Residual stresses in quenched seamless steel tubes highly depend on the cooling conditions to which the tubes have been subjected. The design aspect of how to use controlled cooling strategies in multiphase steel tubes to achieve certain residual stress and phase configurations is discussed. In an experimentally validated finite element (FE) model considering a coupled evolution of martensite and bainite, three cooling strategies are tested for a low-alloyed 0.25 wt.% C steel tube. The strategies are (i) external cooling only, (ii) internal and external cooling for low residual stresses in a mainly martensitic tube, and (iii) internal and external cooling with low cooling rate for a mainly bainitic tube. The strategies represent design cases, where low residual stresses with different phase compositions are provoked, in order to show the potential of numerical analysis for residual stress and property design. It can be concluded that, for the investigated steel class, intense external cooling leads to a characteristic residual stress profile regardless of the dimension. A combination of external and internal cooling allows a more flexible design of residual stress and phase distribution by choosing different cooling parameters (i.e., water amount and cooling times). In general, lower cooling rates lead to lower thermal misfit strains, and thus less plasticity and lower residual stresses.

Detailed analysis of residual stress profile due to laser micro-joining of two dissimilar biocompatible materials, polyimide (PI) and titanium (Ti), is vital for the long-term application of bio-implants. In this work, a comprehensive three dimensional (3D) transient model for sequentially coupled thermo-mechanical analysis of transmission laser micro-joining of two dissimilar materials has been developed by using the finite element (FE) code ABAQUS, along with a moving Gaussian laser heat source. The laser beam (wavelength of 1100 nm and diameter of 0.2 mm), moving at an optimized velocity, passes through the transparent PI, gets absorbed by the absorbing Ti, and eventually melts the PI to form the bond. The laser bonded joint area is 6.5 mm long by 0.3 mm wide. First the transient heat transfer analysis is performed and the nodal temperature profile has been achieved, and then used as an input for the residual stress analysis. Non-uniform mixed meshes have been used and optimized to formulate the 3D FE model and ensure very refined meshing around the bond area. Heat resistance between the two materials has been modeled by using the thermal surface interaction technique, and melting and solidification issues have been approximated in the residual stress analysis by using the appropriate material properties at corresponding temperature. First the model has been used to observe a good bonding condition with the laser parameters like laser traveling speed, power, and beam diameter (burnout temperature of PI > maximum temperature of PI achieved during heating > melting temperature of PI) and a good combination has been found to be 100 mm/min, 3.14 W and 0.2 mm respectively. Using this combination of parameters in heating, the residual stress profile of the laser-micro-joint has been calculated using FE model after cooling the system down to room temperature of 27 °C and analyzed in detail by plotting the stress profiles on the Ti and PI surfaces. Typically the residual stress profiles on the PI surface show low value in the middle, increase to higher values at about 160 μm from the centerline of the laser travel symmetrically at both sides, and to the contrary, on Ti surface show higher values near the centerline of traveling laser beam. The residual stresses have slowly dropped away on both the surfaces as the distance from the bond region increased further. Maximum residual stresses on both the Ti and PI surfaces are at the end of the laser travel, and are in the orders of the yield stresses of respective materials.

Abstract. Residual stress gradients across the wall of seamless steel tubes influence decisively the mechanical stability and reliability of automotive and industrial constructions. Irreversible bending moments imposed on the tubes induce gradual and asymmetric elasto-plastic deformation across the tube cross-sections which result in very complex residual stress distributions. The aim of this contribution is to present a novel methodology as well as complementary modeling approach to assess the three-dimensional distribution of triaxial residual stresses in bent steel tubes. The stress characterization was performed using high energy X-ray diffraction at the HEMS beamline of PETRAIII synchrotron source in Hamburg as well as using laboratory Drill-hole method. For the complementary modeling of the stress distribution, a FEM software package DEFORM HT was used. The results reveal that the stress gradients across the tube wall are primarily influenced by the martensite profile predetermined by the parameters for thermo-mechanical treatment of the tubes. The tube bending causes the formation of continually varying compressive and tensile stresses across the tube circumference whereas the stress magnitude across the wall thickness scales again with the martensite appearance. Finally the results document the importance of the cooling process control and the influence of the applied bending radius on the resulting stress distributions as well as related mechanical parameters like fracture toughness and fatigue behavior.

