Microstructural Change and Fracture Behavior under Different Heat Exposure Conditions on Thermal Barrier Coatings Deposited on TiAl Intermetallic Compound

Air plasma sprayed thermal barrier coatings (APS-TBCs) deposited on the TiAl intermetallic compounds was heat exposed in air at different temperatures and times to evaluate the microstructural change and delamination behavior. The thermal barrier coating (TBC) layer, bond coat (BC) layer and substrate were composed of 4 mol% Y2O3 stabilized ZrO2, CoNiCrAlY alloy (Co-32Ni-21Cr-8Al-0.5Y (mol%)) and TiAl intermetallic compound (Ti-46Al-7Nb-0.7Cr-0.2Ni-0.1 Si (mol%)), respectively. Due to the heat exposure, diffusion of the elements occurred between the BC layer and the substrate, and diffusion layers were formed on both the BC layer and the substrate. A thermally grown oxide (TGO) layer was formed between the TBC layer and the BC layer. The thickness of the TGO layer and the diffusion layer increased with increasing exposure temperature and time. In the TBCs heat exposed at 1273 K for 200 h, a composite oxide of Al2O3 and TiO2 was formed in the BC layer. Regarding the TBCs which were as-deposited and heat exposed at 1073, 1173 K up to 200 h and at 1273 K for 10 h, delamination occurred in the TBC layer near the BC layer. In the TBCs exposed at 1273 K for 50 h or more, delamination occurred at the vicinity of the interface between diffusion layer on the substrate side and the unreacted side of the substrate too. In case that the TBCs were heat exposed at 1073 and 1173 K, the shear strength decreases after reaching the maximum value of the shear strength at 10 h heat exposure. When the TBCs were exposed to heat at 1273 K, the shear strength indicated a constant value after the shear strength increased up to 50 h. This change may be due to the change in crack path after exposure for 50 h at 1273 K.

In this paper, the impedance spectroscopy technique was employed to examine nondestructively the isothermal oxidation of air plasma sprayed (APS) thermal barrier coatings (TBCs) in air at 800°C. Scanning electron microscopy (SEM) and energy-dispersive X-ray spectroscopy (EDX) were also used to characterize the microstructure evolution of TBCs. After oxidation, the thermally grown oxide (TGO), which was mainly composed of alumina as confirmed by EDX, formed at the upper ceramic coat/bond coat interface, the lower bond coat/substrate interface, and the bond coat. Impedance diagrams obtained from impedance measurements at room temperature were analyzed according to the equivalent circuit model proposed for the TBCs. Various observed electrical responses relating to the growth of oxides and the sintering of YSZ were explained by simulating the impedance spectra of the TBCs.

Lanthanum-cerium oxide (La2Ce2O7, LC) is considered as a new candidate material for thermal barrier coatings (TBCs) because of its low thermal conductivity and high phase stability between room temperature and 1673K. The LC coatings with different La2O3 contents were prepared by air plasma spraying (APS) and their lifetime was evaluated by thermal cyclic testing from room temperature to 1373 K. The structures of the coatings were characterized by XRD and SEM and the deviation of the composition from the powder was determined by EDS analysis. Long time annealing for the freestanding coating at 1673K reveals that the near stoichiometric LC coating is stable up to 240h, and the stability decreases with increasing the deviation from stoichiometric LC composition. During thermal cyclic testing, spallation was observed within the top coat near the bond coat. It is considered that the effect of intrinsic stress caused by the coefficient of thermal expansion (CTE) mismatch between top coat and bond coat is larger than that of thermally grown oxide (TGO) and the bond adherence of top coat with TGO.

Thermal barrier coatings (TBCs) were deposited by an Air Plasma Spraying (APS) technique. The TBC coating comprised of 92 wt.% ZrO2 and 8 wt.% Y2O3 (YSZ), CoNiCrAlY bond coat, and MarM247 nickel base super alloy. After APS of YSZ two batches of TBC specimens were tested, one batch of which was pre-oxidised in air for 10h at 1080 oC. Both types of the specimens were directly pushed into a combustion gas at 1150 oC for 25 min and then out to the natural air for quenching. The combustion gas was produced by burning jet fuel with high speed air in a high temperature wind tunnel, which simulates the real service conditions in an aeroengine. Results show that TBCs prepared by the APS had good thermal shock resistance in the combustion gas. The pre-oxidation treatment of the TBC had a significant effect on its thermal shock life. The as-oxidised TBCs always had worse thermal shock resistance than the as-sprayed ones after thermal shock cycles.

Abstract Intensive R&D work of more than one decade has demonstrated many unique coating properties; particularly for oxide ceramic coatings fabricated by suspension thermal spraying technology. Suspension spraying allows producing yttria-stabilized zirconia (YSZ) thermal barrier coatings (TBC) with columnar microstructure; similar to those produced by electron-beam physical vapor deposition (EB-PVD); and vertically cracked morphologies; with a generally low thermal conductivity. Therefore; suspension sprayed YSZ TBCs are seen as an alternative to EB-PVD coatings and those produced by conventional air plasma spray (APS) processes. Nonetheless; the microstructure of the YSZ topcoat is strongly influenced by the properties of the metallic bondcoat. In this work; direct laser interference patterning (DLIP) was applied to texture the surface topography of Ni-alloy based plasma sprayed bondcoat. Suspension plasma spraying (SPS) was applied to produce YSZ coatings on top of as-sprayed and laser-patterned bondcoat. The samples were characterized in terms of microstructure; phase composition and thermal cycling performance. The influence of the bondcoat topography on the properties of suspension sprayed YSZ coatings is presented and discussed.
