Aerospace materials experience high levels of mechanical and thermal loading, high/low cycle fatigue, and damage from foreign objects during service, which can lead to premature retirement. Mechanical surface treatments of metallic components, for example, fan blades and blisks, are proven to improve fatigue life, improve wear resistance and avoid stress corrosion by introducing work hardening, compressive residual stresses of sub-surface, and surface finishing. Vibropeening can enhance aerospace materials’ fatigue life involving the kinetic agitation of hardened steel media in a vibratory finishing machine that induces compressive stresses into the component sub-layers while keeping a finished surface. Spherical steel balls are the most widely used shape among steel-based media and have been explored for decades. However, they are not always versatile, which cannot access deep grooves, sharp corners, and intricate profiles. Steel ballcones or satellites, when mixed with round steel balls and other steel media (diagonals, pins, eclipses, cones), works very well in such areas that ball-shaped media are unable to reach. However, a methodology of study the effect of irregularly-shaped media in surface enhancement processes has not been established. This paper proposes a finite element-based model to present a methodology for the parametric study of vibratory surface enhancement with irregularly-shaped media and investigates residual stress profiles within a treated area of an Inconel component. The methodology is discussed in detail, which involves a stochastic simulation of orientation, impact force, and impact location. The contrasting effects of a high aspect ratio, or an edge contact, as opposed to rounded and oblique contacts are demonstrated, with further analysis on the superposition of these effects. Finally, the simulation results are compared with actual residual stress measurements and was found to have a max percent difference of 34% up to 20 [Formula: see text]m below the media surface.

Mechanical dents often occur in transmission pipelines, and are recognized as one of major threats to pipeline integrity because of the potential fatigue failure due to cyclic pressures. With matured in-line-inspection (ILI) technology, mechanical dents can be identified from the ILI runs. Based on ILI measured dent profiles, finite element analysis (FEA) is commonly used to simulate stresses and strains in a dent, and to predict fatigue life of the dented pipeline. However, the dent profile defined by ILI data is a purely geometric shape without residual stresses nor plastic deformation history, and is different from its actual dent that contains residual stresses/strains due to dent creation and re-rounding. As a result, the FEA results of an ILI dent may not represent those of the actual dent, and may lead to inaccurate or incorrect results. To investigate the effect of residual stress or plastic deformation history on mechanics responses and fatigue life of an actual dent, three dent models are considered in this paper: (a) a true dent with residual stresses and dent formation history, (b) a purely geometric dent having the true dent profile with all stress/strain history removed from it, and (c) a purely geometric dent having an ILI defined dent profile with all stress/strain history removed from it. Using a three-dimensional FEA model, those three dents are simulated in the elastic-plastic conditions. The FEA results showed that the two geometric dents determine significantly different stresses and strains in comparison to those in the true dent, and overpredict the fatigue life or burst pressure of the true dent. On this basis, suggestions are made on how to use the ILI data to predict the dent fatigue life.

Laboratory fatigue life results are summarized from several test series of high-strength steel cannon breech closure assemblies pressurized by rapid application of hydraulic oil. The tests were performed to determine safe fatigue lives of high-pressure components at the breech end of the cannon and breech assembly. Careful reanalysis of the fatigue life tests provides data for stress and fatigue life models for breech components, over the following ranges of key parameters: 380–745 MPa cyclic internal pressure; 100–160 mm bore diameter cannon pressure vessels; 1040–1170 MPa yield strength A723 steel; no residual stress, shot peen residual stress, overload residual stress. Modeling of applied and residual stresses at the location of the fatigue failure site is performed by elastic-plastic finite element analysis using ABAQUS and by solid mechanics analysis. Shot peen and overload residual stresses are modeled by superposing typical or calculated residual stress distributions on the applied stresses. Overload residual stresses are obtained directly from the finite element model of the breech, with the breech overload applied to the model in the same way as with actual components. Modeling of the fatigue life of the components is based on the fatigue intensity factor concept of Underwood and Parker, a fracture mechanics description of life that accounts for residual stresses, material yield strength and initial defect size. The fatigue life model describes six test conditions in a stress versus life plot with an R2 correlation of 0.94, and shows significantly lower correlation when known variations in yield strength, stress concentration factor, or residual stress are not included in the model input, thus demonstrating the model sensitivity to these variables.

