A statistical method for build orientation determination in additive manufacturing

Purpose For part models with complex shape features or freeform shapes, the existing build orientation determination methods may have issues, such as difficulty in defining features and costly computation. To deal with these issues, this paper aims to introduce a new statistical method to develop fast automatic decision support tools for additive manufacturing build orientation determination. Design/methodology/approach The proposed method applies a non-supervised machine learning method, K-Means Clustering with Davies–Bouldin Criterion cluster measuring, to rapidly decompose a surface model into facet clusters and efficiently generate a set of meaningful alternative build orientations. To evaluate alternative build orientations at a generic level, a statistical approach is defined. Findings A group of illustrative examples and comparative case studies are presented in the paper for method validation. The proposed method can help production engineers solve decision problems related to identifying an optimal build orientation for complex and freeform CAD models, especially models from the medical and aerospace application domains with much efficiency. Originality/value The proposed method avoids the limitations of traditional feature-based methods and pure computation-based methods. It provides engineers a new efficient decision-making tool to rapidly determine the optimal build orientation for complex and freeform CAD models.

Purpose Fused filament fabrication (FFF) technique using metal filled filaments in combination with debinding and sintering steps can be a cost-effective alternative for laser-based powder bed fusion processes. The mechanical behaviour of FFF-metal materials is highly dependent on the processing parameters, filament quality and adjusted post-processing steps. In addition, the microstructural material properties and geometric characteristics are inherent to the manufacturing process. The purpose of this study is to characterize the mechanical and geometric performance of three-dimensional (3-D) printed FFF 316 L metal components manufactured by a low-cost desktop 3-D printer. The debinding and sintering processes are carried out using the BASF catalytic debinding process in combination with the BASF 316LX Ultrafuse filament. Special attention is paid on the effects of build orientation and printing strategy of the FFF-based technology on the tensile and geometric performance of the 3-D printed 316 L metal specimens. Design/methodology/approach This study uses a toolset of experimental analysis techniques [metallography and scanning electron microcope (SEM)] to characterize the effect of microstructure and defects on the material properties under tensile testing. Shrinkage and the resulting porosity of the 3-D printed 316 L stainless steel sintered samples are also analysed. The deformation behaviour is investigated for three different build orientations. The tensile test curves are further correlated with the damage surface using SEM images and metallographic sections to present grain deformation during the loading progress. Mechanical properties are directly compared to other works in the field and similar additive manufacturing (AM) and Metal Injection Moulding (MIM) manufacturing alternatives from the literature. Findings It has been shown that the effect of build orientation was of particular significance on the mechanical and geometric performance of FFF-metal 3-D printed samples. In particular, Flat and On-edge samples showed an average increase in tensile performance of 21.7% for the tensile strength, 65.1% for the tensile stiffness and 118.3% for maximum elongation at fracture compared to the Upright samples. Furthermore, it has been able to manufacture near-dense 316 L austenitic stainless steel components using FFF. These properties are comparable to those obtained by other metal conventional processes such as MIM process. Originality/value 316L austenitic stainless steel components using FFF technology with a porosity lower than 2% were successfully manufactured. The presented study provides more information regarding the dependence of the mechanical, microstructural and geometric properties of FFF 316 L components on the build orientation and printing strategy.

Cost estimation techniques for Additive Manufacturing (AM) have limited synchronization with the metadata of 3D CAD models. This paper proposes a method for estimating AM build costs through a commercial 3D solid modeling program. Using an application programming interface (API), part volume and surface data is queried from the CAD model and used to generate internal and external support structures as solid-body features. The queried data along with manipulation of the part’s build orientation allows users to estimate build time, feedstock requirements, and optimize parts for AM production while they are being designed in a CAD program. A case study is presented with a macro programmed using the SolidWorks API with costing for a metal 3D-printed automotive component. Results reveal that an imprecise support angle can under-predict support volume by 34% and build time by 20%. Orientation and insufficient build volume packing can increase powder depreciation costs by nearly twice the material costs.

Purpose This paper aims to present a multi-axis additive robot manufacturing system (ARMS) and demonstrate its beneficial capabilities. Design/methodology/approach ARMS was constructed around two robot arms and a fused filament fabrication (FFF) extruder. Quantitative experiments are conducted to investigate the effect of printing at different orientations with respect to gravity, the effect of dynamically changing build orientation with respect to the build tray when printing overhanging features, the effect of printing curved parts using curved, conformal layers. These capabilities are combined to print an integrated demonstrator showing potential practical benefits of the system. Findings Orientation with respect to gravity has no effect on print quality; dynamically changing build orientation allows overhangs up to 90° to be cleanly printed without support structures; printing an arch with conformal layers significantly increases its strength compared to conventional printing. Research limitations/implications The challenge of automatic slicing algorithms has not been addressed for multi-axis printing. It is shown that ARMS could eventually enable printing of fully-functional prototypes with embedded components. Originality/value This work is the first to prove that the surface roughness of an FFF part is independent of print orientation with respect to gravity. The use of two arms creates a novel system with more degrees of freedom than existing multi-axis printers, enabling studies on printing orientation relationships and printing around inserts. It also adds to the emerging body of multi-axis literature by verifying that curved layers improve the strength of an arch which is steeply curved and printed with the nozzle remaining normal to the curvature.