Abstract The aluminothermic welding (ATW) process is the most commonly used welding process for welding rails (track) in the field. The large amount of weld metal added in the ATW process may result in a wide uneven surface zone on the rail head, which may, in rare cases, lead to irregularities in wear and plastic deformation due to high dynamic wheel-rail forces as wheels pass. The present paper studies the introduction of additional forging to the ATW process, intended to reduce the width of the zone affected by the heat input, while not creating a more detrimental residual stress field. Simulations using a novel thermo-mechanical FE model of the ATW process show that addition of a forging pressure leads to a somewhat smaller width of the zone affected by heat. This is also found in a metallurgical examination, showing that this zone (weld metal and heat-affected zone) is fully pearlitic. Only marginal differences are found in the residual stress field when additional forging is applied. In both cases, large tensile residual stresses are found in the rail web at the weld. Additional forging may increase the risk of hot cracking due to an increase in plastic strains within the welded area.

The paper deals with the effect of different shot peening (SP) treatment conditions on the ENAW 7075-T651 aluminium alloy. Suitable residual stress profile increases the applicability and life cycle of mechanical parts, treated by shot peening. The objective of the research was to establish the optimal parameters of the shot peening treatment of the aluminium alloy in different precipitation hardened states with regard to residual stress profiles in dynamic loading. Main deformations and main residual stresses were calculated on the basis of electrical resistance. The resulting residual stress profiles reveal that stresses throughout the thin surface layer of all shot peened specimens are of compressive nature. The differences can be observed in the depth of shot peening and the profile of compressive residual stresses. Under all treatment conditions, the obtained maximum value of compressive residual stress ranges between -200 MPa and -300 MPa at a depth between 250 μm and 300 μm. Comparison of different temperature-hardened aluminium alloys shows that changes in the Almen intensity values have greater effect than coverage in the depth and profile of compressive residual stresses. Positive stress ratio of R=0.1 was selected. Wöhler curves were determined in the areas of maximum bending loads between 30 - 65 % of material's tensile strength, measured at thinner cross-sections of individual specimens. The results of material fatigue testing differ from the level of shot peening on the surface layer.

A powerful new method for residual stress measurement is presented. A part is cut in two, and the contour, or profile, of the resulting new surface is measured to determine the displacements caused by release of the residual stresses. Analytically, for example using a finite element model, the opposite of the measured contour is applied to the surface as a displacement boundary condition. By Bueckner’s superposition principle, this calculation gives the original residual stresses normal to the plane of the cut. This “contour method” is more powerful than other relaxation methods because it can determine an arbitrary cross-sectional area map of residual stress, yet more simple because the stresses can be determined directly from the data without a tedious inversion technique. The new method is verified with a numerical simulation, then experimentally validated on a steel beam with a known residual stress profile.

The level of welding residual stress is an important consideration in the ECA of a structure or component such as a pipeline girth weld. Such a consideration is further complicated by their variation under load and the complexity involved in the proper assessment of fracture mechanics parameters in a welding residual stress field. In this work, 2D axi-symmetric FEA models for simulation of welding residual stresses in pipe girth welds were first developed. The modelling method was validated using experimental measurements from a 19-pass girth weld. The modeling method was used on a 3-pass pipe girth weld to predict the residual stresses and variation under various static and fatigue loadings. The predicted relaxation in welding residual stress is compared to the solutions recommended in the defect assessment procedure BS 7910. Fully circumferential internal cracks of different sizes were introduced into the FE model of the three-pass girth weld. Two methods were used to introduce a crack. In one method the crack was introduced instantaneously and the other method introduced the crack progressively. Physically, the instantaneously introduced crack represents a crack originated from manufacturing or fabrication processes, while the progressively growing crack simulates a fatigue crack induced during service. The J-integral values for the various cracks in the welding residual stress field were assessed and compared. This analysis was conducted for a welding residual stress field as a result of a welding simulation rather than for a residual stress field due to a prescribed temperature distribution as considered by the majority of previous investigations. The validation with the 19-pass welded pipe demonstrated that the welding residual stress in a pipe girth weld can be predicted reasonably well. The relaxation and redistribution of welding residual stresses in the three-pass weld were found to be significantly affected by the magnitude of applied loads and the strain hardening models. The number of cycles in fatigue loading was shown to have little effect on relaxation of residual stresses, but the range and maximum load together governed the relaxation effect. A significant reduction in residual stresses was induced after first cycle but subsequent cycles had no marked effect. The method of introducing a crack in a FE model, progressively or instantaneously, has a significant effect on J-integral, with a lower value of J obtained for a progressively growing crack. The path-dependence of the J-integral in a welding residual stress field is discussed.