This paper reports the effectiveness of residual stress fields induced by laser shock peening (LSP) to recover pristine fatigue life. Scratches 50 and 150 μm deep with 5 μm root radii were introduced into samples of 2024-T351 aluminium sheet 2 mm thick using a diamond tipped tool. LSP was applied along the scratch in a band 5 mm wide. Residual stress fields induced were measured using incremental hole drilling. Compressive residual stress at the surface was-78 MPa increasing to-204 MPa at a depth of 220 μm. Fatigue tests were performed on peened, unpeened, pristine and scribed samples. Scratches reduced fatigue lives by factors up to 22 and LSP restored 74% of pristine life. Unpeened samples fractured at the scratches however peened samples did not fracture at the scratches but instead on the untreated rear face of the samples. Crack initiation still occurred at the root of the scribes on or close to the first load cycle in both peened and unpeened samples. In peened samples the crack at the root of the scribe did not progress to failure, suggesting that residual stress did not affect initiation behaviour but instead FCGR. A residual stress model is presented to predict crack behaviour in peened samples.

The effect of surface machining on fatigue life in high pressure hydrogen gas was investigated. The test was conducted under the elastic range under 45MPa gaseous hydrogen environment by the ground specimen which were machined so that the surface roughness to be Rmax = 19μm(Mark: 19s), 26μm(26s) and 93μm(93s) and by the polished specimen which are prepared so that the surface roughness to be Rmax = 1μm(1s), 3.6μm(3.6s) and 10μm(10s). The hydrogen fatigue life of ground specimens was considerably reduced with increasing surface roughness as compared to the fatigue life in air at the same surface condition. On the other hand, for the annealed conditions of the ground specimen, the reduction by hydrogen effect was fairly small. The residual stress for the ground specimen at the surface rises sharply in tension while the residual stress for the annealed specimen was nearly equal to zero. We have shown that the hydrogen fatigue damage can be evaluated by obtaining the information about residual stress on surface, stress concentration by maximum surface roughness and the threshold stress intensity SH above which hydrogen fatigue damage occurs.

Case hardening processes such as carburizing are extensively applied in heavy-duty gears used in wind turbines, ships, high-speed rails, etc. Contact fatigue failure occurs commonly in engineering practice, thus reduces reliabilities of those machines. Rolling contact fatigue life of a carburized gear is influenced by factors such as the gradients of mechanical properties and profile of initial residual stress. In this regard, the study of contact fatigue life of carburized gears should be conducted with the consideration of those aspects. In this study, a finite element elastic–plastic contact model of a carburized gear is developed which takes the gradients of hardness and initial residual stress into account. Initial residual stress distribution and the hardness profile along the depth are obtained through experimental measurements. The effect of the hardness gradient is reflected by the gradients of yield strength and fatigue parameters. The modified Fatemi–Socie strain-life criterion is used to estimate the rolling contact fatigue life of the heavy-duty carburized gear. Numerical results reveal that according to the Fatemi–Socie fatigue life criterion, rolling contact fatigue failure of the carburized gear will first initiate at subsurface rather than surface. Compared with the un-carburized gear, the rolling contact fatigue lives of the carburized gear under all load conditions are significantly improved. Under heavy load conditions, the carburized layer significantly reduces the fatigue damage mainly due to the benefit to inhibit the accumulation of plasticity. Influence of the residual stress is also investigated. Under the nominal load condition, compared with the residual stress-free case, the existence of the tensile residual stress causes remarkable deterioration of the rolling contact fatigue life while the compressive residual stress with the same magnitude leads to a moderate growth of the rolling contact fatigue life. As the load becomes heavier when plasticity becomes notable, the influence of the initial residual stress on the life is somewhat weakened.

Railcar wheels and axles belong to the most critical components in railway vehicles. The service conditions of railway vehicles have been more severe in recent years due to speed-up. Therefore, a more precise evaluation of railcar wheel life and safety has been requested. Wheel/rail contact fatigue and thermal cracks due to braking are two major mechanisms of the railcar wheel failure. One of the main sources influencing on the contact zone failure is residual stress. The residual stress in wheels formed during heat treatment in manufacturing changes in the process of braking. Thus the fatigue life of railcar wheels should be estimated by considering both thermal stress and rolling contact. Also, the effect of residual stress variation due to manufacturing process and braking process should be included in simulating contact fatigue behavior. In this paper, an evaluation procedure for the contact fatigue life of railcar wheels considering the effects of residual stresses due to heat treatment, braking and repeated contact load is proposed. And the cyclic stressstrain history for fatigue analysis is simulated by finite element analysis for the moving contact load.
