In the current study, a new approach for surface modification and surface hardening of aluminum alloys is developed. The method is based on the logic of in-situ reinforcing FSP strategies. The novelty of the proposed process is the application of a bulk reinforcing metallic material instead of metallic powders. The FSP was carried out on aluminum alloy AA5083—thick plates. A thin sheet of pure copper (cross-section 4 × 0.8 mm2) was placed in a machined groove on the upper surface of the aluminum plate, and both materials were FSPed together. Samples with one, two and three FSP passes were manufactured respectively. Results indicate that the copper thin sheet was successfully integrated in the AA5083 stir zone. By increasing the FSP passes, almost all copper was integrated in the stir zone, mainly in the form of coper-based micron-sized intermetallic particles, and secondly, by copper diffusion in the AA5083 matrix. Due to the presence of complex intermetallic compounds created by the high heat input and intense plastic deformation, the hardness inside the stir-zone was found highly increased from 77 to 138 HV.

As a new solid-state welding process, friction stir welding (FSW) has been successfully used for joining low melting point materials such as aluminum and magnesium alloys, but the FSW of high melting point materials such as steels and titanium alloys is still difficult to carry out because of their strict requirements for the FSW tool. Especially for the FSW of titanium alloys, some key technological issues need to solve further. In order to accomplish the FSW of titanium alloys, a specially designed tool system was made. The system was composed of W-Re pin tool, liquid cooling holder and shielding gas shroud. Prior to FSW, the Ti-6Al-4V alloy plates were thermo-hydrogen processed to reduce the deformation resistance and tool wear during the FSW. Based on this, the thermo-hydrogen processed Ti-6Al-4V alloy with different hydrogen content was friction stir welded, and the microstructural characterizations and mechanical properties of the joints were studied. Experimental results showed that the designed tool system can fulfill the requirements of the FSW of titanium alloys, and excellent weld formation and high-strength joint have been obtained from the titanium alloy plates.

An area of major interest in biomedical engineering is currently the development of improved materials for medical implants. Research efforts are being focused on the investigation of surface modification methods for metallic prostheses due to the fundamental bioinert character of these materials and the possible ion release from their surfaces, which could potentially induce the interfacial loosening of devices after implantation. Electron beam (EB) structuring is a novel technique to control the surface topography in metals. Electrophoretic deposition (EPD) offers the feasibility to deposit at room temperature a variety of materials on conductive substrates from colloidal suspensions under electric fields. In this work single layers of chitosan composite coatings containing titania nanoparticles (n-TiO2) were deposit by EPD on electron beam (EB) structured Ti6Al4V titanium alloy. Surface structures were designed following different criteria in order to develop specific topography on the Ti6Al4V substrate. n-TiO2 particles were used as a model particle in order to demonstrate the versatility of the proposed technique for achieving homogenous chitosan based coatings on structured surfaces. A linear relation between EPD time and deposition yield on different patterned Ti6Al4V surfaces was determined under constant voltage conditions, obtaining homogeneous EPD coatings which replicate the 3D structure (pattern) of the substrate surface. The present results show that a combination of both techniques can be considered a promising surface modification approach for metallic implants, which should lead to improved interaction between the implant surface and the biological environment for orthopaedic applications.
