Conditioning of Leakage Flows in Gas Turbine Rotor-Stator Cavities

Abstract Ingress is the penetration of hot mainstream fluid into the cavity formed between the turbine disc (rotor) and its adjacent casing (stator). Gas turbine engine designers use rim seals fitted at the periphery of the discs and a superposed sealant flow — typically fed through the bore of the stator — is used to reduce, or in the limit prevent, ingress. Parasitic leakage enters the cavity through pathways created between mating interfaces of engine components. Owing to the aggressive thermal and centrifugal loading experienced during the turbine operating cycle, the degree of leakage and its effect on ingress are difficult to predict. This paper considers the potential for leakage flows to be conditioned in order to minimise their parasitic effect on disc cooling, and ultimately engine, performance. Measurements of static and total pressure, swirl and species concentration were used to assess the performance of a simple axial clearance rim-seal over a range of non-dimensional leakage flow-rates. A computational model was used to provide flow visualisation to support the interpretation of flow structures derived from the experiments. Data is presented to investigate the effects of swirling the leakage flow in accordance with, and counter to, the disc rotation. The injected momentum from the leakage created a toroidal vortex in the outer part of the cavity. Co-swirl was found to improve the sealing effectiveness by up to 15% compared to the axially-introduced baseline and counter-swirled configurations. Varying the momentum of the leakage flow was considered by passing consistent mass-flows through a range of leakage outlet areas. Increasing the momentum was seen to increase the influence of the toroidal vortex on the flow structure in the cavity, which in turn influenced the sealing effectiveness.

In order to have higher power to weight ratio and higher efficiency gas turbine engines, turbine inlet temperatures continue to rise. State-of-the-art turbine inlet temperatures now exceed the turbine rotor material capability. Accordingly, one of the best methods to protect turbine airfoil surfaces is to use film cooling on the airfoil external surfaces. In general, sizable amounts of expensive cooling flow delivered from the core compressor are used to cool the high temperature surfaces. That sizable cooling flow, on the order of 20% of the compressor core flow, adversely impacts the overall engine performance and hence the engine power density. With better understanding of the cooling flow and accurate prediction of the heat transfer distribution on airfoil surfaces, heat transfer designers can have a more efficient design to reduce the cooling flow needed for high temperature components and improve turbine efficiency. This in turn lowers the overall specific fuel consumption (SFC) for the engine. Accurate prediction of rotor metal temperature is also critical for calculations of cyclic thermal stress, oxidation, and component life. The utilization of three-dimensional computational fluid dynamics (3D CFD) codes for turbomachinery aerodynamic design and analysis is now a routine practice in the gas turbine industry. The accurate heat-transfer and metal-temperature prediction capability of any CFD code, however, remains challenging. This difficulty is primarily due to the complex flow environment of the high-pressure turbine, which features high speed rotating flow, coupling of internal and external unsteady flows, and film-cooled, heat transfer enhancement schemes. In this study, conjugate heat transfer (CHT) simulations are performed on a high-pressure cooled turbine stage, and the heat flux results at mid span are compared to experimental data obtained at The Ohio State University Gas Turbine Laboratory (OSUGTL). Due to the large difference in time scales between fluid and solid, the fluid domain is simulated as steady state while the solid domain is simulated as transient in CHT simulation. This paper compares the unsteady and transient results of the heat flux on a high-pressure cooled turbine rotor with measurements obtained at OSUGTL.

The aircraft engine operates in various conditions. In consequence, the design of seals must take account of the seal clearance changes and the risk of rubbing. A small radial clearance of the rotor tip seal leads to the honeycomb rubbing in take-off conditions, and the leakage flow may increase in cruise conditions. The aim of this study is to compare two honeycomb seal configurations of the low-pressure gas turbine rotor. In the first configuration, the clearance is small and rubbing occurs. In the second,—the fins of the seal are shorter to eliminate rubbing. It is assumed that the real clearance in both configurations is the same. A study of the honeycomb geometrical model is performed to reduce the computational effort. The problem is investigated numerically using the RANS equations and the two-equation k–ω SST turbulence model. The honeycomb full structure is taken into consideration to show details of the fluid flow. Main parameters of the clearance and leakage flows are compared and discussed for the rotor different axial positions. An assessment of the leakage flow through the seal variants could support the design process.

