In this paper detailed results of computational 3D fatigue crack growth simulations will be presented. The simulations for the crack path assessment are based on the DBEM code BEASY, and the FEM code ADAPCRACK 3D. The specimen under investigation is a SEN-specimen subject to pure anti-plane or out-of-plane four-point shear loading. The computational 3D fracture analyses deliver variable mixed mode II and III conditions along the crack front. Special interest is taken in this mode coupling effect to be found in stress intensity factor (SIF) results along the crack front. Further interest is taken in a 3D effect which is effective in particular at and adjacent to the two crack front corner points, that is where the crack front intersects the two free side surfaces of the specimen. Exactly at these crack front corner points fatigue crack growth initiates in the experimental laboratory test specimens, and develops into two separate anti-symmetric cracks with complex shapes, somehow similar to bird wings. The computational DBEM results are found to be in good agreement with these experimental findings and with FEM results previously obtained. Consequently, also for this new case, with complex 3D crack growth behaviour of two cracks, the functionality of the proposed DBEM and FEM approaches can be stated.

Following a reanalysis of the original material data plus supplementary Low Cycle Fatigue (LCF) specimen testing, an Original Equipment Manufacturer (OEM) reduced the low cycle fatigue life limits for a number of turbine components. To ascertain the validity of the new life limits, an international collaborative spin rig test program was initiated to provide more accurate low cycle fatigue life limits. The program covered a broad range of activities including, Finite Element (FE) stress analyses, cyclic spin rig testing, fractographic assessment and fatigue crack growth (FCG) analyses. This paper describes the 2D and 3D crack growth analyses of critical turbine components in a turboprop gas turbine engine, comparison of predicted results obtained using different software and also correlations with spin test results from the program. First, FE stress analyses of selected turbine components were carried out under both engine operating conditions and spin-rig test configurations in order to determine the maximum and minimum operating speeds required to match the stress ranges at the critical location specified by the OEM under engine operating conditions. Second, 2D and 3D crack growth analyses were performed independently by three organisations for a disk bolthole using the state-of-the-art software. Third, the predictions from different software were compared, and the relative technical merits of each software were evaluated. Finally, the predicted results were correlated against the striation counts determined by the OEM from the results of spin rig tests.

It will be shown that the computationally simulated results of fatigue crack growth in the FE-model of the specimen are in good agreement with experimental findings for the development of two anti-symmetric cracks, which originate from the two crack front corner points, that is where the crack front intersects the two free side surfaces of the laboratory SEN test-specimens. Consequently, also for this case with a rather complex 3D crack growth of two anti-symmetric cracks, the functionality of the ADAPCRACK3D-programme and the validity of the proposed 3D fracture criterion can be stated.

It will be shown that the computationally simulated results of fatigue crack growth in the FE-model of the shaft are in good agreement with experimental findings for the development of two anti-symmetric cracks, which originate from the two crack front corner points, that is where the crack front intersects the free surface of the cylindrical laboratory test-specimens. Consequently, also for this case with a rather complex 3D crack growth of two anti-symmetric cracks, the functionality of the ADAPCRACK3Dprogramme and the validity of the proposed 3D fracture criterion can be stated.

Fracture mechanics analysis is essential for demonstrating structural integrity of gas turbine components. Usually, analyses based on simpler 2D stress intensity solutions provide reasonable approximations of crack growth. However, in some cases, simpler 2D solutions are too-conservative and does not provide realistic crack growth predictions; often due to its inability to account for actual 3D geometry, and complex thermal-mechanical stress fields. In such cases, 3D fracture mechanics analysis provides extra fidelity to crack growth predictions due to increased accuracy of the stress intensity factor calculations. Improved fidelity often leads to benefits for gas turbine components by reducing design margins, improving engine efficiency, and decreasing life cycle costs. In this paper, the application of 3D fracture mechanics analysis on a gas turbine blade for predicting crack arrest is presented. A comparison of stress intensity factor values from 3D and 2D analysis is also shown. The 3D crack growth analysis was performed by using FRANC3D in conjunction with ANSYS.

Current numerical methods cannot simulate well three-dimensional (3D) fracture process of solids. In order to study 3D fracture process of brittle-like materials and improve crack growth path prediction accuracy, a method is developed based on continuum damage mechanics and finite element method. In the developed method, damage is computed by homogenizing stress or strain in the preset characteristic field for reducing the spurious mesh sensitivity. Meanwhile, an additional procedure is used to consider the unstable and competing fracture process, which can be used to consider stress redistribution due to local damage evolution during the fracture process simulation. In addition, a damage model of concrete is also developed and used to describe material damage. Finally, 3D fracture process of two numerical examples, were simulated and compared with the experimental results by using the developed method. The 3D crack growth path and macroscopic mechanical behaviors can be predicted by the developed method coupled with a damage model. From the comparison, the effectiveness and modeling capability of the developed method are verified, which can be used to study 3D fracture mechanisms of concrete-like materials.
