In this paper, single action die and double action die hot forging problems are analyzed by a combined FEM, which consists of the volumetrically elastic and deviatorically rigid-plastic FEM and the heat transfer FEM. The volumetrically elastic and deviatorically rigid-plastic FEM has some merits in comparison with the conventional rigid-plastic FEMs. Differences of calculated results for the two forging processes can be clearly seen in this paper. It is also verified that these calculated results are similar to those of the conventional rigid-plastic FEM in comparison with analyses of the same numerical examples by the penalty rigid-plastic FEM.

In hot forging industry, the process design and the billet size determination are very crucial steps because those steps directly influence both the product quality and material utilization. The purpose of this paper was to propose a technique used to design the hot forging process for the manufacturing of the talar body prosthesis. The talar body prosthesis is one of the artificial bones, which its geometry is a free form shape. In this study, the Finite Element Modeling (FEM) was used as a tool to verify the proposed design before implementation in a production line. In addition, an initial billet was determined the optimum size in the FEM by varying the mass ratio factor, the diameter, and the length. It was found that the mass ratio factor is a very useful guideline since the optimum size is quite close to the provided size from the guideline. The FEM results showed that the dimensions of the initial billet significantly affect the complete metal filling in the die cavity. Moreover, the optimum size between the diameter and length can reduce the material waste in the hot forging process of the talar body prosthesis. Finally, the experimental results of the hot forging process showed that the proposed process design with the optimum size of the initial billet is achieved in order to manufacture the talar body prosthesis and the material utilization of the new proposed process is improved from the traditional process by 2.6 times.

The isothermal forging of a titanium alloy engine disk is analyzed by the rigid-viscoplastic finite element method. Deformation mechanics of the forging process are discussed, based on the solution. The effects of temperature and heat conduction on the forging process are also investigated by coupled thermo-viscoplastic analysis. Since the dual microstructure / property titanium disk can be obtained by controlling strain distribution during forging, the process modeling by the finite element method is especially attractive.

The main causes of performance variation in tube bending process are variations in the mechanical properties of material, initial tube thickness, coefficient of friction and other forming process parameters. In order to control this performance variation and to optimize the tube bending process parameters, a robust design method is proposed in this paper for the tube bending process, based on the finite element method and the Taguchi method. During the robust design process, the finite element analysis is incorporated to simulate the tube bending process and calculate the objective function value, the orthogonal design method is selected to arrange the simulation experiments and calculate the S/N ratio. Finally, a case study for the tube bending process is implemented. With the objective to control tube crack (reduce the maximum thinning ratio) and its variation, the robust design mathematical model is established. The optimal design parameters are obtained and the maximum thinning ratio has been reduced and its variation has been controlled.
