Development of a New Front Stage for an Industrial Axial Flow Compressor

Industrial axial flow compressors are specially designed to achieve a wide operating range. The analysis of an existing six-stage axial flow research compressor indicated that the front stage could be improved significantly using modern design technique. To demonstrate the advantages of such a technique a redesign of the current front stage was conducted. By controlling the diffusion inside the blade sections with an inverse design method, loading was enlarged. Higher loading normally results in a reduction of profile incidence range. For compensation a wide chord application was chosen. Compared to the original compressor version, experiments resulted in steeper characteristic curves together with larger usable operating range. Keeping the same outer and inner diameter, mass flow was increased by 6 percent. Measurements of performance curves with variable speed and for guide vane control are presented. Theoretical calculations achieve a high degree of agreement with measured performance.

In this study, a new inverse design method called Elastic Surface Algorithm (ESA) is developed and enhanced for axial-flow compressor blade design in subsonic and transonic flow regimes with separation. ESA is a physically based iterative inverse design method that uses a 2D flow analysis code to estimate the pressure distribution on the solid structure, i.e. airfoil, and a 2D solid beam finite element code to calculate the deflections due to the difference between the calculated and target pressure distributions. In order to enhance the ESA, the wall shear stress distribution, besides pressure distribution, is applied to deflect the shape of the airfoil. The enhanced method is validated through the inverse design of the rotor blade of the first stage of an axial-flow compressor in transonic viscous flow regime. In addition, some design examples are presented to prove the effectiveness and robustness of the method. The results of this study show that the enhanced Elastic Surface Algorithm is an effective inverse design method in flow regimes with separation and normal shock.

The annulus wall boundary layer inside the blade passage of the inlet guide vane (IGV) passage of a low-speed axial compressor stage was measured with a miniature five-hole probe. The three-dimensional velocity and pressure fields were measured at various axial and tangential locations. Limiting streamline angles and static pressures were also measured on the casing of the IGV passage. Strong secondary vorticity was developed. The data were analyzed and correlated with the existing velocity profile correlations. The end wall losses were also derived from these data.

A bend skewed casing treatment was designed, to study the influence of one of its geometrical parameter porosity on the stable performance of single stage transonic axial flow compressor. The compressor was designed for the stage total-to-total pressure ratio of 1.35, corrected mass flow rate of 22 kg/s at corrected design speed of 12930 RPM. Bend skewed casing treatment has an axial inlet segment till 50% of the total length and rear segment that is skewed by 45° in the direction of the rotor tip section stagger. Both the sections were oriented at a skew angle of 45° to the radial plane such that the flow exiting the slot is in counter-clockwise direction to that of the rotor direction. The casing treatment slot width was equal to the maximum thickness of the rotor blades. Three casing treatment configurations were identified for the current experimental investigation. All the treatment geometries considered for the experimental research have lower porosities than reported in the open literatures. The effect of the porosity parameter on the performance of transonic compressor stage was evaluated at two axial coverages of 20% and 40% relative to the rotor tip axial chord. Performance maps were obtained for the solid casing and casing treatment with three different porosities. Comparative studies were carried out and experimental results showed a maximum of 65% improvement in the stable operating range of the compressor for one of the treatment configurations. It was also observed that the stable operating range of the compressor increases with an increase in the casing treatment porosity. All the casing treatment configurations showed that the compressor stall occurs at lower mass flows as compared to the solid casing. Compressor stage peak efficiency shows significant degradations with increase in the porosity as compared to solid casing. Detailed blade element performances were also obtained using calibrated multi-hole aerodynamic probe. Comparative variations of flow parameters like absolute flow angle, Mach number were studied at full flow and near stall conditions for the solid casing and casing treatment configurations. Hot wire measurements show very high fluctuation in the inlet axial velocity in the presence of solid casing as compared to casing treatments. Experimental investigation revealed that the porosity of the casing treatments has strong influence on the transonic compressor stage performance.

