Electricity Generation From Fuel Cell Waste Heat Using an Organic Rankine Cycle

Fuel cells produce exhaust waste heat that can be harnessed to either meet local heating needs or produce additional electricity via an appropriately chosen bottoming cycle. Power production can often be more economically attractive than heating due to the much higher value of electricity than heat on an equivalent energy basis, especially given fuel cell incentives and subsidies that are based on the net electrical output of the (combined cycle) fuel cell power plant. In this paper we review the application of the Organic Rankin Cycle (ORC) for power production from fuel cell waste heat, with emphasis on the resulting improvements in overall power plant power output, efficiency, economics (e.g., cents/kWh maintenance costs), and emissions levels (e.g., lb/MWh emissions). We also highlight a much less obvious advantage of ORC bottoming of fuel cells; namely, its ability to partially compensate for fuel cell stack degradation over time, and corresponding potential to extend the time required between fuel cell stack overhauls. We will also review the relative difficulty of several well established commercial applications of the ORC for power production from waste heat — such as power production from gas turbine exhaust, etc. — in comparison to fuel cell applications. We conclude that not only is the ORC ideal for fuel cell bottoming, but also that fuel cells are a nearly ideal commercial application area for the ORC. In closing, we summarize a recently completed project believed to be the world’s first commercial application of ORC technology to a fuel cell power plant. This project was completed in less than a year after its initiation, and utilizes a single ORC in conjunction with five fuel cells, all located within a fuel cell park that produces nearly 15 MW of electricity.

A new view is presented on the concept of the combined cycle for power generation. Traditionally, the term “combined cycle” is associated with using a gas turbine in combination with steam turbines to better utilize the exergy potential of the burnt fuel. This concept can be broadened, however, to the utilization of any power-generating facility in combination with steam turbines, as long as this facility also provides a high-temperature waste heat. Such facilities are high temperature fuel cells. Fuel cells are especially advantageous for combined cycle applications since they feature a remarkably high efficiency—reaching an order of 45–50% and even close to 60%, compared to 30–35% for most gas turbines. The literature sources on combining fuel cells with gas and steam turbines clearly illustrate the potential to achieve high power and co-generation efficiencies. In the presented work, the extension to the concept of combined cycle is considered on the example of a molten carbonate fuel cell (MCFC) working under stationary conditions. An overview of the process for the MCFC is given, followed by the options for heat integration utilizing the waste heat for steam generation. The complete fuel cell combined cycle (FCCC) system is then analyzed to estimate the potential power cost levels that could be achieved. The results demonstrate that a properly designed FCCC system is capable of reaching significantly higher efficiency compared to the standalone fuel cell system. An important observation is that FCCC systems may result in economically competitive power production units, comparable with contemporary fossil power stations.

Combined systems for power production and thermally activated cooling have a high potential for improving the efficiency and utilisation of thermal systems. In this regard, various configurations have been proposed and are comprehensively reviewed. They are primarily based on absorption systems and the implementation of multiple levels of complexity and flexibility. The configuration of the absorption power and cooling combined cycle proposed herein has wide commercial applicability owing to its simplicity. The configuration of the components is not new. However, the utilisation of aqueous salt solutions, the comparison with ammonia chiller and with absorption power cycles, the focus on parameters that are important for real-life applications, and the comparison of the performances for constant heat input and waste heat recovery are novel. The proposed cycle is also compared with a system based on the organic Rankine cycle and vapour compression cycle. An investigation of its performance proves that the system is suitable for a given range of boundary conditions from a thermodynamic standpoint, as well as in terms of system complexity and technical feasibility. New possibilities with regard to added power production have the potential to improve the economics and promote the use of absorption chiller systems.


This paper presents extensive modelling of an Organic Rankine Cycle (ORC) system for a combined cycle power plant and to compare and evaluate the performance of ORC and Steam Rankine Cycle (SRC). In addition, ORC as a second stage waste heat recovery system after SRC too was modelled. Conceptual design of an ORC was made to replace the SRC system used in the power plant and its performance was compared with that of the SRC above. Upon replacing the steam cycle with ORC, the system efficiency is 7.63 %. The total energy destruction is 5140.41 kW. The result shows that ORC delivers very low system efficiency. The steam cycle produces 202.5MW whereas the presented ORC produces just 1.016MW of power. On the other hand, if ORC is implemented on the chimney the system will produce 0.2% of extra power on top the current power production of 675MW. The efficiency of this system is 7.81%. It is recommended to add the ORC at the chimney to tap more useful energy from the otherwise waste energy rejected into the environment.

