Abstract The main goal of this study is to introduce a stochastic extension of the already existing cutting force models. It is shown through orthogonal cutting force measurements how stochastic processes based on Gaussian white noise can be used to describe the cutting force in material removal processes. Based on these measurements, stochastic processes were fitted on the variation of the cutting force signals for different cutting parameters, such as cutting velocity, chip thickness, and rake angle. It is also shown that the variance of the measured force signal is usually around 4–9% of the average value, which is orders of magnitudes larger than the noise originating from the measurement system. Furthermore, the force signals have Gaussian distribution; therefore, the cutting force model can be extended by means of a multiplicative noise component.

To enhance the implementation of micro milling, it is necessary to clearly understand the dynamic characteristics of micro milling so that proper machining parameters can be used to meet the requirements of application. By taking the effect of minimum chip thickness and rake angle into account, a new cutting force model of micro-milling which is function the instantaneous cutting area and machining coefficients was developed. According to the instantaneous rotation trajectory of cutting edge, the cutting area projected to xy-plane was determined by rectangular integral method, and used to solve the instantaneous cutting area. After the machining coefficients were solved, the cutting force of micro-milling for different radial depths of cut and different axial depths of cut can be predicted. The results of micro-milling experimental have shown that the force model can predict the cutting force accurately by which the optimal cutting parameters can be selected for micro-milling application.

In this study, the effects of the rake angle on main cutting force (Fc), and thrust forces (Ft) was investigated. A new slip line model approach for modelling the orthogonal cutting process was proposed. This model was applied at negative rake angles from 0° to –60° and consists of three regions. The main forces were measured with a computer aided quick stop device. Variance Analysis (ANOVA) was utilized to analyze the effects of the cutting parameters on cutting and thrust forces accordingly. Multi-variable regression analysis was also employed to determine the correlations between the factors and the cutting forces. The cutting forces could be calculated by equation parameters which are the rake angle and the uncut chip thickness.

This paper presents an experimental investigation of the cutting forces response during the orthogonal cutting of polytetrafluoroethylene (PTFE) and PTFE-based composites using the Taguchi method. Cutting experiments were conducted using the L27 orthogonal array and the effects of the cutting parameters (feed rate, cutting speed and rake angle) on the cutting force were analyzed using the S/N ratio response and the analysis of variance (ANOVA). Statistical models that correlate the cutting force with process variables were developed using ANOVA and polynomial regression. The variation of the apparent friction coefficient was analyzed with respect to tool geometry and the cutting process. The results indicated that cutting and thrust forces increase with increasing feed rate, and decrease with increasing rake angles from negative to positive values and increasing cutting speed. A power law relationship between the apparent friction coefficient and the normal force exerted by the chip on the tool-rake face was identified, the former decreasing with an increasing normal force.

The demand of carbon fiber reinforced plastics (CFRP) has been increased in aircraft and automobile industries. In milling of CFRP, the cutting parameters should be determined to finish the machining surfaces without delamination. The tool wear is also a critical issue to finish good surfaces. The paper presents a force model to study the milling process of CFRP. In order to investigate the anisotropy in milling of CFRP, the cutting tests were conducted for unidirectional CFRPs with changing the feed direction of the milling tool. The cutting force and the surface finish depend on the feed direction with respect to the fiber orientation. A force model based on the minimum cutting energy is applied to milling of CFRP. The orthogonal cutting data used in the force model is associated with the relative angle of the cutting edge rotation angle to the fiber orientation. The model was verified in comparison between the predicted and the measured cutting forces. The model also estimates the effect of the feed direction with respect to the fiber orientations on the cutting force in terms of anisotropy in the orthogonal cutting data.

Due to the superior mechanical and thermal properties of SiCp/Al composites, their poor machinability has been the main deterrent to their substitution for metal parts. Machining of SiCp/Al composites has been considerably difficult because the extremely abrasive nature of SiC reinforcements causes rapid tool wear. In this paper, an experiment was carried out to investigate the influence of the cutting speed, cutting depth and tool rake angle on cutting force during orthogonal machining of SiCp/Al composites. The results indicate that the cutting depth is one of the main cutting parameters that affect the cutting force, while the cutting speed and tool rake angle have no significant effects on the cutting force.

