Abstract The accurate estimation of energy consumption is beneficial to manufacturing enterprises economically as well as to overcome global energy crisis. The present work concentrates on developing an energy consumption model in milling of variable curved geometries where magnitudes and directions of workpiece curvature vary along tool contact path of a component. The current work deals with estimation and analysis of energy consumption in peripheral milling of variable curved surfaces where cutting forces differ along tool contact path in the presence of workpiece curvature. The proposed hybrid model developed in MATLAB involves process mechanics, cutting forces and energy consumption and have modules for idle, auxiliary and cutting power. The proposed model is validated by the experimental work. The model is generic and versatile in nature and is useful for milling of straight, circular and curved surfaces. In addition to it, the influence of workpiece curvature on power consumption has been investigated to realize the variation of power consumption along the tool contact path. The developed model offers a basic platform to understand and characterize the energy consumption for general peripheral milling considering workpiece geometry. The comparison of predicted and measured results indicate that the model is capable to estimate the power consumption accurately. The proposed model will be used by the practitioners to find the optimum cutting conditions to reduce power consumption during the machining of curved geometries; a pragmatic condition but not much researched condition in machining.

Scots pine (Pinus sylvestris L.) is a fast-growing wood that has been widely manufactured into various furnishing products. To improve the machinability of Scots pine, the cutting force and surface roughness during peripheral milling with helical cutters was assessed via an orthogonal experimental design. Experimental results revealed that the resultant cutting force is positively related to the depth of cut, but negatively correlated with inclination angle of cutting edge and cutting speed. However, surface roughness first declines and then increases with increasing inclination angle, and it also shows an increasing trend with the increasing depth of cut and decreasing cutting speed. Furthermore, the depth of cut significantly contributes to the resultant force and surface roughness, while both the cutting speed and inclination angle have insignificant impacts on the resultant force and surface roughness. Finally, the optimized milling parameters were determined as 62° inclination angle of cutting edge, 45 m/min cutting speed, and 0.2 mm depth of cut, and these parameters are proposed for the quality finishing of Scots pine machining.

The paper presents the possibilities of a high-speed camera in recording displacements of thin-walled workpiece during milling made of aluminum alloys, which allowed for an analysis in which it was compared to other methods of testing the deflection of such elements. The tests were carried out during peripheral milling with constant cutting parameters. Deflection of thin-walled workpiece due to cutting forces was measured using a high-speed camera and a laser displacement sensor. Additionally, the experimental results were compared with the theoretical results obtained with the use of the finite element method. The research proved the effectiveness of the use of high-speed camera in diagnostics of thin-walled workpieces during milling with an accuracy of up to 11% compared to measurements made with a displacement laser sensor.

AbstractThe influence of the grain angle on the cutting force when milling wood is not yet detailed, apart from particular cases (end-grain, parallel to the grain, or in some rare cases 45°-cut). Thus, setting-up wood machining operations with complex paths still relies mainly on the experience of the operators because of the lack of scientific knowledge easily transferable to the industry. The aim of the present work is to propose an empirical model based on specific cutting coefficients for the assessment of cutting force when peripheral milling of wood based on the following input: uncut chip thickness and width, grain angle (angle between the tool velocity vector and the grain direction of the wood), density and tool helix angle. The specific cutting coefficients were determined by peripheral milling with different depths of cut wood disks issued from different wood species on a dynamometric platform to record the forces. Milling a sample into a round shape (a disk) allows to measure the cutting forces toward every grain angle into a sole basic diameter reduction operation. Force signals are then post-processed to carefully clean the natural vibrations of the system without impacting their magnitudes. The experiment is repeated on five species with a large range of densities, machining two disks per species for five depths of cut in up- and down milling conditions for three different tool helix angles. Finally, a simple cutting force model, based on the previously cited parameters, is proposed, and its robustness analysed.
