Non-Destructive Measurement of Residual Stresses in U-0.8 WT% Ti by Neutron Diffraction

ABSTRACTThe macroscopic residual stress distribution in γ-quenched and stress levelled U-0.8wt% Ti alloy tubes was studied using neutron diffraction techniques. Residual strains were evaluated from the difference in d-spacings measured in the tubes and in small reference samples machined from each tube. Residual stresses were calculated with the isotropic bulk values of the elastic constants for polycrystalline α-U. Quenching from the γ field resulted in a nearly equi-biaxial stress state at every point across the wall thickness of the tube. The magnitude of the radial stress was very small compared with that of the axial and hoop stresses which were compressive at the surfaces and tensile in the interior. Stress levelling relieved almost completely the hoop residual stress without affecting the radial stress. The axial residual stress becomes tensile through the wall thickness and remains constant at about 20% of its magnitude in the as-quenched condition.

Railroad wheels are manufactured with beneficial residual compressive hoop stresses, which are imparted by rim quenching and tempering. Hoop and radial residual stresses for wheels have been studied in detail by various organizations over the years and are relatively well characterized. However axial residual stresses, in the orientation across the rim width from back rim face to front rim face, have not been extensively investigated. This paper describes a failure mode known as a vertical split rim (VSR) and describes efforts to measure the axial residual stresses in, 1) new wheels, 2) service worn wheels and 3) wheels that have failed from VSRs. Initial axial residual stress measurement efforts, using core drilling and x-ray diffraction from the tread surface, are briefly reviewed. Further more extensive work using x-ray diffraction to measure axial residual stress on radial wheel slices is described and data are presented, focusing on differences between the three wheel types. The concept of Axial Stress Amplification (ASA) is outlined, and the relationship of axial residual stress to VSRs is discussed. A proposed mechanism for VSR formation is described. Future work, with a goal of reducing or eliminating VSRs in service, is considered.

Flow forming is a near net shape process for manufacturing of dimensionally accurate hollow components such as shaft in gas turbines, that is currently at its development stage for aerospace industry. The process has several advantages such as reducing material wastage, extremely fast manufacturing time, and eliminating extra manufacturing processes such as machining. Due to the nature of this complicated cold deformation process, significant magnitude of residual stress is introduced into the component. Understanding the magnitude and distribution of residual stress is essential to tailor the flow forming process to achieve parts within dimensional tolerances and desired mechanical properties. The present research is aiming to explore the generation and evolution of residual stress at various stages of flow forming process in a tubular component made from martensitic 15Cr-5Ni stainless steel, using different techniques of neutron scattering, x-ray diffraction (XRD) and hole-drilling based on electronic speckle pattern interferometry (ESPI). Residual stress measurements were carried out in preformed and flow formed components at surface, near-surface and in the bulk of components using XRD, ESPI based hole-drilling and neutron diffraction techniques. These measurements were conducted at different levels of reduction in the thickness of the original part (i.e. after 20% and 40%), by applying identical forming parameters for all samples. The XRD results show significant change in hoop and axial residual stress levels with a reduction in the wall thickness. This is more pronounced for the axial component where the average stress switches from relatively high tensile (∼ 450MPa) in the original part to significant compressive stress (∼ −600MPa) in the formed part, after 20% of reduction. The bulk residual stress components measured in the middle of thickness of the parts, using neutron scattering, show a general increase in the magnitude of residual stress by higher level of deformation (i.e. reduction in the wall thickness). The measured bulk stress components through the thickness were tuned to tensile after reducing the wall thickness by 40%. The results of XRD and neutron diffraction stress measurements suggest that the residual stress along the length of the samples (i.e. axial direction) is consistent with ±800 MPa and ±400 MPa after 20% and 40% reduction by forming process, respectively. The results of ESPI based hole-drilling show tensile hoop residual stress (≈600 MPa) and an abrupt fluctuation (i.e. tension-compressive-tension) in the axial residual stress near the surface of the part following flow forming. The stresses measured by ESPI based hole-drilling are complementary to the results of the XRD on surface and neutron diffraction in the bulk to reconstruct the residual stress profile form the surface through to the bulk.

Residual stresses are known to significantly impact the initiation and growth of cracks in metallic components such as railway wheels. Tensile residual stresses are of particular concern due to their ability to non-conservatively affect performance. Vertical split rim (VSR) is an important failure mode for railway wheels. Vertical split rim, like any crack growth failure mode, is significantly influenced by residual stress (e.g., mean or steady stress effects). The crack face of a typical VSR wheel shows signs of low-cycle fatigue. Recently, residual stress measurements were performed on a set of Class C railway wheels. This study looked at the difference in axial residual stress for wheels in three primary conditions: new (as manufactured), service-worn, and wheels that failed through VSR. Residual stresses were significantly larger in the service-worn condition and for wheels that had failed due to VSR relative to the new condition. There is a small difference in the axial residual stress profiles of wheels that failed due to VSR compared to other service-worn wheels. It is unclear, however, if the difference is significant based on a limited population of data. This paper provides a description of the methods used to quantify residual stress in the Class C railway wheels and presents important results from the study.