An adaptive force model is presented to predict the cutting force and the chip flow direction in milling. The chip flow model in the milling process is made by piling up the orthogonal cuttings in the planes containing the cutting velocities and the chip flow velocities. The chip flow direction is determined to minimize the cutting energy. The cutting force is predicted using the determined chip flow model. The force model requires the orthogonal cutting data, which associate the orthogonal cutting models with the cutting parameters. Basically, the required data for simulation can be measured in the orthogonal cutting tests. However, it is difficult to perform the cutting tests with specialized setups in the machine shops. The paper presents the adaptive model to accumulate and update the orthogonal cutting data with referring the measured cutting forces in milling. The orthogonal cutting data are identified to minimize the error between the predicted and the measured cutting forces. Then, the cutting forces can be predicted well in many cutting operations using the identified orthogonal cutting data. The adaptive is effective not only in extending the database but also in improving the quality of the database for the accurate predictions.

In order to clean the marine fouling attached to marine steel piles, a scraping method is proposed in this paper. Barnacles were used to represent a typical object needing removal, in order to estimate the maximum force required in the equipment designed for use in this method. On the basis of the orthogonal cutting theory and the peel zone method, a scraping method and its cutting force model are proposed in this paper for the surface cleaning of marine steel piles. The finite element method was used to verify the analytical model errors. The comparison showed that the relative errors of the cutting force are less than 10%. Our model can be used for cutting force estimation in cleaning equipment design. Our analysis shows that the blade rake angle has a large effect on the cutting force and that the optimum blade rake angle design is a compromise between blade strength and cutting force. We conclude that increasing the blade rake angle can reduce the cutting force in this scraping process; a medium blade rake angle [30°, 60°] is recommended, considering both cutting force and blade strength.

Drilling carbon fiber reinforced plastics and titanium (CFRP/Ti) stacks is one of the most important activities in aircraft assembly. It is favorable to use different drilling parameters for each layer due to their dissimilar machining properties. However, large aircraft parts with changing profiles lead to variation of thickness along the profiles, which makes it challenging to adapt the cutting parameters for different materials being drilled. This paper proposes a force sensorless method based on cutting force observer for monitoring the thrust force and identifying the drilling material during the drilling process. The cutting force observer, which is the combination of an adaptive disturbance observer and friction force model, is used to estimate the thrust force. An in-process algorithm is developed to monitor the variation of the thrust force for detecting the stack interface between the CFRP and titanium materials. Robotic orbital drilling experiments have been conducted on CFRP/Ti stacks. The estimate error of the cutting force observer was less than 13%, and the stack interface was detected in 0.25 s (or 0.05 mm) before or after the tool transited it. The results show that the proposed method can successfully detect the CFRP/Ti stack interface for the cutting parameters adaptation.

Abstract This work presents an analytical cutting force modeling for micro-slot grinding. Contribution of the work lies in the consideration of both primary and secondary tool surface interactions with the work surface as compared to the previous works where only primary tool surface interaction was considered during cutting force modeling. Tool secondary surface interaction with workpiece is divided into two parts: cutting/ ploughing by abrasive grits present in exterior margin of the secondary tool surface and sliding/adhesion by abrasive grits in the inner margins of the secondary tool surface. Orthogonal cutting force model and indentation based fracture model is considered for cutting by both the abrasives of primary tool surface and the abrasives of exterior margin on the secondary surface. Asperity level sliding and adhesion model is adopted to solve the interaction between the workpiece and the interior margin abrasives of secondary tool surface. Experimental measurement of polycrystalline diamond tool surface topography is carried out and surface data is processed with image processing tools to determine the tool surface statistics viz., cutting edge density, grit height distribution and abrasive grit geometrical measures. Micro-slot grinding experiments are carried out on BK7 glass at varying feed rate and axial depths of cut to validate the simulated cutting forces. Simulated cutting forces considering both primary and secondary tool surface interactions are found to be much closer to the experimental cutting forces as compared to the simulated cutting forces considering only primary tool surface interaction.
