Single roll caster to cast strip with sound free solidified surface was invented. A scraper was attached to the single roll caster to improve the free solidified surface. AA5182 and AA6022 strips were cast using the single roll caster equipped with the scraper. Mechanical properties of the strip were investigated by tension test, bending test and deep drawing. Mechanical properties of the strip cast by the single roll caster were as same as those made by DC casting.

The casting of a 600 mm-wide 5182 aluminum alloy strip was attempted using a single-roll caster equipped with a scraper. This caster could cast a strip at speeds ranging from 10 to 40 m/min. These casting speeds are much higher than that of a conventional twin-roll caster. The scraper load suitable for scribing the wide strip was investigated. The strip could be scribed at full width by the scraper. The mechanical properties of the strip were investigated using a tension test and a cup test. The tensile stress was 320 MPa and the elongation was 30%. When deep drawing was conducted, no striped pattern, which occurs via segregation, appeared when both surfaces were facing outside.

An inline hot rolling was operated on 5182 aluminum alloy strip cast using a vertical type high speed caster (VHSTRC) at the speed of 60 m/min. A porosity existing at center line of the thickness and a ripple mark on the surface, these are typical defects of the strip cast by the VHSTRC, could be improved by the inline rolling. The rolling speed was as same as the roll-casting-speed of 60m/min. The temperature of the strip, when the inline rolling was operated, was 450oC. The reduction of the strip of the inline rolling was 35%.

Two kinds of roll casters, which were suitable for high speed roll casting, were devised. One was a vertical type twin roll caster, and the other was an unequal diameter twin roll caster. The semisolid roll casting using a cooling slope was adopted to these roll casters. The solid fraction was smaller than 5%. 3 mm thickness of 6111 strip was cast at 60 m/min by the vertical type twin roll caster, and 5 mm thickness of 6111 strip was cast at 30 m/min by the unequal diameter twin roll caster. The microstructure of the as-cast strip was equiaxed and spherical, not columnar. The mechanical properties of the strip rolled from roll-cast strip were almost as same as that of the strip made from cast ingot.

A 6061 aluminium alloy and an alloy with increased Fe content, representing recycled 6061 aluminium alloy were cast into strips at speed of 30m/min by an unequal diameter twin roll caster. The Fe content of 6061 aluminium alloy and the model of recycled 6061 aluminium alloy was 0.36 mass% and 0.59 mass%, respectively. Ripple marks, which are typical surface defect of roll cast strips, did not occur on the surface of both as-cast strips. Fe content did not influence the surface condition of the roll-cast-strip. The as-cast strip was cold rolled down to 1 mm, T4 heat treatment was conducted, and then subjected to180 degrees bending test. The result of 180 degrees bending test shows that roll cast 6061 aluminium alloy and 6061 aluminium alloy with increased Fe as recycled had bending ability as same as that of roll-cast 6022 aluminium alloy. In the strip cast by the twin roll caster of the present study, increased Fe content did not influence on the result of the180 degrees bending test.

Porosity occurred in the 5182 aluminum alloy strip cast by a vertical type high speed twin roll caster. The porosity was caused by high-roll-speed and low-roll-load. Improvement of the porosity was tried by a scraper. The scraper was mounted on the roll, and the scraper was moveable depend on the thickness of the solidified layer on the roll. The scraper scribed the semisolid layer to improve the porosity. The scraper was useful to decrease the porosity of roll cast 5182 aluminum alloy strip.

A vertical type twin roll caster with two side dams was used to cast aluminium alloy strip with a thickness of about 5mm at speed higher than 10m/min. The characteristics of the twin roll caster with two side dams are as follows: The diameter of the copper roll is 500mm, the width of the copper roll is 110mm and the thickness of the copper roll sleeve is 25mm.The maximum casting speed is up to 60m/min. Using the vertical type twin roll caster, a 4.5mm thickness of 6111 strip could be cast at a speed of 30m/min. The microstructure of the as-cast strip was equiaxed and spherical, not columnar. The mechanical properties of the strip casted from the vertical type twin roll caster were almost as same as that of the strip made from the conventional cast ingot.

The warm sheet cylindrical deep drawing experiment of aluminum alloy was carried out and macro-mechanical properties and microstructure evolution of hydro-formed cups with different cooling medium were analyzed, which aimed to investigate the effects of different types of cooling on mechanical properties and microstructure of cylindrical cups hydro-formed by warm Hydro-mechanical Deep Drawing (HDD). Results show that, under the condition of warm hydroforming, the mechanical properties such as yield stress and ultimate strength were influenced very little by air or water cooling. Grain coarsening of these hydro-formed cups can be inhibited to a certain extent with subsequent rapid water cooling. Moreover, it shows that the processing with warm sheet hydroforming and subsequent rapid cooling of 7075-O aluminum alloy has a positive significance in maintaining the stability of macro mechanical properties and inhibiting the degradation of the microstructure of materials.

Fe was added to 6016 aluminum alloy as the impurity, and this alloy was used as the model of the recycled 6016 aluminum alloy. The content of the Fe was from 0.18 mass% up to 1.0 mass%. 6016 including impurity-Fe was cast into the strip using a high speed twin roll caster at speed of 60 m/min. The increase of the content of impurity-Fe makes castability better rather than worse. The formability was investigated by tension test and 180 degrees bending test. The increase of Fe did not have influence on the bending test. There was no crack at outer surface of T4-heat treated strip after 180 degrees bending. The formability of 6016 strip including impurity-Fe cast by the high speed twin roll caster was enough for hem forming. The ductility of Fe added 6016 was improved by the high speed twin roll caster. It is thought that Al-Si-Fe impurity became fine by the effect of the rapid solidification, and deterioration could be improved.
