Modeling Research of Hypoid Gear Based on Real Machining Process

In this paper, two modeling methods, the forming method and the generating method, for hypoid gears with two kinds of transmission ratio are discussed by simulating the actual machining process. In the generating modeling method, the tooth profile of the gear is generated by boolean algorithm step by step after creating the models of the gear blank and the cutter and then rotating around their own axis by certain degrees until the cutter is outside the gear blank completely. In contrast with the generating modeling method, the tooth profile is formed by carrying out the boolean algorithm for one time after creating the models of the gear blank and cutter seperately in the forming modeling method. Then using feature instance, all the teeth are created both in the generating modeling method and in the forming modeling method. Using the two modeling methods given in this paper, the modeling process can be shortened and the modeling precision can be improved.

A new method is presented for advanced manufacture of hypoid gears on numerical controlled machine tool. The tool geometry and machine tool settings are determined to introduce the optimal tooth modifications into the teeth of hypoid gears. The goal is to reduce the maximum tooth contact stresses, angular displacement error of the driven gear, and energy losses in the oil film existing between tooth surfaces. The calculation is based on the optimal variation of machine tool settings on the classical machine tool for hypoid gear manufacture. The novelty of the method is that during the machining process of teeth surfaces, the variation of machine tool settings on the cradle-type hypoid generator is conducted by polynomial functions of fifth-order. By an algorithm, this variation of machine tool settings is transferred to the numerical controlled machine tool for hypoid gear manufacture (hypoid generator). The obtained results have shown that by applying the optimal manufacture process, considerable reductions in tooth contact stresses and angular displacement errors of the driven gear, and a moderate reduction in energy losses were obtained. Therefore, by applying this new method in practice, advanced manufacture of hypoid gears on CNC hypoid generator is made possible, resulting improved operating characteristics of the hypoid gear pair.

A new modeling method for the variable ratio gear of the rack and pinion variable ratio steering gear was proposed in this paper. It was based on the characteristic that variable ratio gear pair meshing tooth profile surface are the envelope surface of each other and established a variable ratio gear three-dimensional model by simulating the gear machining process in CATIA and using Boolean subtraction operation. According to the related test standard of the variable ratio steering gear transmission ratio, a test bench was design and build, and the correctness of this modeling method was verified by comparing the designed variable ratio curve and the steering gear sample designed and processed by this method.

A kind of modeling method of regular ground object in virtual city was proposed through splicing certain spatial simple geometries based on VC++ and OpenGL, which combining the ground objects’ characteristics with modeling realistic demand. This method firstly generated some basic shapes (cylinder, cone or sphere) which were the constituent parts of regular ground object, by using simplified 3D basic geometry modeling method of OpenGL. Then joined these basic shapes together by doing coordinate transformation to construct the regular ground object. The case of modeling street lamp was taken as an example to introduce the ground object’s modeling methods and visualization technology. The modeling process just need calculating a small number of coordinates, and the amount of data is also very low. Experimental results show that generated models looks very real.

To achieve the purpose of machining process design base on 3D models,it is proposed a procedure modeling method with allowance figure in this paper. At first, the parameterized modeling process of 3D machining procedure model is presented, and the modeling method with allowance figure is described in detail. Then, the Petri model mapped to the modeling process of 3D machining procedure is created and illustrated. At last, through an instance, it declares that technologist can use this method to create a group of 3D machining procedure parameterized models that contain the inter-part correlations.

Abstract This article outlines a methodology of modeling self-induced vibrations that occur in the course of machining of metal objects, i.e. when shaping casting patterns on CNC machining centers. The modeling process presented here is based on an algorithm that makes use of local model fuzzy-neural networks. The algorithm falls back on the advantages of fuzzy systems with Takagi-Sugeno-Kanga (TSK) consequences and neural networks with auxiliary modules that help optimize and shorten the time needed to identify the best possible network structure. The modeling of self-induced vibrations allows analyzing how the vibrations come into being. This in turn makes it possible to develop effective ways of eliminating these vibrations and, ultimately, designing a practical control system that would dispose of the vibrations altogether.

All of the cutting edges on an hourglass worm gear hob have different shapes and spiral angles. If the spiral angles are small, straight flutes are usually adopted. But for the hob with multiple threads, the absolute values of the negative rake angles at one side of the cutting teeth will greatly affect the cutting performance of the hob if straight flutes are still used. Therefore, spiral flutes are usually adopted to solve the problem. However, no method of determination of the spiral flute of the hourglass worm gear hob has been put forward till now. Based on the curved surface generating theory and the hourglass worm forming principle, a generating method for the spiral flute of the planar double enveloping worm gear hob is put forward in this paper. A mathematical model is built to generate the spiral flute. The rake angles of all cutting teeth of the hob are calculated. The laws of the rake angles of the cutting teeth of four hobs with different threads from one to four threads are analyzed when straight flutes and spiral flutes are adopted respectively. The laws between the value of the negative rake angles of the hob with four threads and the milling transmission ratio are studied. The most appropriate milling transmission ratio for generating the spiral flute is obtained. The machining of the spiral flutes is simulated by a virtual manufacturing system and the results verify the correctness of the method.

In the manufacturing of spiral-bevel and hypoid gears, circular cutter dimensions are usually based on the desired performance of a gear set. In large manufacturing operations, where several hundred gear geometries may have been cut over the years, the necessary cutter inventory may become quite large since the cutter diameters will differ from one geometry to another, which results in used storage space and associated costs in purchasing and maintaining the cutter parts. Interchangeability of cutters is therefore of significant interest to reduce cost while maintaining approved tooth geometries. An algorithm is presented which allows the use of a different cutter, either in diameter and/or pressure angle, to obtain the same tooth flank surface topography. A test case is presented to illustrate the usefulness of the method: the OB cutter diameter of an hypoid pinion is changed from 8.9500" to 9.1000". CMM results and the comparison of the bearing patterns before and after change show excellent correlation, and indicate that the new pinion can be used in place of the original pinion without performance or quality problems. Significant cost reductions may be obtained with the application of the method.

In order to improve the efficiency of NC machining programming, and realize the rapid establishment of blank model or middle blank model, a geometrical modeling method of process driven by typical process model was put forward. This method is based on the typical process for the establishment of typical process model, to establish a mapping between modeling operation and machining process ontology, and format model mapping rules. In the process geometrical modeling of the high similarity parts, by calling the typical process model mapping rules, can generate process models automatically. A enterprise disc type parts typical process as an example is used to verify the proposed method.

The Transmission Error and Bearing Pattern of a gear set are fundamental aspects of its meshing behavior. To assess the validity of gear simulation models, the Transmission Error and Bearing Pattern of a Formate Hypoid gear set are measured under a variety of operating positions and applied loads. Measurement data are compared to simulation results of Tooth Contact Analysis and Loaded Tooth Contact Analysis models, and show excellent agreement for the considered test gear set. Noncircular bevel gear is applied to intersecting axes, realizing given function of transmission ratio. Currently, researches are focused mainly on gear with involute tooth profile and straight tooth lengthwise, while that with free-form tooth profile and curvilinear tooth lengthwise are seldom touched upon. Based on screw theory and equal arc-length mapping method, this paper proposes a generally applicable generating method for noncircular bevel gear with free-form tooth profile and curvilinear tooth lengthwise, covering instant screw axis, conjugate pitch surface, as well as the generator with free-form tooth profile and curvilinear tooth lengthwise. Further, the correctness of the proposed method is verified through illustrations of computerized design.
