Plasma metal deposition (PMD®) is a promising and economical direct energy deposition technique for metal additive manufacturing based on plasma as an energy source. This process allows the use of powder, wire, or both combined as feedstock material to create near-net-shape large size components (i.e., >1 m) with high-deposition rates (i.e., 10 kg/h). Among the already PMD® processed materials stand out high-temperature resistance nickel-based alloys, diverse steels and stainless steels commonly used in the industry, titanium alloys for the aerospace field, and lightweight alloys. Furthermore, the use of powder as feedstock also allows to produce metal matrix composites reinforced with a wide range of materials. This chapter presents the characteristics of the PMD® technology, the welding parameters affecting additive manufacturing, examples of different fabricated materials, as well as the challenges and developments of the rising PMD® technology.

Numerous studies show that vat photopolymerization enables near-net-shape printing of ceramics and plastics with complex geometries. In this study, vat photopolymerization was investigated for cemented carbide specimens. Custom-developed photosensitive WC-12 Co (wt%) slurries were used for printing green bodies. The samples were examined for defects using quantitative microstructure analysis. A thermogravimetric analysis was performed to develop a debinding program for the green bodies. After sintering, the microstructure and surface roughness were evaluated. As mechanical parameters, Vickers hardness and Palmqvist fracture toughness were considered. A linear shrinkage of 26–27% was determined. The remaining porosity fraction was 9.0%. No free graphite formation, and almost no η-phase formation occurred. WC grain growth was observed. 76% of the WC grains measured were in the suitable size range for metal cutting tool applications. A hardness of 1157 HV10 and a Palmqvist fracture toughness of 12 MPam was achieved. The achieved microstructure exhibits a high porosity fraction and local cracks. As a result, vat photopolymerization can become an alternative forming method for cemented carbide components if the amount of residual porosity and defects can be reduced.

Abstract The description of the solidification process in casting processes with varying product thickness is characterized based on solidification structures, segregations as well as the primary and secondary microstructure. In near-net-shape casting processes, it is particularly challenging to achieve microstructure homogeneity in the as-cast condition, since the degree of forming in production processes up to hot or cold strip is lower than in the production of slabs or thin slabs. The density of shrinkage porosity in belt-cast high-manganese steel (HMnS) will be determined quantitatively using polished microsections. Following the visualization of the primary cast structure, light microscopic images will be obtained using different tint etches. For the evaluation of secondary dendrite arm spacing (SDAS), internally developed software based on ImageJ and Matlab will be used.

Abstract Gel casting technique is a promising technology that has ability to produce near-net shape ceramics via using toxic and non-ecofriendly agents. The current work aim to develop green gel casting technique using water as a solvent, agar as a gelling agent, and the microwave thermal treatment instead of cross linker. 8mo l% Yttria stabilized zirconia was selected as a case study to produce near-net shape ceramics. The experimental work involved the preparation of Yttria stabilized zirconia nanoparticles via chemical precipitation method. The effect study of agar ratio, Yttria stabilized zirconia solid loading percent on the physical, mechanical, surface properties of the prepared ceramics and selecting of suitable casting conditions. The study has been found that the microwave thermal treatment develops thermally activated cross linking in the agar aqueous solution leading to higher glass transition temperature for agar. The green combination (agar aqueous solution and microwave treatment) can be used as alternative to (monomer, solvent, cross linker) Companion. Also, using the ultrasonic treatment can effectively eliminate needs for dispersants, also the vacuum de-airing treatment. Yttria stabilized zirconia ceramic with high dimensional accuracy, low surface roughness (Ra=2. 81 nm) can be obtained using an agar ratio of (0.4%) and solid loading of (65%). The sample can be moulded with complex shape and the green gel, also the pre-sintered body is machineable. The sintered samples have a porosity of (31%) and compressive strength of (234MPa). Regression analysis and genetic algorithm are showed that the obtained microhardness, compressive strength, and surface roughness are predictable.

The authors report on the manufacturing of mechanically stable β-tricalcium phosphate (β-TCP) structural hybrid scaffolds via the combination of additive manufacturing (CerAM VPP) and Freeze Foaming for engineering a potential bone replacement. In the first step, load bearing support structures were designed via FE simulation and 3D printed by CerAM VPP. In the second step, structures were foamed-in with a porous and degradable calcium phosphate (CaP) ceramic that mimics porous spongiosa. For this purpose, Fraunhofer IKTS used a process known as Freeze Foaming, which allows the foaming of any powdery material and the foaming-in into near-net-shape structures. Using a joint heat treatment, both structural components fused to form a structural hybrid. This bone construct had a 25-fold increased compressive strength compared to the pure CaP Freeze Foam and excellent biocompatibility with human osteoblastic MG-63 cells when compared to a bone grafting Curasan material for benchmark.

Abstract Selective laser melting (SLM) is an additive manufacturing technique that can be used to make the near-net-shape metal parts. M2 is a high-speed steel widely used in cutting tools, which is due to its high hardness of this steel. Conventionally, the hardening heat treatment process, including quenching and tempering, is conducted to achieve the high hardness for M2 wrought parts. It was debated if the hardening is needed for additively manufactured M2 parts. In the present work, the M2 steel part is fabricated by SLM. It is found that the hardness of as-fabricated M2 SLM parts is much lower than the hardened M2 wrought parts. The characterization was conducted including X-ray diffraction (XRD), optical microscopy, Scanning Electron Microscopy (SEM), and energy dispersive X-ray spectroscopy (EDS) to investigate the microstructure evolution of as-fabricated, quenched, and tempered M2 SLM part. The M2 wrought part was heat-treated simultaneously with the SLM part for comparison. It was found the hardness of M2 SLM part after heat treatment is increased and comparable to the wrought part. Both quenched and tempered M2 SLM and wrought parts have the same microstructure, while the size of the carbides in the wrought part is larger than that in the SLM part.
