Sheet Metal Blank Development of a Deep Drawing Fan Support Using Theoretical Rules and FEM

Deep drawing is a cost effective sheet metal forming process to produce many industrial components. However, complex geometrical drawn parts are difficult to form due to several modes and conditions of the material flow. Commonly problems associated to the forming operation are wrinkling and tearing defects, which affect the cost and quality of the parts. Actually, there are not theoretical methods developed in the literature yet, so the trial and error method are used to reduce or eliminate the deep drawing defects or inclusive is utilized in the earlier production stages, resulting in higher costs and longer production times. This paper describe a proposed solution to reduce or eliminate the wrinkles defects on the flanges of an industrial fan support that result from applying the forming process. An analysis procedure based on the development of the correct sheet metal blank considering three different blank geometries was proposed. The analysis include the analytical methods available in the literature, the simulation with a computer program based on the Finite Element Method (FEM) and experimentation. FEM model, simulation and results, these were validated by measuring the thickness profile on the flanges of a deep drawing part, before and after the procedure implementation. The results have shown that combining both the analytical and FEM methods, were possible to know the influence degree of the sheet metal blank geometry to reduce or eliminate the wrinkle defect and these can be used as an effective design tool.

This paper describes new developments in incremental, robot-based sheet metal forming (Roboforming). Roboforming is a dieless sheet metal forming process which ensures cost-effective manufacturing of prototype parts and small batches. An approach for increasing the part accuracy in Roboforming is presented. It is developed in a cooperative project funded by the German Federal Ministry of Education and Research called Roboforming. The project concentrates on the development of an industrial applicable system design. The use of standard components allows a modular and scalable set-up. A servo loop, consisting of sensors and a programming system, represents the basis of this design and shall guarantee higher part accuracies by measuring the deviations between a formed part and its target geometry. The deviations are used to derive corrected tool paths. The correction is performed by an adjustment vector for every point on the tool path. The theory for this strategy and first results are presented in this paper.

Asymmetric incremental sheet forming (AISF) is a new sheet metal forming process in which sheet metal parts are produced by CNC-controlled movements of a simple ball-headed forming tool. Despite its flexibility and successful application in many cases, AISF has not yet been established in an industrial context due to some still existing process limits such as severe thinning, which strongly depends on the inclination of the part surface, as well as a limited geometric accuracy due to springback. Furthermore, there is little knowledge available about the properties of parts produced by AISF, especially in comparison to deep-drawn parts. The aim of the present paper is to compare cylindrical cups manufactured by deep-drawing and AISF regarding the resulting strain and thickness distribution. For AISF, different forming strategies were applied. Comparisons of the wall thickness and surface strain distributions show similar results for the cup produced by deep-drawing and the best cup produced by AISF, but the surface strains and the sheet thinning in the parts formed by AISF were larger than in the deep-drawn part.

Abstract For a deep drawing process some important controllable variables (factors) upon the maximum drawing force are analyzed to find a setting adjustment for these process factors that provides a very low force for the metal forming process. For this investigation an orthogonal array L18 with three-fold replication is used. To find the optimum of the process, the experimental results are analyzed in accordance with the robust-design-method according to Taguchi (Liesegang et. al., 1990). For this purpose, so-called Signal-to-Noise-ratios are calculated. The analysis of variance for this S/N-ratios leads to a mathematical model for the deep drawing process. This model allows to find the pressumed optimal settings of the investigated factors. In the following, a confirmation experiment is carried out by using these optimal settings. The maximum drawing force of the confirmation experiment does not correspond with the confidence interval, which was calculated by analysis of variance techniques. So the predicted optimum of the process does not lead to a metal forming process with very low deep drawing force. The comparison with a full factorial plan shows that there are interactions between the investigated factors. These interactions could not be discovered by the used orthogonal array. Thus the established mathematical model does not describe the relation between the factors and deep drawing force in accordance with the practical deep drawing conditions.

Single point incremental forming is one of the most intensely researched die-less manufacturing process. This process implies the usage of a CNC equipment or a serial robot which deforms a sheet metal with the help of a relatively simple tool that follows an imposed toolpath. As every cold metal forming process, besides the many given advantages it has also some drawbacks. One big drawback in comparison with other cold metal forming processes is the low accuracy of the deformed parts. The aim of this research is to investigate the sheet metal bending mechanism through finite element method analysis. The results shows that the shape of the retaining rings has a big influence over the final geometrical accuracy of the parts manufactured through single point incremental forming.

To improve sheet metal forming process simulation using finite element method, there is a need to incorporate an appropriate constitutive equation capable of describing the Bauschinger effect and the so-called cyclic transient, derived from a near to actual sheet metal forming process testing tool. A cyclic loading tool has been developed to test and record the characteristics of sheet metal deformation by investigating the Bauschinger effect factors (BEF) and cyclic hardening behaviour. Experimental investigation conducted on low carbon steel and stainless steel demonstrates that the tool is able to record sheet metal behaviour under cyclic loading. The results are analysed for signs of the Bauschinger effect and cyclic hardening effect. It was found that the Bauschinger effect does occur during bending and unbending loadings in sheet metal forming process.
