High-Fidelity Shape Optimization of Non-Conventional Turbomachinery by Surrogate Evolutionary Strategies

This paper presents a novel tool for the shape optimization of turbomachinery blade profiles operating with fluids in non-ideal thermodynamic conditions and in complex flow configurations. In novel energy conversion systems, such as organic Rankine cycles or supercritical CO2 cycles, the non-conventional turbomachinery layout as well as the complex thermodynamics of the working fluid complicate significantly the blade aerodynamic design. For such applications, the design of turbomachinery may considerably benefit from the use of systematic optimization methods, especially in combination with high-fidelity computational fluid dynamics (CFD), as it is shown in this paper. The proposed technique is implemented in the shape-optimization package FORMA (Fluid-dynamic OptimizeR for turbo-Machinery Aerofoils) developed in-house at the Politecnico di Milano. FORMA is constructed as a combination of a generalized geometrical parametrization technique based on B-splines, a CFD solver featuring turbulence models and arbitrary equations of state, and multiple surrogate-based evolutionary strategies based on either trust-region or training methods. The application to the re-design of a supersonic turbine nozzle shows the capabilities of applying a high-fidelity optimization, consisting of a 50% reduction in the cascade loss coefficient and in an increased flow uniformity at the inlet of the subsequent rotor. Two alternative surrogate-based evolutionary strategies and different fitness functions are tested and discussed, including nonlinear constraints within the design process. The optimization study reveals relevant insights into the design of supersonic turbine nozzles as well on the performance, reliability, and potential of the proposed design technique.

Helical steam generators are proposed for use in a number of advanced nuclear reactor designs. The cross-flow around the helical tubes is a complex flow-field, and accurate knowledge of this flow is necessary for estimating pressure drop, heat transfer, and risk of flow-induced vibration. However, legacy data for helical tube cross-flow are scarce, and building new large-scale experiments that investigate relevant phenomena can be costly. Thus large uncertainties must currently be taken into account in the design of these systems. Numerical modeling with CFD can provide improved insight into the flow phenomena to reduce this uncertainty, but choosing a methodology can prove difficult. LES methods provide high-fidelity data, but require immense computational time to perform even an investigatory calculation for a moderate-sized sector, let alone for many design iterations. URANS methods offer significantly lower computational time, but it can be difficult to confidently justify the accuracy of a particular model without validation, particularly given the highly three-dimensional and complex flow-field present here. To better establish a basis for URANS turbulence modeling, an LES simulation was performed using Nek5000, a massively-parallel spectral element code developed at Argonne National Laboratory, for the geometry of a legacy helical tube bundle experiment. Data from this high-fidelity LES simulation were compared with URANS simulations using a number of turbulence models with the commercial code STAR-CCM+. Turbulent kinetic energy in the flow channels as well as bundle pressure drop were compared. The values of these key parameters were found to vary significantly between different turbulence models, with some models predicting pressure drops and kinetic energies well below those seen in LES. Some models were identified that showed good potential for predicting helical tube bundle flow phenomena. Further work, at a wider range of flow velocities, will be useful to further solidify the range of applicability of these models.

AbstractWe introduce a novel method for the implementation of shape optimization for non-parameterized shapes in fluid dynamics applications, where we propose to use the shape derivative to determine deformation fields with the help of the $$p-$$ p - Laplacian for $$p > 2$$ p > 2 . This approach is closely related to the computation of steepest descent directions of the shape functional in the $$W^{1,\infty }-$$ W 1 , ∞ - topology and refers to the recent publication Deckelnick et al. (A novel $$W^{1,\infty}$$ W 1 , ∞ approach to shape optimisation with Lipschitz domains, 2021), where this idea is proposed. Our approach is demonstrated for shape optimization related to drag-minimal free floating bodies. The method is validated against existing approaches with respect to convergence of the optimization algorithm, the obtained shape, and regarding the quality of the computational grid after large deformations. Our numerical results strongly indicate that shape optimization related to the $$W^{1,\infty }$$ W 1 , ∞ -topology—though numerically more demanding—seems to be superior over the classical approaches invoking Hilbert space methods, concerning the convergence, the obtained shapes and the mesh quality after large deformations, in particular when the optimal shape features sharp corners.

