Design and Manufacturing of Air Conditioner Panel Hot Runner Injection Mold Based on CAD/CAE/CAM

Take air conditioner panel for example, it is introduced that the whole process of hot runner injection mold design and manufacture based on CAD/CAE/CAM technology. The panel structure and injection process were analyzed using HuaSu CAE software, then the panel structure was designed using UG/Mold Wizard software, the NC programming and manufacture simulating of the formed parts were done by UG/MACHINE module at last. Compared with the traditional mold design method, CAD/CAE/CAM technology not only can improve the efficiency, shorten production period, but also can reduce the cost of mold design and manufacture greatly.

Split air conditioning (AC) is the most widely used in the community for both commercial and domestic utilities. At the present refrigerant which used in Split AC is mostly common group of HFCs, such as R410a. R410a is a zeotropic refrigerant and if there is a leak in the system, it cannot be added this refrigerant. This will increase the cost of maintenance. The aims of this research is to investigate the retrofit of R410a with R32 on the Split AC system. The R32 is chosen because it has higher latent evaporation heat at the same temperature and has less effect on global warming. The refrigeration effect, the power consumption and the system performance are the main three quantities that want to be examined in this research which are observed before and after retrofit. Experimental investigation conducted during this research, including design and manufacture of experimental equipment, calibration and tools installment, collecting the experimental data and analysis by quantitative description method before and after retrofit. The results informed that cooling effect increased during the research, but the COP system has a slight decrease about 4%. R32 refrigerant is quite feasible as a retrofit refrigerant to R410a refrigerant.

Through the whole process of the design and manufacture of the product of rub a drum machine in the Solidworks and Mastercam software, the author proposes modeling parts and blanks by Solidworks software. Meanwhile fits together assembly module of parts and blanks by Solidworks, and then imports the graphic data to Mastercam software, using the basic method of NC programming by the layer from the part contour line and realizing integration technology form design to manufacturing. The combination of Solidworks and Mastercam means the practicability and innovation of application of NC machining technology. The method is simple and practical, especially for the most engineering and technical personnel to use.

As investment castings grow in size and complexity, control of wax pattern dimensions becomes increasingly important and difficult. Conventionally, mold design and dimensions are re-worked by trial-and-error procedures until casting dimensions are produced within acceptable dimensional tolerances, increasing the cost of the castings.Nowadays, numerical simulation is an efficient tool for mold design. However, one of the critical difficulties in using computer models for the simulation of wax injection process is the lack of material properties of the wax. Material property measurements were conducted in this study that can be used as input in Moldflow. Then, 3D numerical simulation could be applied in analysis with mold design of thin-walled wax pattern, with high dependability. Simulation results of filling time and the location of the air traps were analyzed. Consequently, best gate location and reasonable gate system were determined. The paper highlighted the effectiveness of simulation in filling optimization and deformation of wax pattern.

At the final step of the injection process (of a plastic product with cavities) when the part is on the point to be ejected the adhesion phenomena occurs between the core and the plastic part. The mold adhesion effect has a significant influence on the mold design ejection system and over the whole process. This paper presents a computation methodology of the demolding moment for two cases of plastic injected parts with internal trapezoidal thread. Knowing the value of this moment offer us the possibility to adopt the right design solution of the ejector system and of the entire mold. As further work the author will try to validate this method through a set of practical experiments.

This paper presents a series of injection process simulations for blow molding preforms by using MoldFlow. The injection-blowing system was used and this consists 3 stages on the same machine; (1) preform injection, (2) blowing and (3) ejection. The quality of preform injection process is an important factor that can dominate the whole process efficiency. The injection mold system consists of 10 cavities and a hot runner system. The hot runner system has 10 cavities and temperature of each cavity can be independently controlled. Through several filling analyses, suitable temperature of each gate was determined so that all cavities could be simultaneously filled. Weld lines on the bottom of preforms were predicted. This fact can be an important aspect because preforms will be blown. To improve cooling efficiency, ''Floody Cooling Type" channels were applied. Conventional cooling channels were straight-line types and then distances between cooling channels and cavities cannot be uniformed. Floody cooling type channels were uniformly placed around cavities as far as possible. To compare two different types of cooling channels, cooling tests of MoldFlow were carried out and certain advantages of floody cooling type channels were evaluated.

Promoting the use of smaller diameter tube in room air conditioner is beneficial to reduce copper consumption and refrigerant charge, but may cause reduction of air conditioner performance, so a design method is needed. This paper presents a simulation-based design method for air conditioner with smaller diameter tube. The new method combines heat exchanger simulator and knowledge-based evolution method optimizer for designing air conditioner heat exchanger with smaller diameter tube. The simulation-based design method is illustrated in detail by an air conditioner of replacing 7 mm tube indoor unit heat exchanger and 9.52 mm tube outdoor unit heat exchanger with 5 mm tube. Case study shows that the cost of the designed air conditioner with 5 mm copper tube is 17.3% lower than that of the original one while the performance deviation between these two air conditioners is less than 0.7%.

The paper presents the entire process of designing and optimizing an injection mold for a polystyrene plastic anchor. The design process begins with a comprehensive market study of the polystyrene plastic anchors available on the Romanian market, and the results of this study are then used for the creation of a new model of anchor. After this first stage of design, the resulted model is optimized in terms of the injection process using the simulation software Autodesk Moldflow Adviser. After establishing the final form of the polystyrene plastic anchor, the mold is designed in Catia V5 using a series of standardized components. Manufacturing set-up is done in Catia V5 and Cimatron. In the end, the validation of the mold is performed using the injection machine Haitian Mars 2-2500.

In the injection molding process, CAE technology is used for detailed analysis of the designing of injection mold gate location and number, this method can optimize the pouring system, and change the traditional method which improves the mold structure by mold testing, so the cost of mold design and manufacturing can be reduced.

Thin-walled plastic parts are susceptible to deformation during injection molding. Using the example of a notebook battery cover, optimization of the injection mold design and injection process parameters was performed with Moldflow software, which resulted in about 69% reduction of the deformations. Moreover, the uneven material shrinkage during the injection process has been shown to be the main cause of deformations of thin-walled plastic parts.
