Additive manufacturing of 316L stainless-steel structures using fused filament fabrication technology: mechanical and geometric properties

Purpose Fused filament fabrication (FFF) technique using metal filled filaments in combination with debinding and sintering steps can be a cost-effective alternative for laser-based powder bed fusion processes. The mechanical behaviour of FFF-metal materials is highly dependent on the processing parameters, filament quality and adjusted post-processing steps. In addition, the microstructural material properties and geometric characteristics are inherent to the manufacturing process. The purpose of this study is to characterize the mechanical and geometric performance of three-dimensional (3-D) printed FFF 316 L metal components manufactured by a low-cost desktop 3-D printer. The debinding and sintering processes are carried out using the BASF catalytic debinding process in combination with the BASF 316LX Ultrafuse filament. Special attention is paid on the effects of build orientation and printing strategy of the FFF-based technology on the tensile and geometric performance of the 3-D printed 316 L metal specimens. Design/methodology/approach This study uses a toolset of experimental analysis techniques [metallography and scanning electron microcope (SEM)] to characterize the effect of microstructure and defects on the material properties under tensile testing. Shrinkage and the resulting porosity of the 3-D printed 316 L stainless steel sintered samples are also analysed. The deformation behaviour is investigated for three different build orientations. The tensile test curves are further correlated with the damage surface using SEM images and metallographic sections to present grain deformation during the loading progress. Mechanical properties are directly compared to other works in the field and similar additive manufacturing (AM) and Metal Injection Moulding (MIM) manufacturing alternatives from the literature. Findings It has been shown that the effect of build orientation was of particular significance on the mechanical and geometric performance of FFF-metal 3-D printed samples. In particular, Flat and On-edge samples showed an average increase in tensile performance of 21.7% for the tensile strength, 65.1% for the tensile stiffness and 118.3% for maximum elongation at fracture compared to the Upright samples. Furthermore, it has been able to manufacture near-dense 316 L austenitic stainless steel components using FFF. These properties are comparable to those obtained by other metal conventional processes such as MIM process. Originality/value 316L austenitic stainless steel components using FFF technology with a porosity lower than 2% were successfully manufactured. The presented study provides more information regarding the dependence of the mechanical, microstructural and geometric properties of FFF 316 L components on the build orientation and printing strategy.

Purpose This paper aims to present a multi-axis additive robot manufacturing system (ARMS) and demonstrate its beneficial capabilities. Design/methodology/approach ARMS was constructed around two robot arms and a fused filament fabrication (FFF) extruder. Quantitative experiments are conducted to investigate the effect of printing at different orientations with respect to gravity, the effect of dynamically changing build orientation with respect to the build tray when printing overhanging features, the effect of printing curved parts using curved, conformal layers. These capabilities are combined to print an integrated demonstrator showing potential practical benefits of the system. Findings Orientation with respect to gravity has no effect on print quality; dynamically changing build orientation allows overhangs up to 90° to be cleanly printed without support structures; printing an arch with conformal layers significantly increases its strength compared to conventional printing. Research limitations/implications The challenge of automatic slicing algorithms has not been addressed for multi-axis printing. It is shown that ARMS could eventually enable printing of fully-functional prototypes with embedded components. Originality/value This work is the first to prove that the surface roughness of an FFF part is independent of print orientation with respect to gravity. The use of two arms creates a novel system with more degrees of freedom than existing multi-axis printers, enabling studies on printing orientation relationships and printing around inserts. It also adds to the emerging body of multi-axis literature by verifying that curved layers improve the strength of an arch which is steeply curved and printed with the nozzle remaining normal to the curvature.

