investigators for understanding the process of metal cutting and tool wear phenomena. In this experimental study on hard turning, the skew and kurtosis parameters of root mean square values of AE signal (AERMS) have been used for online monitoring of a Cubic Boron Nitride (CBN) tool wear.

The intensive developments of intelligent manufacturing systems in the last decades open the large possibilities of more accurate monitoring of the metal cutting process. One of the most important factors of the process is the tool state given by the rate of the tool wear, which is the result of a lot of influences of almost all cutting parameters. The modern tool monitoring systems relieved that the accuracy of the results increases when using a combination of surveyed signals such as: vibrations, power consumption, acoustic emission, forces or tool temperature. Combining the output signals in a monitoring function using the neural network method gives the best results when using on-line monitoring. Considering the tool temperature as an important factor in the tool wear process and adding it to the acoustic emission and force measuring the accuracy of the results seems to improve significantly. The present paper describes an integrated monitoring system with integration of the cutting temperature, the calibration device for work piece-tool thermocouple, and the block diagram for on-line survey measuring using LabView platform.

During manufacturing, the performance of a cutting tool is largely dependent on the conditions prevailing over the tool-work interface. This is mostly dependent on the status of the cutting tool and work material. Acoustic emission studies have been performed on carbon/phenolic composite using PCD and PCBN tools for tool condition monitoring. The studies have enabled to understand the tool behaviour at different cutting speeds.

In the present work, a new unsteady analytical model is developed for magnetorheological fluid flow through the annular gap which is opened on the piston head of twin tube magnetorheological damper, considering fluid inertia term into the momentum equation. This new unsteady model is based on Stokes’ second problem that is extended for magnetorheological fluid flow between finite oscillating parallel plates under the pressure gradient. A quasi-static analysis is also developed for magnetorheological fluid flow in twin tube damper, to compare its results with present unsteady solution and to show the effect of magnetorheological fluid inertia. The obtained results are validated experimentally and then, a parametric study is presented using both unsteady and quasi-static analysis. The effect of fluid inertia term is investigated on force–displacement and force–velocity loops, magnetorheological fluid velocity profile, pressure drop, phase difference between pressure drop and flow rate and change of plug thickness with time duration. According to the obtained results, quasi-static analysis included considerable error respect to new unsteady analysis as the gap height, magnetorheological fluid density, excitation frequencies and amplitudes are increased and yield stress is decreased. It is found that the plug thickness is considerably affected by inertia term of magnetorheological fluid.
