scholarly journals CNC Milling of Medical-Grade PMMA

This study evaluates CNC milling parameters (spindle speed, depth of cut, and feed rate) on medical-grade PMMA. A single objective analysis conducted showed that the optimal material removal rate (MRR) occurs at a spindle speed of 1250 rpm, a depth of cut of 1.2 mm, and a feed rate of 350 mm/min. The ANOVA showed that feed rate is the most significant factor towards the MRR, and spindle speed (11.83%) is the least contributing. The optimal surface roughness (Ra) occurred at spindle speed of 500 rpm, depth of cut of 1.2 mm, and feed rate of 200 mm/min. The milling factors were insignificant. A regression analysis for prediction was also conducted. Further, a multi-objective optimization was conducted using the Grey Relational Analysis. It showed that the best trade-off between the MRR and the Ra could be obtained from a combination of 1250 rpm (spindle speed), 1.2 mm (depth of cut), and 350 mm/min (feed rate). The depth of cut was the largest contributor towards the grey relational grade (54.48%), followed by the feed rate (10.36%), and finally, the spindle speed (4.28%).

This paper presents a novel approach for the optimization of machining parameters on turning of Mild Steel alloy with multiple responses based on orthogonal array with grey relational analysis. Experiments are conducted on mild steel alloy. Turning tests are carried out using coated carbide insert under dry cutting condition. In this work, turning parameters such as cutting speed, feed rate and depth of cut are optimized considering the multiple responses such as Energy Consumption (EC), and Material Removal Rate (MRR). A grey relational grade (GRG) of 0.746 is determined from the grey analysis for experimental run 27 meaning the control factors of this combination exhibit a stronger relationship with the response variables. Therefore, a spindle speed of 440 rpm, a feed rate of 0.24 mm/rev, and a depth of cut of 0.75 mm is the optimal parameter combination for the turning operation. The order of importance determined for the controllable factors to the Energy Consumption, in sequence, is the feed rate, spindle speed and depth of cut; while order to the Material Removal Rate, in sequence is depth of cut, feed rate and spindle speed. Optimum levels of parameters have been identified based on the values of grey relational grade and then finally, it was observed through ANOVA that the feed rate is the most influential and significant control factor among the three cutting parameters when turning mild steel in the conventional lathe tool, in order to minimize Energy Consumption and maximize Material Removal Rate.

Micro end milling is one of the most important micromachining process and widely used for producing miniaturized components with high accuracy and surface finish. This paper present the influence of three micro end milling process parameters; spindle speed, feed rate, and depth of cut on surface roughness (Ra) and material removal rate (MRR). The machining was performed using multi-process micro machine tools (DT-110 Mikrotools Inc., Singapore) with poly methyl methacrylate (PMMA) as the workpiece and tungsten carbide as its tool. To develop the mathematical model for the responses in high speed micro end milling machining, Taguchi design has been used to design the experiment by using the orthogonal array of three levels L18 (21×37). The developed models were used for multiple response optimizations by desirability function approach to obtain minimum Ra and maximum MRR. The optimized values of Ra and MRR were 128.24 nm, and 0.0463 mg/min, respectively obtained at spindle speed of 30000 rpm, feed rate of 2.65 mm/min, and depth of cut of 40 μm. The analysis of variance revealed that spindle speeds are the most influential parameters on Ra. The optimization of MRR is mostly influence by feed rate. In this paper, a grey relational analysis method based on Taguchi is proposed to improve the multi-performance characteristics of VMC shoulder milling process parameters in the processing of AA6063 T6. Taking into account four process parameters such as coolant, depth of cut, speed and feed, there are three level of each process parameter in addition to two levels of coolant. 18 experiments were used by L18 orthogonal array using the taguchi method. Multi-performance features like surface roughness and material removal rate are used. Grey Relational Analysis method is used to obtain the Grey Relational Grade, and the multiperformance characteristics of the process are pointed out. Then, the Taguchi response table method and ANOVA are used to analysis data. In order to ensure the validity of the test results, a confirmation test was conducted. The study also shows that this method can effectively improve the multi-function characteristics of shoulder milling process. In his work microstructure and mechanical properties of AA6063 T6before and after shoulder milling have been investigated.

