The machining of titanium alloys always raises issues because of their peculiar chemical and physical characteristics as compared to traditional steel or aluminum alloys. A proper selection of parameters and their monitoring during the cutting operation makes it possible to minimize the surface roughness and cutting force. In this experimental study, infrared thermography was used as a control parameter of the surface roughness of Ti6A4V in dry finish turning. An analysis of variance was carried out to determine the effect of the main cutting parameters (cutting speed and feed rate) on the surface roughness and cutting temperature. In the examined range of the machining parameters, cutting speed and feed were found to have a primary effect on the surface roughness of the machined parts. Cutting speed also significantly affected the temperature of the cutting region, while feed was of second order. Higher cutting speeds and intermediate feed values gave the best surface roughness. A regression analysis defined some models to relate the cutting temperature and surface roughness to the machining parameters. Infrared thermography demonstrated that the cutting temperature could be related to roughness.

Abstract To improve the machining performance of different processing materials, a three-excitation ultrasonic spatial vibration-assisted turning system is proposed, which realizes the non-unity of the plane where the cutting trajectory of the tool is located. The influence and formation law of three-excitation ultrasonic spatial vibration-assisted turning on the surface roughness of the workpiece under different vibration parameters (amplitude) and machining parameters (cutting speed, cutting depth, and feed) were analyzed by response surface methodology. The results show that in terms of vibration parameters, the influence of ultrasonic vibration applied in the horizontal direction on surface roughness is significantly greater than that of ultrasonic vibration applied in the vertical direction, while the feed has the greatest influence on surface roughness, followed by cutting speed. The surface roughness of common turning, one-dimensional ultrasonic vibration-assisted turning, ultrasonic elliptical vibration-assisted turning, and three-excitation ultrasonic spatial vibration-assisted turning were theoretically analyzed and experimentally compared. The results show that compared with the other three turning methods, the three-excitation ultrasonic spatial vibration-assisted turning can obtain a lower surface roughness and have good machinability.

Cryogenic technique is the use of a cryogenic medium as a coolant in machining operations. Commonly used cryogens are liquid nitrogen (LN2) and carbon dioxide (CO2) because of their low cost and non-harmful environmental impact. In this study, the effects of machining conditions and parameters on the wear mechanism were analysed in the milling process of AISI 4340 steel (32 HRC) under cryogenic conditions using a multilayer coated carbide cutting tool (TiAlN/AlCrN). A field emission scanning electron microscope with energy-dispersive X-ray analysis was used to examine the wear mechanisms comprehensively. At low machining parameters, abrasion and adhesion were the major wear mechanisms which occurred on the rake face. Machining at high machining parameters caused the removal of the coating material on the rake face due to the high temperature and cutting force generated during the cutting process. In addition, it was found that continuously adhered material on the rake face would lead to crater wear. Furthermore, the phenomenon of oxidation was also observed when machining at high cutting speed, which resulted in diffusion wear and increase in the crater wear. Based on the relationship between the cutting force and cutting temperature, it can be concluded that these machining outputs are significant in affecting the progression of tool wear rate, and tool wear mechanism in the machining of AISI 4340 alloy steel.

Abstract The surface integrity and machining accuracy of thin-walled micro parts are significantly affected by micro-milling parameters mostly because of their weak stiffness. Furthermore, there is still a lack of studies focusing on parameters optimization for the fabrication of thin-walled microscale parts. In this paper, an innovative approach is proposed for the optimization of machining parameters with the objectives of surface quality and dimension accuracy, which integrates the Taguchi method, principal component analysis method (PCA) and the Non-dominated sorting genetic algorithm (NSGA-II). In the study, surface arithmetic average height Sa, surface root mean square height Sq, and 3-D fractal dimension Ds are selected to evaluate surface quality. Then micro-milling experiments are conducted based on the Taguchi method. According to the experimental results, the significance of machining parameters can be determined by range analysis. Besides, regression models for the responses are developed comparatively, and the PCA method is employed for dimension reduction of the optimization objective space. Finally, two combinations of machining parameters with the highest satisfaction are obtained through NSGA-II, and verification experiments are carried out. The results show that the surface quality and dimension accuracy of the thin-walled microscale parts can be simultaneously improved by using the proposed approach.

In this study, optimum machining parameters are evaluated for enhancing the surface roughness and hardness of AZ91 alloy using Taguchi design of experiments with Grey Relational Analysis. Dry face milling is performed using cutting conditions determined using Taguchi L9 design and Grey Relational Analysis has been used for the optimization of multiple objectives. Taguchi’s signal-to-noise ratio analysis is also performed individually for both characteristics and grey relational grade to identify the most influential machining parameter affecting them. Further, Analysis of Variance is carried to see the contribution of factors on both surface roughness and hardness. Finally, the predicted trends obtained from the signal-to-noise ratio are validated using confirmation experiments. The study showed the effectiveness of Taguchi design combined with Grey Relational Analysis for the multi-objective problems such as surface characteristics studies.

With the enhancement in science and technology, necessity of complex shapes in manufacturing industries becomes essential for more versatile applications. These lead to demand for light weight and durable materials for applications in aerospace, defence, automotive, as well as sports and thermal management. Due to its high-tech structural, functional applications like defence, automobile, aerospace, thermal sensitive materials. Al-Matrix composites are considered as one of those classes of advanced engineering materials. In the present study, Al-RHA (Rice Husk Ash) composites are prepared by powder metallurgy route using 10% and 15% RHA by weight as reinforcement. Presence of abrasive particles leads to difficulty of conventional machining on Al-RHA composites hence non-conventional machining WEDM (Wire-Electric Discharge Machining) has been investigated. Suitable machining parameters for composites using wire EDM have been tried to get maximum material removal rate and speed. Optimizations of experimental parameters have been studied using Taguchi and Anova to standardize the process parameters for machining. Prime process parameters like servo-voltage, pulse-on time and pulse-off-time have been taken into consideration to study cutting quality of Al-RHA Metal matrix Composite using cutting speed as response parameters while effect of RHA weight fraction addition is also considered for evaluation to understand its influence on affecting the response.

In most of the machining processes, the complexity arises in the selection of the right process parameters, which influence the machining process and output responses such as machinability and surface roughness. In such situations, it is important to estimate the inter-relationships among the output responses. One such method, Decision-Making Trial and Evaluation Laboratory (DEMATEL) is applied to study the inter-relationships of the output responses. Estimation of proper weights is also crucial where the output responses are conflicting in nature. In the current study, DEMATEL technique is used for estimating the inter-relationships for output responses in machining of EN 24 alloy under dry conditions. CRiteria Importance Through Inter-criteria Correlation (CRITIC) method is used to estimate the weights and finally the optimal selection of machining parameters is carried out using Techniques for Order Preference by Similarity to an Ideal Solution (TOPSIS) method. The model developed guides the decision maker in selection of precise weights, estimation of the inter relationships among the responses and selection of optimal process parameters.