In order to increase the performance of a modern gas turbine, compressors are required to provide higher pressure ratio and avoid incurring higher losses. The tandem aerofoil has the potential to achieve a higher blade loading in combination with lower losses compared to single vanes. The main reason for this is due to the fact that a new boundary layer is generated on the second blade surface and the turning can be achieved with smaller separation occurring. The lift split between the two vanes with respect to the overall turning is an important design choice. In this paper an automated three-dimensional optimisation of a highly loaded compressor stator is presented. For optimisation a novel methodology based on the Multipoint Approximation Method (MAM) is used. MAM makes use of an automatic design of experiments, response surface modelling and a trust region to represent the design space. The CFD solutions are obtained with the high-fidelity 3D Navier-Stokes solver HYDRA. In order to increase the stage performance the 3D shape of the tandem vane is modified changing both the front and rear aerofoils. Moreover the relative location of the two aerofoils is controlled modifying the axial and tangential relative positions. It is shown that the novel optimisation methodology is able to cope with a large number of design parameters and produce designs which performs better than its single vane counterpart in terms of efficiency and numerical stall margin. One of the key challenges in producing an automatic optimisation process has been the automatic generation of high-fidelity computational meshes. The multi block-structured, high-fidelity meshing tool PADRAM is enhanced to cope with the tandem blade topologies. The wakes of each aerofoil is properly resolved and the interaction and the mixing of the front aerofoil wake and the second tandem vane are adequately resolved.

Purpose The purpose of this paper is to reduce the overall computational time of aerodynamic shape optimization that involves accurate high-fidelity simulation models. Design/methodology/approach The proposed approach is based on the surrogate-based optimization paradigm. In particular, multi-fidelity surrogate models are used in the optimization process in place of the computationally expensive high-fidelity model. The multi-fidelity surrogate is constructed using physics-based low-fidelity models and a proper correction. This work introduces a novel correction methodology – referred to as the adaptive response prediction (ARP). The ARP technique corrects the low-fidelity model response, represented by the airfoil pressure distribution, through suitable horizontal and vertical adjustments. Findings Numerical investigations show the feasibility of solving real-world problems involving optimization of transonic airfoil shapes and accurate computational fluid dynamics simulation models of such surfaces. The results show that the proposed approach outperforms traditional surrogate-based approaches. Originality/value The proposed aerodynamic design optimization algorithm is novel and holistic. In particular, the ARP correction technique is original. The algorithm is useful for fast design of aerodynamic surfaces using high-fidelity simulation data in moderately sized search spaces, which is challenging using conventional methods because of excessive computational costs.

The objective of this research has been to experimentally investigate the fluid dynamics of pin fin arrays in order to clarify the physics of heat transfer enhancement and uncover problems in conventional turbulence models. The fluid dynamics of a staggered pin fin array have been studied using hot wire anemometry with both single and x-wire probes at array Reynolds numbers of 3000; 10,000; and 30,000. Velocity distributions off the endwall and pin surface have been acquired and analyzed to investigate turbulent transport in pin fin arrays. Well resolved 3-D calculations have been performed using a commercial code with conventional two-equation turbulence models. Predictive comparisons have been made with fluid dynamic data. In early rows where turbulence is low, the strength of shedding increases dramatically with increasing in Reynolds numbers. The laminar velocity profiles off the surface of pins show evidence of unsteady separation in early rows. In row three and beyond laminar boundary layers off pins are quite similar. Velocity profiles off endwalls are strongly affected by the proximity of pins and turbulent transport. At the low Reynolds numbers, the turbulent transport and acceleration keep boundary layers thin. Endwall boundary layers at higher Reynolds numbers exhibit very high levels of skin friction enhancement. Well resolved 3-D steady calculations were made with several two-equation turbulence models and compared with experimental fluid mechanic and heat transfer data. The quality of the predictive comparison was substantially affected by the turbulence model and near wall methodology.