Milling is one of the most practical machining processes for removing excess material to produce high quality surfaces. However, milling of composite materials is a rather complex task, owing to its heterogeneity and poor surface finish, which includes fibre pullout, matrix delamination, sub-surface damage and matrix polymer interface failure. In this study, an attempt has been made to optimize milling parameters with multiple performance characteristics in the edge milling operation, based on the Grey Relational Analysis coupled with Taguchi method. Taguchi’s L18 orthogonal array was used for the milling experiment. Milling parameters such as milling strategy, spindle speed, feed rate and depth of cut are optimised along with multiple performance characteristics, such as machining forces and delamination. Response table of grey relational grade for four process parameters is used for the analysis to produce the best output; the optimal combination of the parameters. From the response table of the average GRG, it is found that the largest value of the GRG is for down milling, spindle speed of 1000 rpm, feed rate of 150 mm/min and depth of cut 0.4 mm.

Accompanying the development of mechanical industry, the demand for alloy materials having high hardness, toughness and impact resistance are increasing. Nevertheless, such materials are difficult to be machined by traditional machining method. Hence CNC machines are used to machine such materials, which are capable of producing fine, precise, corrosion and wear resistance surfaces. The problem of arriving at optimal levels of operating parameters has attracted the attention of the researchers and practicing engineers, for a very long time. Thus, this paper demonstrates the optimization of the process parameter of machining Inconel 718 super alloy material via., the Taguchi methodbased grey analysis. The modified algorithm adopted here was successfully used for both detraining the optimum settings of machine parameters and for combining multiple quality characteristics into one integrated numerical value called grey relational grade. An attempt has been made to identify the influence of various cutting parameters i.e., speed, feed rate and depth of cut on physical part characteristics i.e., metal removal rate and surface roughness. The predictions of optimal process parameter with respect to the response are the end results of the paper.

In any machining operations, quality is the important conflicting objective. In order to give assurance for high productivity, some extent of quality has to be compromised. Similarly productivity will be decreased while the efforts are channelized to enhance quality. In this study,  the experiments were carried out on a CNC vertical machining center (KENT and INDIA Co. Ltd, Taiwan make) to perform 10mm slots on Al 6351-T6 alloy work piece by K10 carbide, four flute end milling cutter as per taguchi design of experiments plan by L9 orthogonal array was choosen to determine experimental trials. Furthermore the spindle speed (rpm), the feed rate (mm/min) and depth of cut (mm) are regulated in these experiments. Surface roughness and chip thickness was measured by a surface analyser of Surf Test-211 series (Mitutoyo) and Digital Micrometer (Mitutoyo) with least count 0.001 mm respectively. Grey relational analysis was employed to minimize surface roughness and chip thickness by setting of optimum combination of machining parameters. Minimum surface roughness and chip thickness obtained with 1000 rpm of spindle speed, 50 mm/min feed rate and 0.7 mm depth of cut respectively. Confirmation experiments showed that Gray relational analysis precisely optimized the drilling parameters in drilling of Al 6351-T6 alloy.

Design and manufacturing are the key steps in the sustainable manufacturing of any product to be produced. Within the perspective of injection molds production, increased competitiveness and repeated changes in the design require a complete optimized manufacturing process. Local and minor improvements in the milling process do not generally lead to an optimized manufacturing process. The goal of the new geometry and parametric analysis of the mould is to reduce the quality issues in mild steel grade 60. In this explicit research, the surface roughness (smoothness) of indigenously produced injection moulds in the local market in Pakistan is investigated. The CNC milling machine (five-axis) is used for the manufacturing of an injection mould, and the Taguchi method of the design of the experiment is applied for parameters optimization. Hence, the overall process is assisted in balancing the milling machine parameters to trim down the surface roughness issue in mild steel moulds and increase their sustainability. The spindle speed (rpm), the depth of cut (mm), and the feed rate (mm/rev) are considered as input variables for process optimization, and the experiments are performed on mild steel grade 60. It is deduced that the combination of a spindle speed of 800 rpm, feed rate of 10 mm/rev and depth of cut of 0.5 mm is the best case in case of minimum surface roughness, which leads to sustainable products. It is also deduced from ANOVA, that the spindle speed is a factor that affects the surface roughness of mild steel products, while the feed rate turns out to be insignificant.
