In this study, a quantitative method for classifying the frost geometry is first proposed to substantiate a numerical model in predicting frost properties like density, thickness, and thermal conductivity. This method can recognize the crystal shape via linear programming of the existing map for frost morphology. By using this method, the frost conditions can be taken into account in a model to obtain the corresponding frost properties like thermal conductivity, frost thickness, and density for specific frost crystal. It is found that the developed model can predict the frost properties more accurately than the existing correlations. Specifically, the proposed model can identify the corresponding frost shape by a dimensionless temperature and the surface temperature. Moreover, by adopting the frost identification into the numerical model, the frost thickness can also be predicted satisfactorily. The proposed calculation method not only shows better predictive ability with thermal conductivities, but also gives good predictions for density and is especially accurate when the frost density is lower than 125 kg/m3. Yet, the predictive ability for frost density is improved by 24% when compared to the most accurate correlation available.

In recent years very strong efforts have been undertaken to build light weight structures of car bodies in the automotive industry. Structural technologies like Space Frame, tailored blanks and relief-embossed panels are well-known and already in use. Beside that there is a large assortment of design materials with low density or high strength. Magnesium alloys are lighter by approximately 34 percent than aluminum alloys and are considered to be the lightest metallic design material. However forming processes of magnesium sheet metal are difficult due to its complex plasticity behavior. Strain rate sensitivity, asymmetric and softening yield behavior of magnesium are leading to a complex description of the forming process. Asymmetric yield behavior means different yield stress depending on tensile or compressive loading. It is well-known that elevated temperatures around 200°C improve the local flow behavior of magnesium. Experiments show that in this way the forming limit curves can be considerably increased. So far the simulation of the forming process including temperature, strain rates and plastic asymmetry is not state-of-the-art. Moreover, neither reliable material data nor standardized testing procedures are available. According to the great attractiveness of magnesium sheet metal parts there is a serious need for a reliable modeling of the virtual process chain including the specification of required mechanical properties. An existing series geometry which already can be made of magnesium at elevated temperatures is calculated using the finite element method. The results clarify the failings of standard calculation methods and show potentials of its improvement.

Development of new technologies and processes for small batch and prototype production of sheet metal components has a very important role in the recent years. The reason is the quick and efficient response to the market demands. For this reasons new manufacturing concepts have to be developed in order to enable a fast and reliable production of complex components and parts without investing in special forming machines. The need for flexible forming processes has been accelerated during the last 15 years, and by these developments the technology reaches new extensions. Incremental sheet metal forming (ISMF) may be regarded as one of the promising developments for these purposes. A comprehensive research work is in progress at the University of Miskolc (Hungary) to study the effect of important process parameters with particular emphasis on the shape and dimensional accuracy of the products and particularly on the formability limitations of the process. In this paper, some results concerning the determination of forming limit diagrams for single point incremental sheet metal forming will be described.
