Surface integrity generated with peripheral milling and the effect on low-cycle fatigue performance of aeronautic titanium alloy Ti-6Al-4V

ABSTRACTMachining-induced surface integrity has an important effect on reliability and service life of the components used in the aerospace industry where titanium alloy Ti-6Al-4V is widely applied. Characterisation of machining-induced surface integrity and revealing its effect on fatigue life are conducive to structural fatigue life optimisation design. In the present study, surface topography, residual stress, microstructure and micro-hardness were first characterised in peripheral milling of titanium alloy Ti-6Al-4V. Then, low-cycle fatigue performances of machined specimens were investigated on the basis of the tension-tension tests. Finally, the effects of surface integrity factors (stress concentration factor, residual stress and micro-hardness) on fatigue performances were discussed. Results show that stress concentration can reduce the fatigue life while increasing the residual compressive stress, and micro-hardness is beneficial to prolonging the fatigue life, but when the surface material of the specimen is subjected to plastic deformation due to yield, the residual stress on the surface is relaxed, and the effect on the fatigue performance is disappeared. Under the condition of residual stress relaxation, the stress concentration factor is the main factor to determine the low-cycle fatigue life of titanium alloy Ti-6Al-4V. While for the specimens with no residual stress relaxation, micro-hardness was the key factor to affect the fatigue life, followed by residual stress and stress concentration factor, respectively.

Under cyclic loading, the effect of stress raisers on the fatigue life depends upon several parameters, the most important being the stress concentration factor, the stress level, and the material notch sensitivity. In particular, in the low-cycle fatigue region, a number of procedures are currently used, but additional developments are required for improvement of the life prediction capabilities. In this paper, a method is proposed for calculating notched specimen low-cycle fatigue life from unnotched specimen data using as the main parameter the stress concentration factor combined with the applied stress level and the cyclic-hardening properties of the material. The proposed method is then applied to several materials with a variety of notch geometries to obtain the predicted lives. The correlation between the calculated lives and the experimental data is discussed in connection with the predictions obtained from Neuber’s and Zwicky’s relations.

In this paper, the influence of different machining methods (including rough turning, finish turning, and longitudinal polishing after finish turning) on rotating bending fatigue properties of TC21 which belonged to a new ultra high strength titanium alloy was studied. The influence of machining methods on surface integrity of TC21 titanium alloy was measured by using surface profile measurement, scanning electron microscopy, metallography microscope, micro-hardness instrument and X-ray diffraction residual stress analyzer. And fatigue fractography of specimens was further investigated. Then the mechanism of fatigue resistance which was affected by machining surface integrity was discussed. The results indicated that the fatigue life of finish turning and longitudinal polishing after finish turning was increased 3.96 times and 17.34 times compared with rough turning, respectively. The machining surface integrity had important influence on fatigue property of TC21 titanium alloy, which caused by the differences of surface roughness and texture as the dominant factors, and then the variation in surface micro-hardness, metallographic microstructure and the surface residual stress were not the main factors on three above-mentioned machining methods. By using longitudinal polishing after finish turning processing method for preparation of TC21 titanium alloy parts could ensure good surface integrity and excellent fatigue performance.

Machined surface integrity characteristics, including surface stresses, physical-mechanical properties and metallographic structures, play important roles in the fatigue performance of machined components. This work aimed at investigating the effects of machined surface integrity on high-temperature low-cycle fatigue life. The process parameters were optimized to obtain required surface integrity and fatigue life of the turning superalloy Inconel 718. The relationships between low-cycle fatigue life and machined surface integrity characterization parameters were established based on the low-cycle fatigue tests at a high temperature (650 °C). The sensitivities of turning process parameters to high-temperature low-cycle fatigue life were analyzed, and the optimization parameters were proposed with the goal of antifatigue manufacturing. Experimental results indicated that the impact order of the characterization parameters of machined surface integrity on the high-temperature low-cycle fatigue life were the degree of work hardening RHV, the residual stress in the cutting speed direction S22, the fatigue stress concentration factor Kf, the degree of grain refinement RD and the residual stress in the feed direction S33. In the range of turning parameters of the experiments in this research, the cutting speeds could be 80~110 m/min, and the feed rate could be 0.10~0.12 mm/rev to achieve a longer high-temperature low-cycle fatigue life. The results can be used for guiding the fatigue-resistant manufacturing research of aeroengine superalloy turbine disks.

