Inconel alloy has been widely used in industry but is difficult to machine due to its rapid change in cutting force during machining. This paper investigated the cutting force for milling Inconel 718 as conventional force model is unable to handle the above situation. Theorectical force model is first reviewed and two-phase experiments of slot milling based on dry cutting are designed to measure the cutting force and the specific cutting force. Experiments in phase I are designed based on Taguchi method with spindle speed, feedrate per cutting edge and depth of cut as experimental parameters. The results showed that the first two parameters play more important roles in the cutting force. A phase II exhaust experiments is designed with spindle speed set from 400 to 800 rpm while the feedrate per cutting edge is set from 0.04 to 0.08 mm/tooth. The results are concluded as the following. (i) There exists a strong size effect in milling Inconel 718 as the cutting force changed with the chip thickness. Specific cutting force is larger at small thickness of cut and become smaller when the thickness increases. (ii) A 2nd order non-linear cutting force model, which takes spindle speed N and feedrate fz into account, for milling Inconel 718 is derived from the measured data and represented as Ft(N, fz )= (13910 -3.1N - 109900fz - 0.0028N2 +23.9Nfz+434500fz2) xapxh. The derived force model compensates the inaccuracy of conventional force model.

A new method, which accurately predicts cutting force in ball end milling considering cutting edge around center web, has been proposed. The new method accurately calculates the uncut chip thickness, which is required to estimate the cutting force by the instantaneous rigid force model. In the instantaneous rigid force model, the uncut chip thickness is generally calculated on the cutting edge in each minute disk element piled up along the tool axis. However, the orientation of tool cutting edge of ball end mill is different from that of square end mill. Therefore, for the ball end mill, the uncut chip thickness cannot be calculated accurately in the minute disk element, especially around the center web. Then, this study proposes a method to calculate the uncut chip thickness along the vector connecting the center of the ball and the cutting edge. The proposed method can reduce the estimation error of the uncut chip thickness especially around the center web compared with the previous method. Our study also realizes to calculate the uncut chip thickness discretely by using voxel model and detecting the removal voxels in each minute tool rotation angle, in which the relative relationship between a cutting edge and a workpiece, which changes dynamically during tool rotation. A cutting experiment with the ball end mill was conducted in order to validate the proposed method. The results showed that the error between the measured and predicted cutting forces can be reduced by the proposed method compared with the previous method.

This paper presents the establishment of a closed form expression for the dynamic forces as explicit functions of cutting parameters and tool/workpiece geometry in milling processes. Based on the existing local cutting force model, the generation of total cutting forces is formulated as the angular domain convolution of three cutting process component functions, namely the elementary cutting function, the chip width density function, and the tooth sequence function. The elemental cutting force function is related to the chip formation process in an elemental cutting area and it is characterized by the chip thickness variation, and radial cutting configuration. The chip width density function defines the chip width per unit cutter rotation along a cutter flute within the range of axial depth of cut. The tooth sequence function represents the spacing between flutes as well as their cutting sequence as the cutter rotates. The analysis of cutting forces is extended into the Fourier domain by taking the frequency multiplication of the transforms of the three component functions. Fourier series coefficients of the cutting forces are shown to be explicit algebraic functions of various tool parameters and cutting conditions. Numerical simulation results are presented in the frequency domain to illustrate the effects of various process parameters. A series of end milling experiments are performed and their results discussed to validate the analytical model.

This paper presents a model to predict the cutting forces for flat end milling as machining gear indexing cam. Rotation feeding makes axial depth of cut and uncut chip thickness change during cutting process. The development of the model is based on the analysis of cutting edge expression. According to the existing the relationship of the local cutting force and chip load and assuming the cutter to be divided into a number of differential elements in the axial direction of the cutter, the model is derived by summarising the cutting forces produced by each differential cutter disc engaged in the cut. The equation for calculating uncut chip thickness of differential disc is educed. In order to avoid the complex computing for axial depth of cut of the entire edge, a unit square window function and its criterion are introduced to estimate whether a segment of edge is in engaging range.

AbstractThis paper presents the application of Response Surface Methodology (RSM) coupled with Teaching Learning Based Optimization Technique (TLBO) for optimizing surface integrity of thin cantilever type Inconel 718 workpiece in ball end milling. The machining and tool related parameters like spindle speed, milling feed, axial depth of cut and tool path orientation are optimized with considerations of multiple response like deflection, surface roughness, and micro hardness of plate. Mathematical relationship between process parameters and deflection, surface roughness and microhardness are found out by using response surface methodology. It is observed that after optimizing the process that at the spindle speed of 2,000 rpm, feed 0.05 mm/tooth/rev, plate thickness of 5.5 mm and 15° workpiece inclination with horizontal tool path gives favorable surface integrity.

The purpose of this research is to develop the models to predict the average surface roughness and the surface roughness during the in-process grinding by monitoring the cutting force ratio. The proposed models are developed based on the experimentally obtained results by employing the exponential function with four factors, which are the spindle speed, the feed rate, the depth of cut, and the cutting force ratio. The experimentally obtained results showed that the dimensionless cutting force ratio is usable to predict the surface roughness during the grinding process, which can be calculated and obtained by taking the ratio of the corresponding time records of the cutting force Fy in the spindle speed direction to that of the cutting force Fz in the radial wheel direction. The multiple regression analysis is utilized to calculate the regression coefficients with the use of the least square method at 95% confident level. The experimentally obtained models have been verified by the new cutting tests. It is proved that the developed surface roughness models can be used to predict the in-process surface roughness with the high accuracy of 93.9% for the average surface roughness and 92.8% for the surface roughness.

The minimum uncut chip thickness (MUCT), dividing the cutting zone into the shear region and the ploughing region, has a strong nonlinear effect on the cutting force of micro-milling. Determining the MUCT value is fundamental in order to predict the micro-milling force. In this study, based on the assumption that the normal shear force and the normal ploughing force are equivalent at the MUCT point, a novel analytical MUCT model considering the comprehensive effect of shear stress, friction angle, ploughing coefficient and cutting-edge radius is constructed to determine the MUCT. Nonlinear piecewise cutting force coefficient functions with the novel MUCT as the break point are constructed to represent the distribution of the shear/ploughing force under the effect of the minimum uncut chip thickness. By integrating the cutting force coefficient function, the nonlinear micro-milling force is predicted. Theoretical analysis shows that the nonlinear cutting force coefficient function embedded with the novel MUCT is absolutely integrable, making the micro-milling force model more stable and accurate than the conventional models. Moreover, by considering different factors in the MUCT model, the proposed micro-milling force model is more flexible than the traditional models. Micro-milling experiments under different cutting conditions have verified the efficiency and improvement of the proposed micro-milling force model.

In microend milling, due to the comparable size of the edge radius to chip thickness, chip formation mechanisms are different. Also, the design of microend mills with features of a large shank, taper, and reduced diameter at the cutting edges introduces additional dynamics and faults or errors at the cutting edges. A dynamic microend milling cutting force and vibration model has been developed to investigate the microend milling dynamics caused by the unique mechanisms of chip formation as well as the unique microend mill design and its associated fault system. The chip thickness model has been developed considering the elastic-plastic nature in the ploughing process. A slip-line field modeling approach is taken for a cutting force model development that accounts for variations in the effective rake angle and dead metal cap. The process fault parameters associated with microend mills have been defined and their effects on chip load have been derived. Finally, a dynamic model has been developed considering the effects of both the unique microend mill design and fault system and factors that become significant at high spindle speeds including rotary inertia and gyroscopic moments.
