In this research, a finite element (FE) technique was used to predict the residual stresses in laser-peened aluminum 5083 at different power densities. A dynamic pressure profile was used to create the pressure wave in an explicit model, and the stress results were extracted once the solution was stabilized. It is shown that as power density increases from 0.5 to 4 GW/cm2, the induced residual stresses develop monotonically deeper from 0.42 to 1.40 mm. However, with an increase in the power density, the maximum magnitude of the sub-surface stresses increases only up to a certain threshold (1 GW/cm2 for aluminum 5083). Above this threshold, a complex interaction of the elastic and plastic waves occurring at peak pressures above ≈2.5 Hugoniot Elastic Limit (HEL) results in decreased surface stresses. The FE results are corroborated with physical experiments and observations.

Thick AISI 304L stainless steel plates were welded using the gas metal arc welding process, and through-thickness residual stresses were evaluated by finite element simulation and the deep hole drilling technique. 3D moving heat source-based thermo-mechanical models were implemented to evaluate through-thickness residual stresses. The effects of the weld groove geometries and external restraints on the pattern of through-thickness residual stresses were studied. The maximum magnitude of locked-in residual stresses was recorded beneath the top surface, at a depth of around 6 mm. In comparison to conventional weld groove, the narrow weld groove configuration exhibited a 20–40% reduction in peak residual stresses. A significant rise in residual stresses was observed in constrained welds. The effect of the yield strength of the filler material on the evaluation of the through-thickness residual stress distribution in the course of finite element modeling was illustrated. The evolution of through-thickness residual stresses was also assessed concerning each weld pass.

In plasma facing components (PFC) for nuclear fusion reactors tungsten or carbon based tiles need to be cooled through a heat sink. The joint between the PFC and the heat sink can be realized using a brazing process through the employment of compliant layer of either a low yield material, like copper, or a high yield material, like molybdenum. Experimental verification of the induced stresses during the brazing process is of vital importance. Strains and residual stresses have been measured in Mo/CuCrZr brazed tiles using neutron diffraction. The strains and stresses were measured in Mo tile along the weld direction and at different distances from it. The experimental results are compared with Finite Element Simulations.

Laser beam welding has found its application in the aircraft industry for the fabrication of fuselage panels in a T-joint configuration. However, the inconveniences like distortions and residual stresses are inevitable consequences of welding. The effort is made in this work to experimentally measure and numerically simulate the distortions induced by laser beam welding of a T-joint with industrially used thermal and mechanical boundary conditions on the thin sheets of aluminium 6056-T4. Several small scale experiments were carried out with various instrumentations to establish a database necessary to verify the simulation results. Finite element (FE) simulation is performed with Abaqus and the conical heat source is programmed in FORTRAN. Heat transfer analysis is performed to achieve the required weld pool geometry and temperature fields. Mechanical analysis is then performed with industrial loading and boundary conditions so as to predict the distortion and the residual stress pattern. A good agreement is found amongst the experimental and simulation results.

Power transformers and bushings are key pieces of substation equipment and are vulnerable to the effects of earthquake shaking. The seismic performance of a 1,100 kV bushing, used in an ultra-high voltage (UHV) power transformer, is studied using a combination of physical and numerical experiments. The physical experiments utilized an earthquake simulator and included system identification and seismic tests. Modal frequencies and shapes are derived from white noise tests. Acceleration, strain, and displacement responses are obtained from the uniaxial horizontal seismic tests. A finite element model of the 1,100 kV bushing is developed and analyzed, and predicted and measured results are compared. There is reasonably good agreement between predicted and measured responses, enabling the finite element model to be used with confidence for seismic vulnerability studies of transformer-bushing systems. A coupling of the experimental and numerical simulations enabled the vertically installed UHV bushing to be seismically qualified for three-component ground shaking with a horizontal zero-period acceleration of 0.53 g.

A finite element model of orthogonal metal cutting is described. The paper introduces a new chip separation criterion based on the effective plastic strain in the workpiece. Several cutting parameters that are often neglected in simplified metal-cutting models are included, such as elastic-plastic material properties of both the workpiece and tool, friction along the tool rake face, and geometry of the cutting edge and workpiece. The model predicts chip geometry, residual stresses in the workpiece, and tool stresses and forces, without any reliance on empirical metal cutting data. The paper demonstrates that use of a chip separation criterion based on effective plastic strain is essential in predicting chip geometry and residual stresses with the finite element method.