PurposeThis paper aims to introduce a new nesting scheme to better describe and solve the single-layer-part packing problem in additive manufacturing (AM).Design/methodology/approachParallel nesting scheme using two-dimensional (2D) changeable projection profiles is developed. At first, a feature-based orientation optimization method is used to identify a set of practical alternative build orientations for each part to ensure the part quality. Then, 2D polygons are used to represent each part’s projection profiles under its alternative build orientations. Finally, a parallel layout searching algorithm is developed to identify the optimal part layout by using 2D changeable projection profiles.FindingsThe proposed nesting scheme can both guarantee the production quality for each part and search the optimal part layout with larger probability but less computational time.Originality/valueWith the use of changeable 2D projection profiles, this method conducts 2D computation to solve the single-layer-part packing problem with five degrees of freedom, which saves much computation cost and, at the same time, guarantees the production quality of each part. By adding specific nesting objectives or constraints and heuristic searching knowledge to the proposed nesting scheme, practical nesting software can be developed to meet the specific nesting or packing requirements for industrial AM machines.

Purpose The purpose of this paper is to present research work based on the authors’ conceptual framework reported in the VRAP Conference 2013. It is related with an efficient method to obtain an optimal part build orientation for additive manufacturing (AM) by using AM features with associated AM production knowledge and multi-attribute decision-making (MADM). The paper also emphasizes the importance of AM feature and the implied AM knowledge in AM process planning. Design/methodology/approach To solve the orientation problem in AM, two sub-tasks, the generation of a set of alternative orientations and the identification of an optimal one within the generated list, should be accomplished. In this paper, AM feature is defined and associated with AM production knowledge to be used for generating a set of alternative orientations. Key attributes for the decision-making of the orientation problem are then identified and used to represent those generated orientations. Finally, an integrated MADM model is adopted to find out the optimal orientation among the generated alternative orientations. Findings The proposed method to find out an optimal part build orientation for those parts with simple or medium complex geometric shapes is reasonable and efficient. It also has the potential to deal with more complex parts with cellular or porous structures in a short time by using high-performance computers. Research limitations/implications The proposed method is a proof-of-concept. There is a need to investigate AM feature types and the association with related AM production knowledge further so as to suite the context of orientating parts with more complex geometric features. There are also research opportunities for developing more advanced algorithms to recognize AM features and generate alternative orientations and refine alternative orientations. Originality/value AM feature is defined and introduced to the orientation problem in AM for generating the alternative orientations. It is also used as one of the key attributes for decision-making so as to help express production requirements on specific geometric features of a desired part.

Purpose – The purpose of this paper is to describe two different approaches for manufacturing pre-formed titanium meshes to assist prosthetically guided bone regeneration of atrophic maxillary arches. Both methods are based on the use of additive manufacturing (AM) technologies and aim to limit at the minimal intervention the bone reconstructive surgery by virtual planning the surgical intervention for dental implants placement. Design/methodology/approach – Two patients with atrophic maxillary arches were scheduled for bone augmentation using pre-formed titanium mesh with particulate autogenous bone graft and alloplastic material. The complete workflow consists of four steps: three-dimensional (3D) acquisition of medical images and virtual planning, 3D modelling and design of the bone augmentation volume, manufacturing of biomodels and pre-formed meshes, clinical procedure and follow up. For what concerns the AM, fused deposition modelling (FDM) and direct metal laser sintering (DMLS) were used. Findings – For both patients, a post-operative control CT examination was scheduled to evaluate the progression of the regenerative process and verify the availability of an adequate amount of bone before the surgical intervention for dental implants placement. In both cases, the regenerated bone was sufficient to fix the implants in the planned position, improving the intervention quality and reducing the intervention time during surgery. Originality/value – A comparison between two novel methods, involving AM technologies are presented as viable and reproducible methods to assist the correct bone augmentation of atrophic patients, prior to implant placement for the final implant supported prosthetic rehabilitation.

Purpose This paper aims to evaluate four different simultaneous localization and mapping (SLAM) systems in the context of localization of multi-legged walking robots equipped with compact RGB-D sensors. This paper identifies problems related to in-motion data acquisition in a legged robot and evaluates the particular building blocks and concepts applied in contemporary SLAM systems against these problems. The SLAM systems are evaluated on two independent experimental set-ups, applying a well-established methodology and performance metrics. Design/methodology/approach Four feature-based SLAM architectures are evaluated with respect to their suitability for localization of multi-legged walking robots. The evaluation methodology is based on the computation of the absolute trajectory error (ATE) and relative pose error (RPE), which are performance metrics well-established in the robotics community. Four sequences of RGB-D frames acquired in two independent experiments using two different six-legged walking robots are used in the evaluation process. Findings The experiments revealed that the predominant problem characteristics of the legged robots as platforms for SLAM are the abrupt and unpredictable sensor motions, as well as oscillations and vibrations, which corrupt the images captured in-motion. The tested adaptive gait allowed the evaluated SLAM systems to reconstruct proper trajectories. The bundle adjustment-based SLAM systems produced best results, thanks to the use of a map, which enables to establish a large number of constraints for the estimated trajectory. Research limitations/implications The evaluation was performed using indoor mockups of terrain. Experiments in more natural and challenging environments are envisioned as part of future research. Practical implications The lack of accurate self-localization methods is considered as one of the most important limitations of walking robots. Thus, the evaluation of the state-of-the-art SLAM methods on legged platforms may be useful for all researchers working on walking robots’ autonomy and their use in various applications, such as search, security, agriculture and mining. Originality/value The main contribution lies in the integration of the state-of-the-art SLAM methods on walking robots and their thorough experimental evaluation using a well-established methodology. Moreover, a SLAM system designed especially for RGB-D sensors and real-world applications is presented in details.
