To protect magnesium alloy surfaces from wear and corrosion, an Fe-based amorphous coating was prepared on WE43 through the Ni60 interlayer by high-velocity oxygen-fuel (HVOF) spraying. The porosity was ~1%, and the amorphous content exceeded 90%. The wear and corrosion resistance of the composite coating with WC particles wrapped in a Ni layer as the reinforcing phase were compared with that of the completely amorphous coating. The friction coefficient (COF) of the composite coating was 0.3, which is only half of that of the WE43 substrate, and the composite coating exhibited a more stable wear behavior than the completely amorphous coating. The corrosion tendency of the composite coating is lower than that of stainless steel, with a corrosion potential of −0.331 V, and the addition of WC particles did not deteriorate the corrosion resistance considerably. The bonding mechanism of the bonding interface between the amorphous structure and the particles of the reinforcing phase was investigated by transmission electron microscopy (TEM). Reinforcing particles were confirmed to form metallurgical bonding with the coating. It was found that the Ni layer showed excellent bonding performance in the form of a mixture that is amorphous and nanocrystalline. Therefore, the Fe-based amorphous composite coating on a magnesium alloy surface shows a potential protective effect.

Various thermal spraying approaches, such as air/atmospheric plasma spraying (APS) and high-velocity oxy-fuel (HVOF) spraying, are widely employed by plants owing to their flexibility, low costs and the high surface quality of the manufactured product. This study focuses on the corrosion behavior of a Ni superalloy coated with powder Cr3C2-25NiCr through APS and HVOF at 950 °C under air oxidation and Na2SO4 + 0.6V2O5 molten salt environments (MSE). The results show that HVOF-deposited Ni superalloys have higher hardness and bond strength than the respective APS coating. The thermo-gravimetric probe reveals that the Ni superalloys exposed to an oxidizing air environment has a minor mass gain compared to those under the MSE domain for both non-coated and coated samples, in line with the parabola curvature rate oxidizing law. The Ni superalloys show good corrosion resistance but poor oxidation resistance in APS-deposited Ni superalloys under the MSE. HVOF-coated Ni superalloys in both environments exhibit better corrosion resistance and lower mass gain than APS-coated superalloys. The excellent coating characteristics of HVOF-coated Ni superalloys lead to their better high-temperature corrosion performance than APS.

Thermally sprayed ceramic coatings are applied for the protection of surfaces that are exposed mainly to wear, high temperatures, and corrosion. In recent years, great interest has been garnered by spray processes with submicrometric and nanometric feedstock materials, due to the refinement of the structure and improved coating properties. This paper compares the microstructure and tribological properties of alumina coatings sprayed using conventional atmospheric plasma spraying (APS), and various methods that use finely grained suspension feedstocks, namely, suspension plasma spraying (SPS) and suspension high-velocity oxy-fuel spraying (S-HVOF). Furthermore, the suspension plasma-sprayed Al2O3 coatings have been deposited with radial (SPS) and axial (A-SPS) feedstock injection. The results showed that all suspension-based coatings demonstrated much better wear resistance than the powder-sprayed ones. S-HVOF and axial suspension plasma spraying (A-SPS) allowed for the deposition of the most dense and homogeneous coatings. Dense-structured coatings with low porosity (4 vol.%) and good cohesion to the metallic substrate, containing a high content of α–Al2O3 phase (56 vol.%) and a very low wear rate (0.2 ± 0.04 mm3 × 10−6/(N∙m)), were produced with the S-HVOF method. The wear mechanism of ceramic coatings included the adhesive wear mode supported by the fatigue-induced material delamination. Moreover, the presence of wear debris and tribofilm was confirmed. Finally, the coefficient of friction for the coatings was in the range between 0.44 and 0.68, with the highest values being recorded for APS sprayed coatings.

Abstract Thermally sprayed WC-Co coatings provide excellent wear resistance and corrosion protection under heavy loads, but their application usually involves additional grinding and polishing steps, which can be 3-4 times costlier than the spraying process itself. There is thus the motivation to develop a process that produces smooth, near-net-shape carbide coatings. This contribution is an investigation of WC-12Co coatings obtained by suspension HVOF spraying. Significant work was devoted to the development and characterization of water-based hardmetal suspensions synthesized from commercially available WC and Co powders. The suspensions produced were sprayed using the HVOF process, and the resulting coatings were evaluated based on microstructure, hardness, and phase composition.

Abstract The present study compares needed prerequisites for the application of cavitation resistant bronzes by applying different coating techniques, such as cold spraying, HVOF spraying, warm spraying and arc spraying. By optimization to optimum cavitation resistance, the deposited coatings can increase the service life of ship rudders significantly and even serve as repair processes for ship propellers. The given overview aims to support the selection of processes when specifying the target properties to be set with regard to cavitation protection. By using high-pressure warm spraying and cold spraying, properties similar to those of cast nickel aluminum bronze were achieved, however at relatively high costs. In contrast, coatings produced by using HVOF and arc spraying have erosion rates that are only about four respectively three times higher as compared to cast nickel aluminum bronze, while far outperforming bulk shipbuilding steel. Hence, their properties should be sufficient for acceptable service life or docking intervals for ship rudder applications. Propeller repair might demand for better coating properties as obtained by cold spraying. With respect to costs, HVOF and arc spraying in summary might represent a good compromise to reach coating properties needed in application.
