The effects of selected friction stir lap welding parameters on fracture strength of Mg alloy AZ31B-H24 welds have been studied. Rotation speed has been found to affect significantly the flow related hook size formation. Furthermore, fracture strength decreased almost linearly with hook size. A small amount of softening was detected in fracture location that was outside the nugget zone and thus this softening may only adversely affect the fracture strength slightly. Finally, simulation results are presented to show the uneven stress distribution in a lap geometry which together with the relative brittleness of the stir material must be the cause to have significantly reduced the fracture strength.

Friction stir lap welding (FSLW) of an age hardened Al alloy and evaluations of how FS speeds affected hooking and how hooking and softening due to FS affected fracture strength of the lap welds have been conducted. It was found that increasing rotation speed () and reducing welding speed (v) increased the stir zone size (AB-SZ) and also hook size (h), although a maximum value of h (hMax) reached. The features of hooks for the observed (,v)- AB-SZ-h relationships are presented and explained. It was found that when h increased to a value of ~ 0.9 mm (for the 3 mm alloy sheets), it started to invoke a significant effect on reducing fracture strength. Factors such as FS softening and insufficient joining, limited the fracture strength of the lap welds for small h values and these are presented and discussed.

Technology of Friction Stir Welding (FSW) as a technique for joining metal is relatively new. In some cases on Aluminum joining, FSW gives better results compared with the Arc Welding processes, including the quality of welds and less distortion. FSW can even use milling machine or drilling machine, by replacing the tools and the appropriate accessories. The purpose of this study is to analyze the effect of process parameters onmicro Friction Stir Lap Weldingto the tensile load of welds. In this case, Aluminum material A1100, with thickness of 0.4 mm was used. Tool material of HSS material was shaped with micro grinding process. Tool shoulder diameter was 3 mm, while the diameter pin was 2 mm and a length of pin was 0.7 mm. The parameter variations used in this study were the variable of spindle speed (2300, 2600, and 2900 rpm), variable oftooltilt angle(0, 1, 2 degree) and a variable ofFeed rate(50, 60, 70 mm/min). Where the variation of these parameters will affect to the mechanical properties of welds (as response) was the tensile load. Analysis and optimization parameters between the micro FSLW parameters with the tensile load of welds, is used aResponse Surface Methods(RSM). From the result of experiment and analysis, it is shown that the important welding parameter in Micro Friction Stir Lap welding process is tilt angle.

In this work, friction stir lap welding (FSLW) and ultrasonic-assisted friction stir lap welding (UAFSLW) was applied to 6-mm-thick 7075-T6 alloy sheets using three welding tools with the same process parameters. The joint formation, microstructural characteristics, and mechanical properties of the resulting lap joints were then investigated. The results showed that ultrasonic vibration significantly promoted the flow of metal at the interface, enlarged the size of the stirred zone (SZ), and reduced the angle between the hook defect and the interface. During lap shear testing, the FSLW and UAFSLW joints fractured in a similar manner. The fracture modes included tensile fracture, shear fracture, and a mixture of both. Cold lap and hook defects may have served as crack-initiation zones within the joint. Under configuration A (i.e., upper sheet on the retreating side (RS)), all joints failed in the shear-fracture mode. The effective lap width (ELW) of the joint welded using tool T2 was the greatest. This resulted in a higher shear fracture strength. The maximum shear fracture strength of the UAFSLW joint was 663.1 N/mm. Under configuration B (i.e., upper sheet on the advancing side (AS)), the shear fracture strength was greatly affected by the fracture mode. The highest shear fracture strength of the UAFSLW joint, 543.7 N/mm, was welded by tool T3. Thus, under otherwise identical conditions, UAFSLW joints can withstand a greater fracture shear strength than FSLW joints, as ultrasonic vibration helps to mix the material at the interface, thus, enlarging the SZ and diminishing the cold lap defects.

Aluminum alloys are widely used in aerospace, automotive, railway and shipbuilding industry, as materials having remarkable properties for applications in these fields. For this reason, in recent years the interest for friction stir lap welding of sheets from these alloys increased.The behaviour of welding materials from the plastic and mechanic viewpoint are different in case of friction stir lap welding compared to friction stir butt welding.The welding tools for friction stir lap welding can have different configurations and sizes compared to butt welding. The used welding parameters must be reconsidered in order to obtain a proper flow of material for obtaining a friction stir lap welded joint.In addition, it is very important how to prepare the sheets surfaces that come into contact and their placement (relative to each other).The paper presents considerations regarding friction stir lap welding, with examples/concrete results obtained in welding of similar and dissimilar light alloys (alloys of aluminum, magnesium and titanium). It also presents data on the characteristics of obtained welded joints, related with particularities of friction stir lap welding.The obtained results showed that light alloys sheets used in various industrial fields can be joined with respect of basis conditions specific for the friction stir lap welding process.