Purpose Mechanical anisotropy associated with material extrusion additive manufacturing (AM) complicates the design of complex structures. This study aims to focus on investigating the effects of design choices offered by material extrusion AM – namely, the choice of infill pattern – on the structural performance and optimality of a given optimized topology. Elucidation of these effects provides evidence that using design tools that incorporate anisotropic behavior is necessary for designing truly optimal structures for manufacturing via AM. Design/methodology/approach A benchmark topology optimization (TO) problem was solved for compliance minimization of a thick beam in three-point bending and the resulting geometry was printed using fused filament fabrication. The optimized geometry was printed using a variety of infill patterns and the strength, stiffness and failure behavior were analyzed and compared. The bending tests were accompanied by corresponding elastic finite element analyzes (FEA) in ABAQUS. The FEA used the material properties obtained during tensile and shear testing to define orthotropic composite plies and simulate individual printed layers in the physical specimens. Findings Experiments showed that stiffness varied by as much as 22% and failure load varied by as much as 426% between structures printed with different infill patterns. The observed failure modes were also highly dependent on infill patterns with failure propagating along with printed interfaces for all infill patterns that were consistent between layers. Elastic FEA using orthotropic composite plies was found to accurately predict the stiffness of printed structures, but a simple maximum stress failure criterion was not sufficient to predict strength. Despite this, FE stress contours proved beneficial in identifying the locations of failure in printed structures. Originality/value This study quantifies the effects of infill patterns in printed structures using a classic TO geometry. The results presented to establish a benchmark that can be used to guide the development of emerging manufacturing-oriented TO protocols that incorporate directionally-dependent, process-specific material properties.

Purpose For part models with complex shape features or freeform shapes, the existing build orientation determination methods may have issues, such as difficulty in defining features and costly computation. To deal with these issues, this paper aims to introduce a new statistical method to develop fast automatic decision support tools for additive manufacturing build orientation determination. Design/methodology/approach The proposed method applies a non-supervised machine learning method, K-Means Clustering with Davies–Bouldin Criterion cluster measuring, to rapidly decompose a surface model into facet clusters and efficiently generate a set of meaningful alternative build orientations. To evaluate alternative build orientations at a generic level, a statistical approach is defined. Findings A group of illustrative examples and comparative case studies are presented in the paper for method validation. The proposed method can help production engineers solve decision problems related to identifying an optimal build orientation for complex and freeform CAD models, especially models from the medical and aerospace application domains with much efficiency. Originality/value The proposed method avoids the limitations of traditional feature-based methods and pure computation-based methods. It provides engineers a new efficient decision-making tool to rapidly determine the optimal build orientation for complex and freeform CAD models.

Purpose The aim of this paper is to analyze the mechanical properties of acrylonitrile-butadiene-styrene (ABS) parts manufactured through fused filament fabrication and compare these results to analogous ones obtained on polylactic acid (PLA) and PLA–wood specimens to contribute for a wider understanding of the different materials used for additive manufacturing. Design/methodology/approach With that aim, an experimental based on an L27 Taguchi array was used to combine the specific parameters taken into account in the study, namely, layer height, nozzle diameter, infill density, orientation and printing velocity. All samples were subjected to a four-point bending test performed according to the ASTM D6272 standard. Findings Young’s modulus, elastic limit, maximum stress and maximum deformation of every sample were computed and subjected to an analysis of variance. Results prove that layer height and nozzle diameter are the most significant factors that affect the mechanical resistance in pieces generated through additive manufacturing and subjected to bending loads, regardless of the material. Practical implications The best results were obtained by combining a layer height of 0.1 mm and a nozzle diameter of 0.6 mm. The comparison of materials evidenced that PLA and its composite version reinforced with wood particles present more rigidity than ABS, whereas the latter can experience further deflection before break. Originality/value This study is of interest for manufacturers that want to decide which is the best material to be applied for their application, as it derives in a practical technical recommendation of the best parameters that should be selected to treat the material during the fused filament fabrication process.

Subject Nickel market tests unprecedented lows. Significance The price of nickel, viewed initially as a favourite metal for 2015, has fallen 40.5% overall last year, making it the worst-performing of the London Metal Exchange (LME)'s six base metals. At current levels, as much as 60% of the global production base is unprofitable and, if commercial rationale were to prevail, a significant part of this overcapacity should be closed. Instead, the supply response has been slow, boosting inventories. Impacts Low nickel prices will bolster the market share of austenitic stainless steel to the detriment of low-nickel alternatives. Lianyungang, China's leading port for nickel ore, will not be able to replace Indonesian volumes with imports from the Philippines. The uptick in merchant premia charged above the LME price in the European and US markets points to near-term stabilisation.

The microstructure of samples of austenitic stainless steel and Al-Si alloy, obtained by the wire based additive method under various conditions was investigated. The effect of the beam current, the deposition intervals and the electron beam post-processing on the microstructure is shown.
