Effect of Internal Coolant Crossflow Orientation on the Discharge Coefficient of Shaped Film-Cooling Holes

Discharge coefficients of three film-cooling hole geometries are presented over a wide range of engine like conditions. The hole geometries comprise a cylindrical hole and two holes with a diffuser-shaped exit portion (a fanshaped and a laidback fanshaped hole). For all three hole geometries the hole axis was inclined 30 deg with respect to the direction of the external (hot gas) flow. The flow conditions considered were the hot gas crossflow Mach number (up to 0.6), the coolant crossflow Mach number (up to 0.6) and the pressure ratio across the hole (up to 2). The effect of internal crossflow approach direction, perpendicular or parallel to the main flow direction, is particularly addressed in the present study. Comparison is made of the results for a parallel and perpendicular orientation, showing that the coolant crossflow orientation has a strong impact on the discharge behavior of the different hole geometries. The discharge coefficients were found to strongly depend on both hole geometry and crossflow conditions. Furthermore, the effects of internal and external crossflow on the discharge coefficients were described by means of correlations used to derive a predicting scheme for discharge coefficients. Film-cooling was the subject of numerous studies during the past decades. However, the effect of flow conditions on the entry side of the film-cooling hole on film-cooling performance has surprisingly not received much attention. A stagnant plenum which is widely used in experimental and numerical studies to feed the holes is not necessarily a right means to re-present real engine conditions. For this reason, the present paper reports on an experimental study investigating the effect of a coolant crossflow feeding the holes that is oriented perpendicular to the hot gas flow direction to model a flow situation that is, for instance, of common use in modern turbine blades’ cooling schemes. A comprehensive set of experiments was performed to evaluate the effect of perpendicular coolant supply direction on film-cooling effectiveness over a wide range of blowing ratios (M=0.5…2.0) and coolant crossflow Mach numbers Mac=0…0.6. The coolant-to-hot gas density ratio, however, was kept constant at 1.85 which can be assumed to be representative for typical gas turbine applications. Three different hole geometries, including a cylindrical hole as well as two holes with expanded exits, were considered. Particularly, two-dimensional distributions of local film-cooling effectiveness acquired by means of an infrared camera system were used to give detailed insight into the governing flow phenomena. The results of the present investigation show that there is a profound effect of how the coolant is supplied to the hole on the film-cooling performance in the near hole region. Therefore, crossflow at the hole entry side has be taken into account when modeling film-cooling schemes of turbine bladings.

Further improvements in film cooling require an in-depth understanding of the influencing parameters. Therefore, a new test rig has been designed and commissioned for the assessment of novel film cooling holes under realistic conditions. The test rig is designed for generic film cooling studies. External hot gas flow as well as internal coolant passage flow are simulated by two individual flow channels connected to each other by the cooling holes. Based on a similarity analysis, the geometry of the test rig is scaled up by a factor of about 20. It furthermore offers the possibility to conduct experiments at high density ratios and realistic approach flow conditions at both cooling hole exit and inlet. The operational range of the new test rig is presented and compared to real engine conditions. It is shown that the important parameters are met and the transfer-ability of the results is ensured. Special effort is put onto the uniformity of the approaching hot gas flow, which will be demonstrated by temperature and velocity profiles. A first measurement of the heat transfer coefficient without film cooling is used to demonstrate the quality of the measurement principle.

The ability to understand and predict the pressure losses of orifices is important in order to improve the air flow within the secondary air system. This experimental study investigates the behavior of the discharge coefficient for circular orifices with inlet cross flow which is a common flow case in gas turbines. Examples of this are at the inlet of a film cooling hole or the feeding of air to a blade through an orifice in a rotor disk. Measurements were conducted for a total number of 38 orifices, covering a wide range of length-to-diameter ratios, including short and long orifices with varying inlet geometries. Up to five different chamfer-to-diameter and radius-to-diameter ratios were tested per orifice length. Furthermore, the static pressure ratio across the orifice was varied between 1.05 and 1.6 for all examined orifices. The results of this comprehensive investigation demonstrate the beneficial influence of rounded inlet geometries and the ability to decrease pressure losses, which is especially true for higher cross flow ratios where the reduction of the pressure loss in comparison to sharp-edged holes can be as high as 54%. With some exceptions, the chamfered orifices show a similar behavior as the rounded ones but with generally lower discharge coefficients. Nevertheless, a chamfered inlet yields lower pressure losses than a sharp-edged inlet. The obtained experimental data were used to develop two correlations for the discharge coefficient as a function of geometrical as well as flow properties.