An autofrettaged thick-walled pressure vessel with an external groove subjected to a pulsating internal pressure can have fatigue failures at the external groove root due to the combination of tensile autofrettage residual stress, operating stress, and stress concentration. To predict the fatigue life of the autofrettaged thick-walled pressure vessel with an external groove, the local strain approach was applied. The residual stress distribution due to autofrettage and the operating stress distribution due to internal pressure were determined using finite element analysis which resulted in theoretical stress concentration factors. To account for the mean stress effects on the fatigue life prediction of the pressure vessel, low-cycle fatigue behavior with several strain ratios was obtained using smooth axial specimens taken from the ASTM A723 thick-walled steel pressure vessel. Fatigue life predictions were made by incorporating the local strains determined from the linear rule and Neuber’s rule and the Morrow and SWT mean stress parameters determined from low-cycle fatigue tests. The predicted fatigue lives were within factors of 2 to 4, compared to simulated experimental fatigue lives based upon fatigue cracks of 2.5 mm in length. These procedures appear to be realistic for evaluating fatigue lives for this complex pressure vessel.

This paper studies the notch effect on low cycle fatigue of Sn–3.5Ag solder. Strain controlled push-pull low cycle fatigue tests were carried out using three circumferential notched specimens at 313K. Cycles to crack initiation were measured by an a.c. potential method, and cycles to failure and for crack propagation were also determined in experiments. Cycles to failure, to crack initiation, and for propagation decreased with elastic stress concentration factor but cycles to crack initiation were most sharply reduced with elastic stress concentration factor. Prediction methods of cycles to crack initiation, for propagation, and to failure were discussed from the data fitting and the local strain approach utilizing finite element analysis.

Titanium alloy Ti1023 is a typical difficult-to-cut material. Tool wear is easy to occur in machining Ti1023, which has a significant negative effect on surface integrity. Turning is one of the common methods to machine Ti1023 parts and machined surface integrity has a direct influence on the fatigue life of parts. To control surface integrity and improve anti-fatigue behavior of Ti1023 parts, it has an important significance to study the influence of tool wear on the surface integrity and fatigue life of Ti1023 in turning. Therefore, the effect of tool wear on the surface roughness, microhardness, residual stress, and plastic deformation layer of Ti1023 workpieces by turning and low-cycle fatigue tests were studied. Meanwhile, the influence mechanism of surface integrity on anti-fatigue behavior also was analyzed. The experimental results show that the change of surface roughness caused by worn tools has the most influence on anti-fatigue behavior when the tool wear VB is from 0.05 to 0.25 mm. On the other hand, the plastic deformation layer on the machined surface could properly improve the anti-fatigue behavior of specimens that were proved in the experiments. However, the higher surface roughness and significant surface defects on surface machined utilizing the worn tool with VB = 0.30 mm, which leads the anti-fatigue behavior of specimens to decrease sharply. Therefore, to ensure the anti-fatigue behavior of parts, the value of turning tool wear VB must be rigorously controlled under 0.30 mm during finishing machining of titanium alloy Ti1023.

