In this paper, we propose a new method to estimate the hole expansion ratio (HER) using an integrated analysis system. To precisely measure the HER, three kinds of analysis methods (computer vision, punch load, and acoustic emission) were utilized to detect edge cracks during a hole expansion test. Cracks can be recognized by employing both computer vision and a punch load analysis system to determine the moment of crack initiation. However, the acoustic emission analysis system has difficulty detecting the instant of crack appearance since the magnitude of the audio signal is drowned out by noise from the press, which interrupts the differentiation of crack configuration. To enhance the accuracy for determining the HER, an integrated analysis system that combines computer vision with punch load analysis, and improves on the shortcomings of each analysis system, is newly suggested.

Abstract The relationship between microstructure features and mechanical properties plays an important role in the design of materials and improvement of properties. Hole expansion capacity plays a fundamental role in defining the formability of metal sheets. Due to the complexity of the experimental procedure of testing hole expansion capacity, where many influencing factors contribute to the resulting values, the relationship between microstructure features and hole expansion capacity and the complexity of this relation is not yet fully understood. In the present study, an experimental dataset containing the phase constituents of 55 microstructures as well as corresponding properties, such as hole expansion capacity and yield strength, is collected from the literature. Statistical analysis of these data is conducted with the focus on hole expansion capacity in relation to individual phases, combinations of phases and number of phases. In addition, different machine learning methods contribute to the prediction of hole expansion capacity based on both phase fractions and chemical content. Deep learning gives the best prediction accuracy of hole expansion capacity based on phase fractions and chemical composition. Meanwhile, the influence of different microstructure features on hole expansion capacity is revealed. Graphical abstract

The influence of yield function parameters on hole-expansion (HE) predictions are investigated for an anisotropic AA6022-T4 aluminum sheet. The HE experiment is performed in a fully-instrumented double-action hydraulic press with a flat-headed punch. Full strain fields are measured by a stereo-type digital image correlation (DIC) system. The stress state gradually changes from uniaxial to plane-strain tension to biaxial tension in the radial direction. Besides HE, the plastic anisotropy of AA6022-T4 is characterized by uniaxial tension and plane-strain tension experiments. Uniaxial tension is considered as the most important, since it is the stress state along the hoop direction in the hole. For the finite element (FE) simulation, the Yld2000-2d non-quadratic anisotropic yield function is used with two different parameter sets, calibrated by: (1) uniaxial tension only (termed Calib1) and, (2) both uniaxial and plane-strain tension (Calib2). The strain field predictions show a good agreement with the experiments only for Calib2, which takes into account plane-strain as well uniaxial tension. This indicates the importance of biaxial modes, and in particular plane-strain tension, for the adopted yield function to produce accurate HE simulations.