Gas turbine blades utilize internal geometry such as turbulator ribs for improved cooling. In some designs it may be desirable to benefit from the internal cooling enhancement of ribs as well as external film cooling. An experimental study has been performed to investigate the effect of turbulator rib placement on film hole discharge coefficient. In the study, a square passage having a hydraulic diameter of 1.27 cm is used to feed a single angled film jet. The film hole angle to the surface is 30 deg and the hole length-to-diameter ratio is 4. Turbulators were placed in one of three positions: upstream of film hole inlet, downstream of film hole inlet, and with the film hole inlet centered between turbulators. For each case 90 deg turbulators with a passage blockage of 15 percent and a pitch to height ratio of 10 were used. Tests were run varying film hole-to-crossflow orientation as 30, 90, and 180 deg, pressure ratio from 1.02 to 1.8, and channel crossflow velocity from Mach 0 to 0.3. Film hole flow is captured in a static plenum with no external crossflow. Experimental results of film discharge coefficients for the turbulated cases and for a baseline smooth passage are presented. Alignment of the film hole entry with respect to the turbulator is shown to have a substantial effect on the resulting discharge coefficients. Depending on the relative alignment and flow direction discharge coefficients can be increased or decreased 5–20 percent from the nonturbulated case, and in the worst instance experience a decrease of as much as 50 percent.

An empirical means of predicting the discharge coefficients of film cooling holes in an operating engine has been developed. The method quantifies the influence of the major dimensionless parameters, namely hole geometry, pressure ratio across the hole, coolant Reynolds number, and the freestream Mach number. The method utilises discharge coefficient data measured on both a first-stage high-pressure nozzle guide vane from a modern aero-engine and a scale (1.4 times) replica of the vane. The vane has over 300 film cooling holes, arranged in 14 rows. Data was collected for both vanes in the absence of external flow. These non-crossflow experiments were conducted in a pressurised vessel in order to cover the wide range of pressure ratios and coolant Reynolds numbers found in the engine. Regrettably, the proprietary nature of the data collected on the engine vane prevents its publication, although its input to the derived correlation is discussed. Experiments were also conducted using the replica vanes in an annular blowdown cascade which models the external flow patterns found in the engine. The coolant system used a heavy foreign gas (SF6/Ar mixture) at ambient temperatures which allowed the coolant-to-mainstream density ratio and blowing parameters to be matched to engine values. These experiments matched the mainstream Reynolds and Mach numbers and the coolant Mach number to engine values, but the coolant Reynolds number was not engine representative (Rowbury et al., 1997 and 1998). A correlation for discharge coefficients in the absence of external crossflow has been derived from this data and other published data. An additive loss coefficient method is subsequently applied to the cascade data in order to assess the effect of the external crossflow. The correlation is used successfully to reconstruct the experimental data. It is further validated by successfully predicting data published by other researchers. The work presented is of considerable value to gas turbine design engineers as it provides an improved means of predicting the discharge coefficients of engine film cooling holes.

From literature and our own studies, it is known that the effects of hot gas cross-flow and, in particular, the turbulence of the hot gas flow highly influence the spreading of the coolant in the near hole vicinity. Moreover, the velocity of the hot gas flow expressed by a hot gas Mach number obviously plays a much more important role in the case of diffuser holes than with simple cylindrical holes. To realize a certain blowing rate, a higher pressure ratio needs to be established in the case of higher Mach numbers. This in turn may strongly affect the diffusion process in the expanded portion of a fan-shaped cooling hole. The said effects will be discussed in great detail. The effects of free-stream Mach number and free-stream turbulence, including turbulence intensity, integral length scale, and periodic unsteady wake flow will be considered. The comparative study is performed by means of discharge coefficients and by local and laterally averaged adiabatic film cooling effectiveness and heat transfer coefficients. Both cooling holes have a length-to-diameter ratio of 6 and an inclination angle of 30 deg. The fan-shaped hole has an expansion angle of 14 deg. The effect of the coolant cross-flow at the hole entrance is not considered in this study, i.e., plenum conditions exist at the hole entrance.

Measurements of discharge coefficients for five configurations of cylindrical film cooling hole geometries are presented. These comprise holes of varying angles of inclination (α= 30, 45, and 90deg) and orientation (γ= 0, 45, and 90deg) which are tested over a wide range of engine like conditions in terms of internal and external crossflow Mach numbers (Mam=0…1.2, Mac=0…0.6) as well as pressure ratios (ptc/pm=1…2.25). Results show that discharge coefficients do not solely depend on hole geometry but are also profoundly affected by the internal and external crossflow conditions. The effect of increasing the orientation angle on the discharge behavior is very similar to the effect of increasing the inclination angle. Both result in higher losses particularly at the cooling hole inlet while the losses at the hole exit are only slightly affected.