The thread connection’s root fillet radius of 0.038″ size is the greatest weakness of the API NC type joints and thread. During the slimehole drilling, especially in the deep and ultra-deep gas well, its stress concentration factor and notch sensitivity factor are very high A novel thread connection design (TM) of a drilling tool is proposed to decrease the fatigue failure of the slimehole drilling tool in the deep and the ultra-deep gas well in the Tarim oilfield China. The novelty in the TM thread structure is, reducing the threads per inch, extending the distance from the last engaged thread to the external shoulder of the pin and adding three threads to the conventional connection. The novel thread connection will improve the slimehole drilling tool’s anti-fatigue life due to its improved elasticity and rigidity. Furthermore, the TM can transfer the maximum stress at the connection root to the loaded surface, which can effectively lower the fatigue notch’s sensitivity coefficient. In this paper, the finite element method (FEM) is applied to carry out the detailed comparative analysis of the TM with existing thread connection NC38, TX60 and TH90. The TM has the lowest stress concentration factor and fatigue notch sensitivity coefficient, so its anti-fatigue life is the highest. In addition, TM is manufactured and is tested at Tarim oilfield in China.

SummaryThe fatigue life of a pin-jointed connection can be optimised by using a moderately high degree of interference between the loading pin and plate. Where a joint has to be assembled in confined conditions, difficulty may be experienced in inserting the interference-fit pin and one possible solution is to use a pre-assembled interference-fit bush in the plate, leaving only a light interference-fit pin to be pressed in on assembly of the joint. It is shown that a relatively thick bush of diametral ratio 4/3 will give a reduction in shear stress concentration factor for the plate comparable with that obtained with a solid pin, but that maximum benefit is not obtained with a thinner bush of diametral ratio 8/7. Where thin bushes are essential in order to maintain the ultimate tensile and fatigue strengths of the plate and /or the ultimate and fatigue strengths of the pin, the shear stress concentration factor for the plate is reduced as the modular ratio of bush to plate is increased and as the interference fit of the loading pin in the bush is increased.

At room temperature, the low cycle fatigue tests for smooth specimens of TC25 titanium alloy under various stress ranges are operated at a CSS280I-20w Electro Hydraulic Servo Universal Testing Machine with a microscopic observation system, and the low cycle fatigue lifetimes are measured. Based upon the analysis of stress-strain hysteresis loop of low cycle fatigue of TC25 titanium alloy, a simplified Manson-Coffin formula is derived according to both the experimental characteristics and the stress-strain constitutive model, the fatigue lifetimes are plotted against stress ranges, and a stress-fatigue life curve for TC25 titanium alloy is obtained by the linear regression analysis method. Finally, the fracture surface morphologies of TC25 specimens are investigated using a JSM-6360 Scanning Electron Microscopy, and the fatigue fracture mechanisms of low cycle fatigue are studied. It shows that the plastic deformations are mainly formed at the accelerated fracture stage, and various shear lips can be observed on the fracture surfaces, which demonstrates that the shear stress results in the final rupture of TC25 titanium alloy. During the fracture of low cycle fatigue, the cleavage nucleation leads to the formation of fatigue crack initiation region, the fatigue crack growth exhibits a mixed transgranular and intergranular crack growth mode, and in the final rupture region, the fracture surface of low cycle fatigue of TC25 titanium alloy appears as a typical semi-brittle fracture mode.

Butt-joint specimens of Q235B low-strength steel were treated by TIG dressing and ultrasonic peening combined method. The paper presents comparative fatigue test for welded specimens in the as-welded condition and specimens treated by TIG dressing, ultrasonic peening treatment (UPT) and the combined method. When the ratio of stress R=0.1, contrasted with the specimens in as welded condition, the fatigue strength of the specimens treated by TIG dressing is increased by 36%. The fatigue strength of the specimens treated by the combined method and UPT are almost the same, which are increased by 57% and 56% respectively. In the high stress level, weld toe treated by the combined method has smaller stress concentration factor than that of UPT, resulting in less release of residual compressive stress. So it's more effective to improve the fatigue life by the combined method. While in the low stress level, the residual compressive stress of weld toe treated by the combined method and UPT are nearly the same. Besides, the effect of stress concentration factor is smaller, thus the fatigue life of the two methods have little difference.