It has been a common practice to use cooling passages in gas turbine blade in order to keep the blade temperatures within the operating range. Insufficiently cooled blades are subject to oxidation, to cause creep rupture, and even to cause melting of the material. To design better cooling passages, better understanding of the flow patterns within the complicated flow channels is essential. The interactions between secondary flows and separation lead to very complex flow patterns. To accurately simulate these flows and heat transfer, both refined turbulence models and higher-order numerical schemes are indispensable for turbine designers to improve the cooling performance. Power output and the efficiency of turbine are completely related to gas firing temperature from chamber. The increment of gas firing temperature is limited by the blade material properties. Advancements in the cooling technology resulted in high firing temperatures with acceptable material temperatures. To better design the cooling channels and to improve the heat transfer, many researchers are studying the flow patterns inside the cooling channels both experimentally and computationally. In this paper, the authors present the performance of three turbulence models using TEACH software code in comparison with the experimental values. To test the performance, a square duct with rectangular ribs oriented at 90° and 45° degree and placed at regular intervals. The channel also has bleed holes. The normalized Nusselt number obtained from simulation are validated with that of experiment. The Reynolds number is set at 10,000 for both the simulation and experiment. The interactions between secondary flows and separation lead to very complex flow patterns. To accurately simulate these flows and heat transfer, both refined turbulence models and higher-order numerical schemes are indispensable for turbine designers to improve the cooling performance. The three-dimensional turbulent flows and heat transfer are numerically studied by using several different turbulence models, such as non-linear low-Reynolds number k-omega and Reynolds Stress (RSM) models. In k-omega model the cubic terms are included to represent the effects of extra strain-rates such as streamline curvature and three-dimensionality on both turbulence normal and shear stresses. The finite volume difference method incorporated with the higher-order bounded interpolation scheme has been employed in the present study. The outcome of this study will help determine the best suitable turbulence model for future studies.

A Zero-D cycle simulation of the GE90-94B high bypass turbofan engine has been achieved utilizing mini-maps generated from a high-fidelity simulation. The simulation utilizes the Numerical Propulsion System Simulation (NPSS) thermodynamic cycle modeling system coupled to a high-fidelity full-engine model represented by a set of coupled 3D computational fluid dynamic (CFD) component models. Boundary conditions from the balanced, steady-state cycle model are used to define component boundary conditions in the full-engine model. Operating characteristics of the 3D component models are integrated into the cycle model via partial performance maps generated from the CFD flow solutions using one-dimensional meanline turbomachinery programs. This paper high-lights the generation of the highpressure compressor, booster, and fan partial performance maps, as well as turbine maps for the high pressure and low pressure turbine. These are actually “mini-maps” in the sense that they are developed only for a narrow operating range of the component. Results are compared between actual cycle data at a take-off condition and the comparable condition utilizing these mini-maps. The mini-maps are also presented with comparison to actual component data where possible.

Abstract The fluid dynamic design of hydrofoils involves most of the typical difficulties of aeronautical wings design with additional complexities related to the design of a device operating in a multiphase environment. For this reason, “high fidelity” analysis solvers should be, in general, adopted also in the preliminary design phase. In the case of modern fast foiling sailing yachts, the appendages accomplish both the task of lifting up the boat and to make possible upwind sailing by contributing balance to the sail side force and the heeling moment. Furthermore, their operative design conditions derive from the global equilibrium of forces and moments acting on the system which might vary in a very wide range of values. The result is a design problem defined by a large number of variables operating in a wide design space. In this scenario, the device performing in all conditions has to be identified as a trade-off among several conflicting requirements. One of the most efficient approaches to such a design challenge is to combine multi-objective optimization strategies with experienced aerodynamic design. This paper presents a numerical optimization procedure suitable for foiling multihulls. As a proof of concept, it reports, as an application, the foils design of an A-Class catamaran. The key point of the method is the combination of opportunely developed analytical models of the hull forces with high fidelity multiphase analyses in both upwind and downwind sailing conditions. The analytical formulations were tuned against a database of multiphase analyses of a reference demihull at several attitudes and displacements. An aspect that significantly contributes to both efficiency and robustness of the method is the approach adopted to the geometric parametrization of the foils which was implemented by a mesh morphing technique based on Radial Basis Functions.
