The rear wall of the header box serves as a tubesheet in heat exchangers of double plate header box. Tube-to-tubesheet welding must be performed using orbital Gas Tungsten Arc Welding (GTAW) with a head extension, which is passed through the corresponding hole in the front wall (plugsheet) of the header box, where the welding machine is supported. In this project, the effect of parallelism deviations between the plugsheet and the tubesheet of carbon steel header box is analyzed to evaluate its influence on the quality of the tube-to-tubesheet welding. Welded tube (SA-210 Gr. A1) to tubesheet (SA-516 Gr. 70) coupons are manufactured simulating the parallelism deviations previously analyzed in two double plate header boxes of air-cooled heat exchangers using two different preheating temperatures. Macrographic analysis is performed in order to evaluate the weld penetration (minimum leak path) and length of the weld leg in tube-to-tubesheet joints. The results obtained show important variations in those parameters when the parallelism deviations are equal to or greater than −1 mm over the theoretical distance as well as when the distance approaches +1 mm or more. Finally, the incorporation of dimensional controls prior to the welding process is discussed and the implementation of improvements in orbital GTAW equipment is recommended as an optimal solution for this kind of heat exchangers.

Due to their unique advantages over traditional manufacturing processes, metal additive manufacturing (AM) technologies have received a great deal of attention over the last few years. Using current powder-bed fusion AM technologies, metal components are very expensive to manufacture, and machines are complex to build and maintain. Wire arc additive manufacturing (WAAM) is a new method of producing metallic components with high efficiency at an affordable cost, which combines welding and 3D printing. In this work, gas tungsten arc welding (GTAW) is incorporated into a gantry system to create a new metal additive manufacturing platform. Design and build of a simple, affordable, and effective WAAM system is explained and the most frequently seen problems are discussed with their suggested solutions. Effect of process parameters on the quality of two additively manufactured alloys including plain carbon steel and Inconel 718 were studied. System design and troubleshooting for the wire arc AM system is presented and discussed.

AbstractIn the present study, gas tungsten arc welding was employed to weld Ti-stabilized 439 ferritic stainless steel using 308L austenitic stainless steel filler electrode with varying heat input, i.e., low heat input (LHI) and high heat input (HHI). The optical microstructure revealed the formation of retained austenite (RA) and ferrite in the weld zone (WZ), whereas the peppery structure consisting of chromium-rich carbides were observed in the heat-affected zone for both the weldments. The volumetric fraction of RA was calculated using X-ray diffraction analysis. The RA’s content decreased, whereas grain size in WZ increased with an increase in heat input. The local misorientation and grain boundary distribution in the welded region was investigated by electron backscattered diffraction. The LHI weldment depicted the higher micro-hardness and tensile strength attributed to the higher content of RA as compared to HHI; however, the opposite trend was observed for the intergranular corrosion resistance.

In this work, gas tungsten arc welding (GTAW) was used to repair ZG06Cr13Ni4Mo martensitic stainless steel. Repair welding occurred either once or twice. The changes in the microstructure and properties of the repair welded joints were characterized by optical microscope (OM), scanning electron microscope (SEM), electron backscattering diffraction (EBSD), tensile and impact tests. The effects of reversed austenite in repair welded joints on microstructure and mechanical properties were studied. The results show that the microstructure of the welded joint after repair welding consists of a large amount of martensite (M) and a small amount of reversed austenite (A), and the reversed austenite is distributed at the boundary of martensite lath in fine strips. With the increase in the number of welding repairs, the content of reversed austenite in the welded joint increases. The microstructure in the repair welded joints is gradually refined, the microstructure in the once and twice repaired joints is 45.2% and 65.1% finer than that in the casting base metal, respectively. The reversed austenite presented in the repair welded joints decreases the tensile strength by 4.8% and 6.7%, increases the yield strength by 21.3% and 26.4%, and increases the elongation by 25% and 56%, respectively, compared with the casting base metal. In addition, the reversed austenite mainly nucleates and grows at the boundary of lath martensite. The refinement of the martensite structure was due to the generation of reversed austenite and the refinement of original austenite grain by the welding thermal cycle. After repair welding, the reverse austenite appeared in the repair welded joints and the tensile strength decreased slightly, but the plastic toughness was significantly improved, which was conducive to the subsequent service process.