The peripheral speeds of the rotors of large heavy-duty gas turbines have reached levels which place extremely high demands on material strength properties. The particular requirements of gas turbine rotors, as a result of the cycle, operating conditions and the ensuing overall concepts, have led different gas turbine manufacturers to produce special structural designs to resolve these problems. In this connection, a report is given here on a gas turbine rotor consisting of separate discs which are held together by a center bolt and mutually centered by radial serrations in a manner permitting expansion and contraction in response to temperature changges. In particular, the experience gained in the manufacture, operation and servicing are discussed.

Abstract Heavy duty gas turbines are usually equipped with hydrodynamic bearings which are either lemon-bore or tilting pad type. Baker Hughes legacy gas turbines use these two types of bearings, and its selection is based on 1) considering pros & cons from Rotor dynamics, 2) bearing performance, 3) bearing housing stiffness, 4) vibration detection & control. Non-contact probes are used to monitor the vibrations of rotor. Majority of legacy gas turbines are not equipped with these probes. Due to this fact, over the years it resulted in non-detection of dynamics & vibration issue, which caused frequent bearing replacement. As the increase in industry demand to apply and measure vibrations using non-contact probes on bearings, an effort was made by Baker Hughes to implement these on existing fleet units. Also, in order to increase rotor dynamics stability of low-pressure rotor, to improve bearing life and performance, effort was made to replace lemon-bore bearings with tilting pad. This paper demonstrates efforts made to design the titling pad which would fit within envelop of already available bearing housing. Bearing/shaft clearance, bearing performance, modification of bearing retainer clearances are the mandatory tasks which would be dealt in this study. The swap of bearing type, and its effect on whole gas turbine rotor dynamic stability, checking the frequency crossovers with Campbell diagram would also be dealt in this paper. This paper also focuses on assessment on oil passage routing, temperature & proximity probe instrumentation routing design. Re-design is performed by analyzing various configuration, assessing different sensitivity studies & validation of modified bearing housing from structural integrity, ultimate load capability, & split plane oil leakage retention and its comparison with baseline are most important aspects of finalization of this change, which will be showcased in this paper. Instrumentation routing was a critical task when the considering bearing replacement from lemon-bore to tilting pad. As lemon-bore type bearings just have an elliptical inner surface, it’s quite easy to install the thermocouples into a simple hole. But as replacement has tilting pads, the challenge is to instrument the pads without effecting their movement and functionality. Such best practices are also dealt in this paper. Comparison of tilting-pad with lemon-bore, considering the fixed shaft diameter, the retainer outer diameter of tilting pad is higher than lemon-bore. This effect has a change in bearing seat on bearing housing, thereby reducing the effective stiffness of the housing, and the reduced split plane surface. To tackle this situation, several sensitivities were executed, by re-modifying the bolts and bolt holes on the existing housing, without modifying the housing envelop.

The purpose of the study is to analyze the prospects for the development of loading methods for gas turbines as well as to develop a mathematical model that adequately describes the real operating conditions of the loading system at various loads and rotation speeds. A comparative analysis of the most common methods and technical means of loading the shafts of a free turbine at gas turbine plants intended for operation as part of gas pumping units is presented. Based on the results of the analysis, the expediency of using the loading model “Free Power Turbine Rotor–Hydraulic Brake” as a load simulation is shown. Recommendations for the creation of an automation system for the load testing of power plants have been developed. Mathematical models and Hardware-in-the-Loop simulation models of power plants have been developed and tested. One of the most important factors that predetermine the effectiveness of the loading principle is the possibility of software implementation of the loading means using software control systems that provide the specified loading parameters of the gas turbine.
