Abstract The processed surface contour shape is extracted with the finite element simulation software, and the difference value of contour shape change is used as the parameters of balancing surface roughness to construct the infinitesimal element cutting finite element model of supersonic vibration milling in cutting stability domain. The surface roughness trial scheme is designed in the central composite test design method to analyze the surface roughness test result in the response surface methodology. The surface roughness prediction model is established and optimized. Finally, the finite element simulation model and surface roughness prediction model are verified and analyzed through experiment. The research results show that, compared with the experiment results, the maximum error of finite element simulation model and surface roughness prediction model is 30.9% and12.3%, respectively. So, the model in this paper is accurate and will provide the theoretical basis for optimization study of auxiliary milling process of supersonic vibration.

The study presented investigates the fatigue strength of the (α+β) Ti-6Al-4V-ELI titanium alloy processed by laser cutting with and without mechanical post-processing. The surface quality and possible notch effects as a consequence of non-optimized intermediate cutting parameters are characterized and evaluated. The microstructural changes in the heat-affected zone (HAZ) are documented in detail and compared to samples with a mechanically post-processed (barrel grinding, mechanical polishing) surface condition. The obtained results show a significant increase (≈50%) in fatigue strength due to mechanical post-processing correlating with decreased surface roughness and minimized notch effects when compared to the surface quality of the non-optimized laser cutting. The martensitic α’-phase is detected in the HAZ with the formation of distinctive zones compared to the initial equiaxial α+β microstructure. The HAZ could be removed up to 50% by means of barrel grinding and up to 100% through mechanical polishing. A fracture analysis revealed that the fatigue cracks always initiate on the laser-cut edges in the as-cut surface condition, which could be assigned to an irregular macro and micro-notch relief. However, the typical characteristics of the non-optimized laser cutting process (melting drops and significant higher surface roughness) lead to early fatigue failure. The fatigue cracks solely started from the micro-notches of the surface relief and not from the dross. As a consequence, the fatigue properties are dominated by these notches, which lead to significant scatter, as well as decreased fatigue strength compared to the surface conditions with mechanical finishing and better surface quality. With optimized laser-cutting conditions, HAZ will be minimized, and surface roughness strongly decreased, which will lead to significantly improved fatigue strength.

The aim of the study is to investigate and to prove that the fatigue failure of steel is initiated from the surface. Hence the preventif action of smoothening the surface that has been loaded by fatigue loading is very important. The specimen of AISI 1045 Steel is loaded by means of rotary bending fatigue. The fatigue loading will be interupted as the fatigue life reaching 50% of fatigue life and 75% of fatigue life. During the interuption the specimen will be grinded and polished, before tested completely until fatigue fracture occured. The fatigue life of each group of scpecimen based on the art of loading will be compared to the specimen tested by fatigue loading without interuption.The Miner rule is used to evaluated the test result. The influence of interuption and surface treatment is evaluated and analyzed. ABSTRAKTujuan penelitian ini adalah untuk menyelidiki dan membuktikan bahwa kegagalan kelelahan baja dimulai dari permukaan. Oleh karena itu tindakan pencegahan dengan memperhalus permukaan sangat penting untuk mencegah beban kelelahan baja. Spesimen dari AISI 1045 Steel dimuat dengan cara uji kelelahan lentur putar. Kelelahan pemuatan akan disela sebagai umur kelelahan mencapai 50% dari umur kelelahan dan 75% dari umur kelelahan. Selama gangguan lainnya yang spesimen akan digiling dan dipoles, sebelum diuji benar-benar sampai patah akibat kelelahan yang terjadi. Umur kelelahan dari setiap kelompok specimen diuji berdasarkan beban akan dibandingkan dengan spesimen oleh kelelahan bongkar tanpa aturan. The Miner rule digunakan untuk mengevaluasi hasil tes. Pengaruh gangguan lainnya dan perlakuan permukaan dievaluasi dan dianalisis.