Installation and performance analysis of Thermapower™ 125MT Organic Rankine Cycle (ORC) System for recovery of waste heat from an existing Molten Carbonate Fuel Cell (MCFC) plant are presented. Over the last three years, about 100 MWe of new FC stationary power plants are in operation in Korea and more FC stationary power plants are on order and planned. The success of these fuel cell plants is their capability to supply both electricity and heat to customers. In order to promote renewable energy in Korea, the Korean Government is enforcing large power plants to supply electricity generated by renewable energy. The Korea Power Exchange (KPX) buys fuel cell generated electricity as renewable energy with higher price than other fossil fuel power plants [1]. Most of these FC plants supply electricity to power companies with their full capability, however valuable heat is wasted due to the limited demand, especially in summer season and off working hours or lack of heat pipe infrastructures. Due to the recent decrease in electricity price for renewable energy in Korea, the need for efficient utilization of waste heat is ever more demanding. In this study, 125 kWe ORC system is installed to 11.2 MWe FC power plant to demonstrate cost saving benefits. This FC Power plant has 4 units of 2.8 MWe fuel cell in operation and has capacity of producing 6.0 ton/h of 167°C steam. In order to install an ORC system to existing FC plant, their Balance of Plant (BoP) has to be modified since only excess steam is allow to be utilized by the ORC system, after supplying steam to their prime customer. Furthermore, site has distinctly hot and cold seasons, thus affecting condensing conditions and therefore ORC performance. Design considerations to accommodate varying ambient conditions as well as steam flow rate variation are presented and discussed.

AbstractThe paper concerns the design analysis of a hybrid gas turbine power plant with a fuel cell (stack). The aim of this work was to find the most favourable variant of the medium capacity (approximately 10 MW) hybrid system. In the article, computational analysis of two variants of such a system was carried out. The analysis made it possible to calculate the capacity, efficiency of both variants and other parameters like the flue gas temperature. The paper shows that such hybrid cycles can theoretically achieve extremely high efficiency over 60%. The most favourable one was selected for further detailed thermodynamic and flow calculations. As part of this calculation, a multi-stage axial compressor, axial turbine, fuel cell (stack) and regenerative heat exchanger were designed. Then an analysis of the profitability of the installation was carried out, which showed that the current state of development of this technology and its cost make the project unprofitable. For several years, however, tendencies of decreasing prices of fuel cells have been observed, which allows the conclusion that hybrid systems will start to be created. This may apply to both stationary and marine applications. Hybrid solutions related to electrical power transmission, including fuel cells, are real and very promising for smaller car ferries and shorter ferry routes.

The proton exchange membrane fuel cell (PEMFC) is the fastest growing fuel cell technology on the market. Due to their sustainable nature, PEMFCs are widely adopted as a renewable energy resource. Fabricating a PEMFC is a costly process; hence, mathematical modeling and simulations are necessary in order to fully optimize its performance. Alongside this, the feasibility of a waste heat recovery system based on the organic Rankine cycle is also studied and power generation for different operating conditions is presented. The fuel cell produces a power output of 1198 W at a current of 24A. It has 50% efficiency and hence produces an equal amount of waste heat. That waste heat is used to drive an organic Rankine cycle (ORC), which in turn produces an additional 428 W of power at 35% efficiency. The total extracted power hence stands at 1626 W. MATLAB/Simulink R2016a is used for modeling both the fuel cell and the organic Rankine cycle.

UTC Fuel Cells (UTCFC) over the last few years has partnered with leading automotive and bus companies and developed Polymer Electrolyte Membrane (PEM) fuel-cell power plants for various transportation applications, for instance, automotive, buses, and auxiliary power units (APUs). These units are deployed in various parts of the globe and have been gaining field experience under both real world and laboratory environments. The longest running UTC PEM fuel cell stack in a public transport bus has accumulated over 1350 operating hours and 400 start-stop cycles. The longest running APU fuel cell stack has accrued over 3000 operating hours with more than 3200 start-stop cycles. UTCFC PEM fuel-cell systems are low noise and demonstrate excellent steady state, cyclic, and transient capabilities. These near ambient pressure, PEMFC systems operate at high electrical efficiencies at both low and rated power conditions.

The objective of this paper is to study the impact of combining hydrogen fuel cells with lithium-ion batteries through an ideal power-sharing architecture to mitigate the poor range and endurance of battery powered electric vertical takeoff and landing (eVTOL) aircraft. The benefits of combining the two sources is first illustrated by a conceptual sizing of an electric tiltrotor for an urban air taxi mission of 75 mi cruise and 5 min hover. It is shown that an aircraft of 5000–6000 lb gross weight can carry a practical payload of 500 lb (two to three seats) with present levels of battery specific energy (150 Wh/kg) if only a battery–fuel cell hybrid power plant is used, combined in an ideal power-sharing manner, as long as high burst C-rate batteries are available (4–10 C). A power plant using batteries alone can carry less than half the payload; use of fuel cells alone cannot lift off the ground. Next, the operation of such a system is demonstrated using systematic hardware testing. The concepts of unregulated and regulated power-sharing architectures are described. A regulated architecture that can implement ideal power sharing is built up in a step-by-step manner. It is found only two switches and three DC-to-DC converters are necessary, and if placed appropriately, are sufficient to achieve the desired power flow. Finally, a simple power system model is developed, validated with test data and used to gain fundamental understanding of power sharing.
