Assessment of Fatigue Crack Growth in Imperfect Lap Joint: Part 2 — Crack Propagation Analysis Using “SCANP”

The deck plates of single-deck-type floating roofs for large oil storage tanks are joined by single-welded Full-fillet lap joints. In areas with frequent strong winds, fatigue cracks sometimes occur in the welds of the deck plate. The aim of the present study is to investigate the effect of the gap imperfection of the lap joints on the fatigue life. In the case that tensile load acted on Full-fillet lap joints, the stress at the crack face becomes larger by gap imperfection of the lap joint. The authors have developed a software system called “SCANP (Surface Crack Analysis Program)”, a software system to evaluate the stress intensity factor, K, and to simulate fatigue crack propagation for surface cracks for arbitrarily distributed surface stresses. The fatigue life of a lap joint was predicted by the “SCANP” using the calculated stresses at the root crack face and the toe crack face. The number of loading cycles to penetration for arbitrary bending load amplitudes and tensile load amplitudes are obtained.

This paper presents computational modeling of a crack growth path under mixed-mode loadings in linear elastic materials and investigates the influence of a hole on both fatigue crack propagation and fatigue life when subjected to constant amplitude loading conditions. Though the crack propagation is inevitable, the simulation specified the crack propagation path such that the critical structure domain was not exceeded. ANSYS Mechanical APDL 19.2 was introduced with the aid of a new feature in ANSYS: Smart Crack growth technology. It predicts the propagation direction and subsequent fatigue life for structural components using the extended finite element method (XFEM). The Paris law model was used to evaluate the mixed-mode fatigue life for both a modified four-point bending beam and a cracked plate with three holes under the linear elastic fracture mechanics (LEFM) assumption. Precise estimates of the stress intensity factors (SIFs), the trajectory of crack growth, and the fatigue life by an incremental crack propagation analysis were recorded. The findings of this analysis are confirmed in published works in terms of crack propagation trajectories under mixed-mode loading conditions.

This paper presents the influence of the micro structure on the crack propagation in lead free solder joint. The author’s group have studied the Manson-Coffin’s law for lead free solder joint by using the isothermal fatigue test and FEM analytical approaches to establish the practicable evaluation of thermal fatigue life of solder joints, for example, for the Sn-Cu-Ni solder, because this solder is attracted from the aspect of the decrease of solder leach in the flow process and material cost. However, even if the same loading is given to the solder joints of BGA test piece, there was a large dispersion in the fatigue life. Even though the effect of the shape difference has been considered, the range of the dispersion could not been explained sufficiently. In the study, the fatigue crack propagation modes in the solder joints were investigated, and an internal fatigue crack mode and an interfacial fatigue crack mode were confirmed. And the tendency of a shorter on fatigue life in the interfacial fatigue mode was confirmed. To clarify the mechanism of these fatigue crack modes, the crystal grain size in the solder joints was investigated before the fatigue test and also after the test. Furthermore, the verification of the mechanism using FEM models considering the crystal grain size was carried out. First of all, each element in FEM models matching to the average crystal grain size was made. Second, the inelastic strain ranges in each FEM models were studied. As a result, it was shown that the influence of the crude density of the crystal grain to the fatigue crack progress can be evaluated. In addition, the micro structure of the solder joint of large-scale electronic devices is observed, and FEM model was made based on the observation result. As a result, it was shown that the influence of the directionality with the crystal grain to the fatigue crack progress can be evaluated.

Verification analyses of the CRACK-FEM developed to predict the propagation of age-related cracks detected in complicated-shaped components of nuclear power plants are presented. Four fatigue crack propagation tests for plate specimens with one and two initial surface cracks subjected to cyclic tensile and bending load respectively are simulated using the CRACK-FEM, and the analysis results are compared with the experimental data of the tests in literature. For the specimens with one crack, the relation between the number of load cycles and the crack size obtained by the analyses agrees with the experimental data. For the specimens with two cracks, the analysis results until the crack coalescence and the timing of the crack coalescence obtained by the analyses agree with the experimental data. In tensile fatigue test for specimen with two cracks, the relation between the number of load cycles and the crack size after the crack coalescence obtained by the analysis almost agrees with the experimental data, although a little difference of analysis from the experimental data is seen. However, in bending fatigue test for specimen with two cracks, the analysis results for all the number of load cycles show good agreement with the experimental data.

This paper addresses numerical and experimental examination of the role of zigzag interface shapes on the load bearing capacity and fatigue life of adhesively bonded single lap joints. Aluminum adherends with non-flat zigzag interfaces were tested under both quasi-static and fatigue loading conditions. The quasi-static test results revealed that the non-flat adhesive joints have higher load bearing capacity compared to the conventional flat single lap joints. Comparative fatigue tests with different loading levels revealed that the non-flat zigzag single lap joint had considerably higher fatigue life than the conventional lap joint.

The aim of this study is to examine the effect of the clearance and interference-fit on the fatigue life of composite lap joints in double shear, 3D finite element simulations have been performed to obtain stress (or strain) distributions around the hole due to interference fit using FEM package, Non-linear contact analyses are performed to examine the effects of the clearance and interference for titanium and composite lap joint. Fatigue tests were conducted for the titanium and composite lap joints with clearance fit and interference fit with 0.5, 1, and 1.5% nominal interference fit levels at different cyclic loads. The results shows that interference fit increases fatigue life compared to clearance fit specimens, the titanium and composite lap joint with 1% interference fit level has the better fatigue life.
