Fretting wear behaviour of nickel foam struts used in fuel cell applications

In any proton-exchange membrane fuel cell, the bipolar plates grab attention because of the high production cost and heavyweight. Hence, the open-cell nickel foams are considered as an alternative to these grooved plates. The reliability of the metallic foams used as flow distributors and gas diffusion layers plays a vital role in the fuel cell's overall performance. Fretting wear damage of the metal foam at strut/strut interface and strut/supporting frame interface due to the vehicular vibrations and pressurized fuel flow is expected to affect the performance and is investigated. This paper discusses the fretting wear behaviour of nickel foam strut that constitutes open-cell nickel foam based on laboratory tests. The experiments are performed by using two different contact configurations: steel ball on wrought nickel flat and nickel strut on wrought nickel flat. The test results reveal the fretting friction coefficient's dependence on the normal load, surface roughness and contact geometry. Although the nickel strut versus nickel flat fretting wear tests showed a low coefficient of friction, severe damages were observed on the nickel struts’ worn surfaces compared to the wrought nickel flat. Scanning electron microscope images of worn scars on nickel foam struts indicate the presence of shallow grooves, craters, micro-cracks and delamination craters at higher loads.

The durability and output performance of a fuel cell is highly influenced by the internal humidity, while in most developed models of open-cathode proton exchange membrane fuel cells (OC-PEMFC) the internal water content is viewed as a fixed value. Based on mass and energy conservation law, mass transport theory and electrochemistry principles, the model of humidity dynamics for OC-PEMFC is established in Simulink® environment, including the electrochemical model, mass flow model and thermal model. In the mass flow model, the water retention property and oxygen transfer characteristics of the gas diffusion layer is modelled. The simulation indicates that the internal humidity of OC-PEMFC varies with stack temperature and operating conditions, which has a significant influence on stack efficiency and output performance. In order to maintain a good internal humidity state during operation, this model can be used to determine the optimal stack temperature and for the design of a proper control strategy.

The role of gas diffusion media with differently structured properties have been examined with emphasis on the liquid water saturation within the cathode of a proton exchange membrane fuel cell (PEMFC). The cathode electrode consists of a gas diffusion layer (GDL), a micro-porous layer and a catalyst layer (CL). The liquid water saturation profiles have been calculated for varying structural and physical properties, i.e., porosity, permeability, thickness and contact angle for each of these layers. It has been observed that each layer has its own role in determining the liquid water saturation within the CL. Among all the layers, the GDL is the most influential layer that governs the transport phenomena within the PEMFC cathode. Besides, the thickness of the CL also affects the liquid water saturation and it should be carefully controlled.

The gas diffusion layer (GDL) in a proton exchange membrane (PEM) fuel cell has a porous structure with anisotropic and non-homogenous properties. The objective of this research is to develop a PEM fuel cell model where transport phenomena in the GDL are simulated based on GDL’s pore structure. The GDL pore structure was obtained by using a scanning electron microscope (SEM). GDL’s cross-section view instead of surface view was scanned under the SEM. The SEM image was then processed using an image processing tool to obtain a two dimensional computational domain. This pore structure model was then coupled with an electrochemical model to predict the overall fuel cell performance. The transport phenomena in the GDL were simulated by solving the Navier-Stokes equation directly in the GDL pore structure. By comparing with the testing data, the fuel cell model predicted a reasonable fuel cell polarization curve. The pore structure model was further used to calculate the GDL permeability. The numerically predicted permeability was close to the value published in the literature. A future application of the current pore structure model is to predict GDL thermal and electric related properties.

Two fuel cell architectures, differing only by the surfaces onto which the electrodes were applied, have been analyzed to determine the root causes of dissimilarities in performance. The basic proton exchange membrane fuel cell (PEMFC) is comprised of the proton transporting membrane, platinum-containing anode and cathode electrodes, porous carbon fiber gas diffusion media (GDM), and flow fields which deliver the reactant hydrogen and air flows. As no optimal cell design currently exists, there is a degree of latitude regarding component assembly and structure. Catalyst coated diffusion media (CCDM) refers to a cell architecture option where the electrode layers are coated on the GDM layers and then hot-pressed to the membrane. Catalyst coated membrane (CCM) refers to an architecture where the electrodes are transferred directly onto the membrane. A cell with CCDM architecture has tightly bonded interfaces throughout the assembly which can result in lower thermal and electrical contact resistances. Considering the fuel cell as a 1-D thermal system, the through-plane thermal resistance was observed to decrease by 5–10% when comparing CCDM to CCM architectures. This suggests the thermal contact resistance at the electrode interfaces was significantly reduced in the hot-press process. In addition, the electrical contact resistances between the electrode and GDM were observed to be significantly reduced with a CCDM architecture. This study shows that these effects, which have a potential to increase performance, can be attributed to the hot-press lamination process and use of CCDM architecture.