A numerical approach was used to evaluate the liquid water film thickness and its motion on an axial flow compressor rotor blade under water ingestion conditions. By post-processing blading data and using computer programs to create the blades and their computational grid, the global computational domain of the first stage of an axial flow compressor was built. The flow field within the domain was solved by CFX-Tascflow, which is a commercial CFD code commonly used in turbomachinery. The computational domain consists of an extended inlet, an inlet guide vane, a rotor and a stator blade. Having solved the flow field at Design Point, the inlet guide vane blade was re-positioned to account for changes in idle speed. At that speed, the effects of water ingestion are expected to be more significant on gas turbine engine performance. Several cases with water ingestion were studied, changing parameters like water mass and compressor rotational speed. A FORTRAN computer program was created to calculate the water film height and speed. The extra torque needed by the compressor to keep running at the same rotational speed, was also calculated. The considerable increase in torque was confirmed by experimental observations according to which water ingestion had a detrimental effect on gas turbine operation.

Detailed results of unsteady flow measurements in a stator-rotor-stator assembly of an axial-flow turbine as well as an inlet guide vane-rotor-stator formation of an axial-flow compressor are presented in this paper.The measurements include the time-dependent 3-D velocity vector fields in the axial gaps between the blade rows by means of triple-hot wire-technique, furthermore the total pressure field downstream of the blade rows by means of semiconductor total pressure probes and the unsteady flow field determination in the rotor passages by LDV-technique. Special semiconductor pressure measurements along the casing all over the rotor tip clearance permit detailed discussion of the rotor tip clearance flows.The conclusion of the measured data provides a new and very instructive view of the physics of the unsteady blade-row interaction in axial-flow turbines and compressors.

Abstract Variability in stator vanes is a widely used technique to improve the stability and efficiency of axial flow compressor in gas turbine engines. Most of the modern aircraft jet engines use variable stator vanes in both low pressure and high pressure compressors primarily for off-design performance. This study discusses in detail about the effect of stator variability in a three stage low pressure axial compressor at design and off-design conditions. Computational flow analysis were carried out for the three stage low pressure compressor with variability in inlet guide vane and first stage stator blade. Detailed investigation on flow physics was carried out in rotor blade passages with stator variability. At off-design speeds, the reduction in flow velocity is lower than the reduction in blade tip speed. This leads to mismatch in flow angles and inlet blade angles causing high incidence and large flow separation in blade passage. This results in poor aerodynamic stability of the axial compressor at off-design speeds. In this study, aerodynamic performance of compressor is evaluated from 70% to 100% design speeds with different stagger angle setting of inlet guide vane at each speed. Further, to improve 2nd stage rotor performance, variability was introduced in 1st stage stator blade and performance was evaluated. Compressor test results are compared with CFD data for design and off-design speeds.

A series of experiments is performed in an extensively instrumented axial flow research compressor to investigate the fundamental flow physics of wake-generated periodic rotor blade row unsteady aerodynamics at realistic values of the reduced frequency. Unique unsteady data are obtained that describe the fundamental unsteady aerodynamic gust interaction phenomena on the first-stage rotor blades of a research axial flow compressor generated by the wakes from the inlet guide vanes. In these experiments, the effects of steady blade aerodynamic loading and the aerodynamic forcing function, including both the transverse and chordwise gust components, and the amplitude of the gusts, are investigated and quantified.

A highly loaded two stage transonic axial flow compressor, which forms a front stages of a multi stage compressor for industrial gas turbines, has been designed and tested. Overall pressure ratio is 2.25 and the first stage rotor tip Mach number is 1.15. Two airfoil types, Double Circular Arc airfoil and Multi Circular Arc airfoil, were designed for a transonic rotor blade under the same condition. MCA blade design method was devised and introduced. The blade design relied heavily on CFD techniques using a Euler code and a Navier Stokes code to cope with a precise treatment. The rig test was conducted by our compressor test facility to verify a validity of the transonic compressor design method and to compare the performance of the DCA and the MCA airfoils. This report describes the aerodynamic design and the test results as well as the test facility and instrumentation.