The rolled joint of a pressure tube, consisting of three axial symmetric parts, modified SUS403 stainless steel as an inner extension, Zr–2.5Nb as the pressure tube and an Inconel-718 outer sleeve has been examined by neutron diffraction for residual stresses. It was heat treated to 350 °C for 30, 130 and 635 h to simulate thermal aging over the lifetime of an advanced thermal reactor respectively for 1, 5 and 30 years at an operating temperature of 288 °C. The crystallographic texture has been investigated from cylindric disks cut from the heat treated Zr–2.5Nb pressure tube to determine the proper sample-orientation-dependent hkl reflections for reliable residual strain measurements. Corresponding in situ tensile deformation was carried out to obtain the necessary diffraction elastic constants for the residual stress evaluation. Three-dimensional crystal lattice strains at various locations in the rolled joint before and after the aging treatments for various times were non-destructively measured by neutron diffraction and the residual stress distribution in the rolled joint was evaluated by using the Kröner elastic model and the generalized Hooke’s law. In the crimp region of the rolled joint, it was found that the aging treatment had a much weaker effect on the residual stresses in the Inconel outer sleeve and the modified SUS403 stainless steel extension. In the non-aged Zr–2.5Nb pressure tube, the highest residual stresses were found near its interface with the modified SUS430 stainless steel extension. In the crimp region of the Zr–2.5Nb pressure tube near its interface with the modified SUS430 stainless steel, the average compressive axial stress was −440 MPa, having no evident change during the long-time aging. In the Zr–2.5Nb pressure tube outside closest to the crimp region, the tensile axial and hoop stresses were relieved during the 30 h of aging. The hoop stresses in the crimp region evolved from an average tensile stress of 80 MPa to an average compressive stress of 230 MPa after the 635 h of aging, suggesting that the rolled joint had a good long-term sealing ability against leakage of high temperature water. In the Zr–2.5Nb pressure tube close to the reactor core and far away from the modified SUS403 stainless steel extension, the residual stresses near the inside surface of the pressure tube were almost zero, helping to keep a good neutron irradiation resistance.

Residual strains near the sprues of ingots with different contents of Zn (6 wt. % and 9 wt. %) were measured using neutron diffraction. The results showed that the increase of Zn content decreases the residual stress in the hot sprue region. These results are good in agreement with that obtained by the measurement of hot tearing susceptibility.

Measurement of residual strains by neutron diffraction of linear friction welded Inconel® 718 (IN 718) superalloy acquired from a mid-service aero-engine disk was undertaken in this study. Residual strain and stress throughout the various weld regions including the heat affected zone (HAZ), thermomechanical affected zone (TMAZ) and dynamically recrystallized zone (DRX) were characterized. The residual stresses were observed to increase from the base material to the weld interface, with a peak stress at the weld interface in all orthogonal directions. The trends for residual stress across the weld are in agreement with other work published in literature for solid state welding of aerospace alloys, where high residual stresses were commonly reported at the weld interface.

This paper presents microstructural, hardness and residual strain information for solid-state welds in creep-resistant Cr-Mo steel, made using the new local damage repair technique offered by friction taper stud welding (FTSW). The technique is suitable for making single welds to repair, for example, localised creep damage but can also be extended to deal with planar defects through the use of overlapping welds. Neutron diffraction was used to measure residual strains at a number of positions along a series of 5 overlapping FTS welds.

In plasma facing components (PFC) for nuclear fusion reactors tungsten or carbon based tiles need to be cooled through a heat sink. The joint between the PFC and the heat sink can be realized using a brazing process through the employment of compliant layer of either a low yield material, like copper, or a high yield material, like molybdenum. Experimental verification of the induced stresses during the brazing process is of vital importance. Strains and residual stresses have been measured in Mo/CuCrZr brazed tiles using neutron diffraction. The strains and stresses were measured in Mo tile along the weld direction and at different distances from it. The experimental results are compared with Finite Element Simulations.

Seamless tubes are used for many applications, e.g. in heating, transport gases and fluids, evaporators as well as medical use and as intermediate products for hydroforming and various mechanical applications, where the final dimensions normally are given by some cold drawing steps. The first process step – piercing of the billet, for example by extrusion or 3-roll-milling - typically results in ovality and eccentricity in the tube causing non-symmetric material flow during the cold drawing process, i.e. inhomogeneous deformation. Because of this non-axisymmetric deformation and of deviations over tube length caused by moving tools, this process step generates residual stresses. To understand the interconnections between the geometrical changes in the tubes and the residual stresses, the residual strains in a copper tube had been measured by neutron diffraction.

Residual stress profiles were measured by neutron diffraction in Al2O3/Y-TZP ceramic composites containing 5 and 40 vol.% Y-TZP fabricated by conventional slip casting and by a novel tape casting route. Residual stresses in the zirconia are tensile and increase as its volume fraction decreases. For the alumina matrix, residual stress is compressive and increases with the zirconia volume fraction. In the composite with 5 vol.% zirconia, the processing route does not have an influence on residual stresses. However, in the composite with 40 vol.% zirconia, residual stresses are different in the samples obtained by both processing routes.
