This paper presents a comparative study of the AC and MFDC resistance spot welding process. Both experiments and finite element simulation were conducted to compare the weld size and energy consumption. The experiments were performed on two identical spot welding machines, one with a single phase ac and the other with a mid-frequency DC weld control. The machines were instrumented such that both the primary and secondary voltage and current signals could be collected for energy calculation. The finite element simulation model was developed to understand the underlying mechanisms of the difference between the ac and MFDC processes. The effect of the current waveform was investigated by using the actual process measurements as an input to the simulation model. It is shown that the MFDC process generally produces larger welds than the AC process with the same root-mean-square welding current. However, this difference is more prominent when the welding current is relatively low. Overall, the AC welding process consumes more energy to make a same sized weld than the MFDC process. The larger the welding current is used, the less efficient the AC welding process will become. The differences between the two welding processes are caused by the contact resistance behavior and the electrical inductance in the AC welding process.

Resistance spot welding (RSW) is an important welding process in modern industrial production, and the quality of welding nugget determines the strength of products to a large extent. Limited by the level of RSW quality monitor, however, RSW has rarely been applied to the fields with high welding quality requirements. Associated with the inversion theory, in this paper, an electromagnetic inverse model of RSW was established, and the analysis of influence factors, such as the layout of the probes, the discrete program and the regularization method, was implemented as well. The result shows that the layout of the probe and the regularization method has great influence on the model. When the probe is located at the y direction of x-axis or the x direction of y-axis and Conjugate Gradient method is selected, a much better outcome can be achieved.

Vacuum hot bulge forming (VHBF) is becoming an increasingly important manufacturing process for titanium alloy cylindrical workpiece in the aerospace industries. Finite element simulation is an essential tool for the specification of process parameters. In this paper, a two-dimensional nonlinear thermo-mechanical couple FE model was established. Numerical simulation of vacuum hot bulge forming of titanium alloy cylindrical workpiece was carried out using FE analysis software MSC.Marc. The effects of process parameter on vacuum hot bulge forming of BT20 titanium alloy cylindrical workpiece was analyzed by numerical simulation. The proposed an optimized vacuum hot bulge forming process parameters and die size. And the corresponding experiments were carried out. The simulated results agreed well with the experimental results.

In this paper the drawing process of Box-torque was simulated by Dynaform, which is FEM simulation software. The process parameters, which affected the quality of forming, were optimized by finite element simulation. The emphasis was focus on the optimization of draw-bead and BHF and data were summarized from the optimization graphs. In this simulation, lengthways draw-bead was set on the technical face for reducing or eliminating wrinkle. It was innovation difference from the usual that the draw-bead was set on binder. Finally the correctness of simulation was approved by comparing the optimization of simulation with the data of experimentation.
