This paper describes the traditional diesel engine cylinder block casting process on the basis, focusing on inline four-cylinder diesel engine cylinder block lost foam process design and optimization of application. Product pattern and pouring system model formed with expandable polystyrene beads, and assemble them into a model cluster, man can drying them after the model cluster dipping with the aid of manual or manipulator . Put the drying model cluster into the single sand box which with a negative pressure pumping system, a single dry sand rain-type sand system filling and compaction. Finally, to achieve the solidification of molten metal casting and forming under a certain vacuum.

Fretting fatigue becomes a typical failure mode for engine cylinder block caused by the increasing of the gas pressure and rotating speed, but the mechanism of fretting fatigue under diesel engine load condition hasn’t been systematic studied. In this paper, the fretting behaviors are mainly discussed by using fretting friction work parameter W and crack initiation location parameter G.

The three dimensional model of a 2-cylinder diesel engine block is established with the P ro/E software, and then the modal analysis of the engine block is carried out using finite element method with ANSYS software . Through the analysis, the inherent frequencies and mode shapes of the first 6 order modes are obtained respectively, and then are compared with the testing result; comparison shows the results of FEA estimation are in good agreement with those of testing which indicates the FEA results’ correctness. The results of the relative distribution of the vibration magnitude in the whole block are given, which provide necessary guides for the dynamic optimal design of the engine block.

In order to explore whether the step gating system played a role in lost foam casting (LFC) process, this paper simulated the mold filling process of a step gating system with an auxiliary sprue and three side ingates by using the gravity LFC model of the code FLOW-3D, and analyzed its mold filling characteristics in LFC. It is found the mass flux ratio through the bottom-side ingate exceed 82% the total mass flux, much more than through the others. And it is also found the metal temperature of the middle region in the height direction is lower than the upper region or bottom region. The results show that the step gating system is not able to achieve its main roles in LFC. Our results can be used to design gating system in LFC.

To explore application of step gating system in LFC, filling process of two types of step gating system was simulated, their filling patterns were found, and several engineering examples were analyzed basing on these patterns. It was found the metal start filling through all ingates almost simultaneously if the gating system is open, otherwise the sequence of the ingate filling follow increasing sequence of streamline length from the inlet. It was also found the metal volume through each ingate increased gradually bottom-top when the common step gating system is filled by EPS, but when the common step gating system is open or step gating system have an auxiliary sprue, the metal volume decreases gradually. Analysis on several engineering examples shows the simulation confluence of two liquid metal fronts is basically in accordance with the casting defect locations.

There are alternating impact loads for the diesel engine cylinder block. The topology optimization of the extreme single-working condition cannot guarantee its overall mechanical performance, and the traditional multiworking condition optimization has the problem that the weight coefficients are difficult to determine. Thus, a multiobjective topology optimization method based on analytic hierarchy process is proposed. Firstly, the static, dynamic characteristics and structure efficiency are calculated by the finite element analysis which indicates the direction of topology optimization for the cylinder block. The hierarchical structure model of topology optimization, including 12 weighting coefficients, is constructed considering static multiworking condition stiffness and dynamic multiorder natural frequency. The comprehensive evaluation function for the cylinder block is established by the compromise programming method and the weight coefficients are determined based on analytic hierarchy process. The optimization mathematical model is established and the multiobjective topology optimization of the cylinder block is carried out. The optimization results show that the proposed method can take into account structural multiworking condition performance, which has obvious advantages over the single objective topology optimization. The simulation results show that the static and dynamic characteristics are improved to some extent and the overall mechanical performance of the new model is more uniform with a 5.22% reduction in weight. It shows that the topology structure of the cylinder block is more reasonable.
