Titanium honeycomb sandwich structures are gradually used in several newly developed aircrafts in China. During the manufacturing process and aircraft service life, low-velocity impacts from foreign objects (typically stones, tools and hails, etc.), would quite likely happen and could not be completely avoided. In order to evaluate the influence of low-velocity impact damage on titanium honeycomb sandwich structures, unidirectional in-plane compression tests on both intact and impact damaged sandwich panels were conducted to obtain their failure modes and compressive failure strength. Test results showed that the low-velocity impact damage could cause the change in failure modes and a 9% to 15% decrease in the compressive failure strength. Different impact energy levels showed a limited influence on the compressive failure strength. Numerical analysis was conducted to study the compression after impact behavior of titanium sandwich panels. Parametric finite element models that contained all the geometric and the structural details of honeycomb core cells, as well as the indentation and the crushed core region, were developed in the analysis. The numerical results successfully exhibited the failure process of the intact and impact damaged titanium sandwich panels subjected to unidirectional in-plane compression, similar to what observed in the tests. The predicted compressive failure strength also agreed very well with the test data.

Hybridization of sandwich panels and their different components have drawn huge attention due to the significant improvement in their attributes. Hybrid core of ‘Polyester Pin-reinforced Foam filled Honeycomb Sandwich panels’ (PFHS) were fabricated and compared with unreinforced ‘Foam filled Honeycomb Sandwich panels’ (FHS) in terms of low velocity impact and Compression After Impact (CAI) performance. The impact damage area was calculated by employing MATLAB image processing technique. Incorporating through thickness pins for connecting faces and core is an effectual way to improve interfacial bonding, specific bending stiffness and also imparts out of plane properties for sandwich panels. The low velocity impact tests performed on the sandwich panels revealed that the polyester pin reinforcement in foam filled honeycomb sandwich panel improved the load bearing capacity, total absorbed energy and reduced the impact damage area significantly. In CAI test, debond, wrinkling of face sheet, and buckling of face sheet and core are the major modes of failure. The addition of the pins enhanced the compressive strength for all the impact energy levels.

In this paper, a novel multiscale and multi-stage structural design optimization procedure is developed for the weight minimization of hopper cars. The procedure is tested under various loading conditions according to guidelines established by regulatory bodies, as well as a novel load case that considers fluid-structure interaction by means of explicit finite elements employing Smoothed Particle Hydrodynamics. The first stage in the design procedure involves topology optimization whereby optimal beam locations are determined within the design space of the hopper car wall structure. This is followed by cross-sectional sizing of the frame to concentrate mass in critical regions of the hopper car. In the second stage, hexagonal honeycomb sandwich panels are considered in lower load regions, and are optimized by means of Multiscale Design Optimization (MSDO). The MSDO drew upon the Kreisselmeier–Steinhausser equations to calculate a penalized cost function for the mass and compliance of a hopper car Finite Element Model (FEM) at the mesoscale. For each iteration in the MSDO, the FEM was updated with homogenized sandwich composite properties according to four design variables of interest at the microscale. A cost penalty is summed with the base cost by comparing results of the FEM with the imposed constraints. Efficacy of the novel design methodology is compared according to a baseline design employing conventional materials. By invoking the proposed methodology in a case study, it is demonstrated that a mass savings as high as 16.36% can be yielded for a single hopper car, which translates into a reduction in greenhouse gas emissions of 13.09% per car based on available literature.
