Hardened steel is widely used for good mechanical property, but its machinability is bad comparatively. It is efficient to enhance metal removed rate when high speed milling (HSM) hardened steel, but tool wear is rapid. In this paper, high-speed milling experiments were carried out for hardened steel with TiAlN coated tools. The effects of milling parameters on tool wear and surface roughness were studied. The influences of different coolants, such as dry, MQL, cryogenic MQL conditions on HSM hardened steel, were compared with each other, results showed that cryogenic MQL HSM hardened steel had better effects that can better reduce tool wear, extend tool life.

In order to improve efficiency of high speed milling, effects of pick feeds of up cutting and down cutting on tool wear and processing characteristics were investigated after cutting pre-hardened steel NAK 55 by TiAlN-coated carbide radius end mill. Flank wear of the tools after up cutting was less than down cutting when the pick feed was smaller than 0.1 mm, which tendency changed when the pick feed was larger than 0.3 mm.

This paper presents an experimental study in high speed milling of metal matrix composites (MMCs). Machining tests were carried out on a high speed milling machine by using TiAlN coated tools and chemical vapour deposition (CVD) diamond coated tools. The cutting tool wear was investigated using an optical microscope and a scanning electron microscope (SEM). The experimental results showed that flank wear is the dominant tool wear mode and abrasive wear and adhesive wear appears to be the main wear mechanism. The build-up edge (BUE) exists during the machining process at a certain speeds. Cutting speed is a dominant factor affecting the flank wear. Generally, high cutting speed lead to severe tool wear, but there seemed to be a certain cutting speed which will cause the least tool wear. Furthermore, there exists a cutting speed limit for both TiAlN coated tools and CVD coated diamond tools in high speed milling of MMCs, beyond which the edge chipping will cause the tool failure very soon.

Hard milling of hardened steel has wide application in mould and die industries. However, milling induced surface finish has received little attention. An experimental investigation is conducted to comprehensively characterize the surface roughness of AISI D2 hardened steel (58-62 HRC) in end milling operation using TiAlN/AlCrN multilayer coated carbide. Surface roughness (Ra) was examined at different cutting speed (v) and radial depth of cut (dr) while the measurement was taken in feed speed, Vf and cutting speed, Vc directions. The experimental results show that the milled surface is anisotropic in nature. Surface roughness values in feed speed direction do not appear to correspond to any definite pattern in relation to cutting speed, while it increases with radial depth-of-cut within the range 0.13-0.24 µm. In cutting speed direction, surface roughness value decreases in the high speed range, while it increases in the high radial depth of cut. Radial depth of cut is the most influencing parameter in surface roughness followed by cutting speed.

Abstract Large-scale slender beam structures with weak stiffness are widely used in the aviation field. There will be a great deformation problem in machining because the overall stiffness of slender beam parts is lower. Firstly, the cutting mechanism and stability theory of the Ti6Al4V material are analyzed, and then the auxiliary support is carried out according to the machining characteristics of the slender beam structure. The feasibility of the deformation suppression measures for the slender beam is verified by experiments. The experimental analysis shows that on the basis of fulcrum auxiliary support, the filling of paraffin melt material is capable of increasing the damping of the whole system, improving the overall stiffness of the machining system, and inhibiting the chatter effect of machining. This method is effective to greatly improve the accuracy and efficiency during machining of slender beam parts. On the premise of the method of processing support with the combination of fulcrum and paraffin, if the tool wear is effectively controlled, the high precision machining of large-scale slender beams can be realized effectively, and the machining deformation of slender beams can be reduced. Although high speed milling has excellent machining effect on the machining accuracy of titanium alloy materials, severe tool wear is observed during high-speed milling of titanium alloy materials. Therefore, high-speed milling of titanium alloy slender beam is suitable to be carried out in the finishing process, which can effectively control tool wear and improve the machining accuracy of parts. Finally, the process verification of typical weak stiffness slender beam skeleton parts is carried out. Through the theoretical and technical support of the experimental scheme, the machining of large-scale slender beam structure parts with weak stiffness is realized.

Within the scope of high speed milling process parameters, analyzed and discussed the effects of spindle speed, feed rate, milling depth and milling width on milling forces in the process of high speed milling of AM50A magnesium alloy. At the same time, the influence of milling parameters on the surface roughness of AM50A magnesium alloy has been revealed by means of the measurement of surface roughness and surface micro topography. High speed milling experiments of AM50A magnesium alloy were carried out by factorial design. Form the analysis of experimental results, The milling parameters, which have significant influence on milling force in high speed milling of AM50A magnesium alloy, are milling depth, milling width and feed speed, and the nonlinear characteristics of milling force and milling parameters. The milling force decreases with the increase of spindle in the given mill parameters. For the effects of milling parameters on surface quality of the performance, in the milling depth and feeding speed under certain conditions with the spindle speed increases the surface quality of AM50A magnesium alloy becomes better with the feed speed increases the surface quality becomes poor. When the spindle speed is greater than 12000r/min, the milling depth is less than 0.2mm, and the feed speed is less than 400mm/min, the milling surface quality can be obtained easily.

High speed milling experiments using nitrogen-oil-mist as cutting medium were undertaken to investigate the characteristics of tool wear for Ti-6Al-4V Alloy, a kind of important and commonly used titanium alloy in the aerospace and automobile industries. Uncoated carbide tools have been applied in the experiments. The cutting speed was 300 m/min. The axial depth of cut and the radial depth of cut were kept constant at 5.0 mm and 1.0 mm, respectively. The feed per tooth was 0.1 mm/z. Optical and scanning electron microscopes have been utilized to determine the wear mechanisms of the cutting tools, and energy spectrum analysis has been carried out to measure the elements distribution at the worn areas. Meanwhile, comparisons were made to discuss the influence of different cutting media such as nitrogen-oil-mist and air-oil–mist upon the tool wear. The results of this investigation indicate that the tool life in nitrogen-oil-mist is significantly longer than that in air-oil-mist, and nitrogen-oil-mist is more suitable for high speed milling of Ti-6Al-4V alloy than air-oil-mist.

The cutting performance of cutting tools in high-speed machining (HSM) is an important factor restricting the machined surface integrity of the workpiece. The HSM of AISI 4340 is carried out by using coated tools with TiN/TiCN/TiAlN multi-coating, TiAlN + TiN coating, TiCN + NbC coating, and AlTiN coating, respectively. The cutting performance evaluation of the coated tools is revealed by the chip morphology, cutting force, cutting temperature, and tool wear. The results show that the serration and shear slip of the chips become more clear with the cutting speed. The lower cutting force and cutting temperature are achieved by the TiN/TiCN/TiAlN multi-coated tool. The flank wear was the dominant wear form in the milling process of AISI 4340. The dominant wear mechanisms of the coated tools include the crater wear, coating chipping, adhesion, abrasion, and diffusion. In general, a TiN/TiCN/TiAlN multi-coated tool is the most suitable tool for high-speed milling of AISI 4340, due to the lower cutting force, the lower cutting temperature, and the high resistance of the element diffusion.
