Parametric optimization of friction stir welding process parameters of dissimilar welded joints using grey relational analysis and desirability function approach

Purpose The main purpose of the present work is to study the multi response optimization of dissimilar friction stir welding (FSW) process parameters using Taguchi-based grey relational analysis and desirability function approach (DFA). Design/methodology/approach The welded sheets were fabricated as per Taguchi orthogonal array design. The effects of tool rotational speed, transverse speed and tool tilt angle process parameters on ultimate tensile strength and hardness were analyzed using grey relational analysis, and DFA and optimum parameters combination was determined. Findings The tensile strength and hardness values were evaluated from the welded joints. The optimum values of process parameters were estimated through grey relational analysis and DFA methods. Similar kind of optimum levels of process parameters were obtained through two optimization approaches as tool rotational speed of 1150 rpm, transverse speed of 24 mm/min and tool tilt angle of 2° are the best process parameters combination for maximizing both the tensile strength and hardness. Through these studies, it was confirmed that grey relational analysis and DFA methods can be used to find the multi response optimum values of FSW process parameters. Research limitations/implications In the present study, the FSW is performed with L9 orthogonal array design with three process parameters such as tool rotational speed, transverse speed and tilt angle and three levels. Practical implications Aluminium alloys are widely using in automotive and aerospace industries due to holding a high strength to weight property. Originality/value Very limited work had been carried out on multi objective optimization techniques such as grey relational analysis and DFA on friction stir welded joints made with dissimilar aluminium alloys sheets.

Friction stir welding (FSW) can be made to improve the mechanical properties in the weld zone. This article aims to obtain the optimum FSW process parameters used for two plates of AA5083 welded joints. The significant factors in the FSW process are tool rotational speed(TRS), tool transverse speed(TTS), and the weld process conditions are Submerged FSW and Normal FSW. For doing the investigation, the Taguchi method L18 orthogonal array design of experimentation is utilized. Using the Grey Relational Analysis(GRA) to calculate the grey relation grade, the response parameters are tensile strength, microhardness, and surface roughness. The Optimum process parameters contain been recognized, and ANOVA controls the significant contribution of process parameters. The optimal FSW process parameters are used to maximize the FSW joint strength. It is identified in the condition of Submerged FSW, high tool rotational speed, and low TTS.

Purpose This study aims to predict the mechanical properties such as equivalent tensile strength and micro-hardness of friction-stir-welded dissimilar aluminium alloy plates AA 6063-O and AA 2014-T6, using artificial neural network (ANN). Design/methodology/approach The ANN model used for the experiment was developed through back propagation algorithm. The input parameter of the model consisted of tool rotational speed and weld-traverse speed whereas the output of the model consisted of mechanical properties (tensile strength and hardness) of the joint formed by friction-stir welding (FSW) process. The ANN was trained for 60% of the experimental data. In addition, the impact of the process parameters (tool rotational speed and weld-traverse speed) on the mechanical properties of the joint was determined by Taguchi Grey relational analysis. Findings Subsequently, testing and validation of the ANN were done using experimental data, which were not used for training the network. From the experiment, it was inferred that the outcomes of the ANN are in good agreement with the experimental data. The result of the analyses showed that the tool rotational speed has more impact than the weld-traverse speed. Originality/value The developed neural network can be used to predict the mechanical properties of the weld. Results indicate that the network prediction is similar to the experiment results. Overall regression value computed for training, validation and testing is greater than 0.9900 for both tensile strength and microhardness. In addition, the percentage error between experimental and predicted values was found to be minimal for the mechanical properties of the weldments. Therefore, it can be concluded that ANN is a potential tool for predicting the mechanical properties of the weld formed by FSW process. Similarly, the results of Taguchi Grey relational analysis can be used to optimize the process parameters of the weld process and it can be applied extensively to ascertain the most prominent factor. The results of which indicates that rotational speed of 1,270 rpm and traverse speed of 30 mm/min are to be the optimized process parameters. The result also shows that tool rotational speed has more impact on the mechanical properties of the weld than that of traverse speed.

Purpose Recently, several studies have been performed on lap welding of aluminum and copper using friction stir welding (FSW). The formation of intermetallic compounds at the weld interface hampers the weld quality. The use of an intermediate layer of a compatible material during welding reduces the formation of intermetallic compounds. The purpose of this paper is to optimize the FSW process parameters for AA6063-ETP copper weld, using a compatible zinc intermediate filler metal. Design/methodology/approach In the present study, a three-level, three-factor central composite design (CCD) has been used to determine the effect of various process parameters, namely, tool rotational speed, tool traverse speed and thickness of inter-filler zinc foil on ultimate tensile strength of the weld. A total of 60 experimental data were fitted in the CCD. The experiments were performed with tool rotational speeds of 1,000, 1,200 and 1,400 rpm each of them with tool traverse speeds of 5, 10 and 15 mm/min. A zinc inter-filler foil of 0.2 and 0.4 mm was also used. The macrograph of the weld surface under different process parameters and the tensile strength of the weld have been investigated. Findings The feasibility of joining 3 mm thick AA6063-ETP copper using zinc inter-filler is established. The regression analysis showed a good fit of the experimental data to the second-order polynomial model with a coefficient of determination (R2) value of 0.9759 and model F-value of 240.33. A good agreement between the prediction model and experimental findings validates the reliability of the developed model. The tool rotational speed, tool traverse speed and thickness of inter-filler zinc foil significantly affected the tensile strength of the weld. The optimal conditions found for the weld were, rotational speed of 1,212.83 rpm and traverse speed of 9.63 mm/min and zinc foil thickness is 0.157 mm; by using optimized values, ultimate tensile strength of 122.87 MPa was achieved, from the desirability function. Originality/value Aluminium and copper sheets could be joined feasibly using a zinc inter-filler. The maximum tensile strength of joints formed by inter-filler (122.87 MPa) was significantly better as compared to those without using inter-filler (83.78 MPa). The optimum process parameters to achieve maximum tensile strength were found by CCD.

Friction stir welding of dissimilar materials is investigated experimentally in this work and optimization is performed by applying a hybrid Taguchi-Grey relational analysis-Principal component analysis to maximize the tensile strength and hardness of the weld bead. Two dissimilar metals AA6061 and AZ61 is friction stir welded and considered for the experimentation. Experimental matrix is designed using Taguchi's Design of Experiment (DOE). Optimum inputs rotational speed, axial load and transverse speed is obtained by applying the hybrid optimization technique. Statistical analysis of Multi Response Performance Index (MRPI) through Analysis of Variance (ANOVA) shows that axial load is the significant parameter that contributes by 75.67% towards MRPI, followed by transverse speed and rotational speed. Confirmation experiment with optimum condition produces a better friction stir welding joint with higher tensile strength and hardness.

Purpose Friction stir welding (FSW) is considered an environmentally sound process compared to traditional fusion welding processes. It is a complex process in which various parameters influence weld strength. Therefore, it is essential to identify the best parameter settings for achieving the desired weld quality. This paper aims to investigate the multi-response optimization of process parameters of the FSWed 6061-T6 aluminum (Al) alloy. Design/methodology/approach The input process parameters related to FSW have been sorted out from a detailed literature survey. The properties of weldments such as yield strength, ultimate tensile strength, percentage elongation and microhardness have been used to evaluate weld quality. The process parameters have been optimized using the Taguchi-based grey relational analysis (GRA) methodology. Taguchi L16 orthogonal array has been considered to design the experiments. The effect of input parameters on output responses was also determined by the analysis of variance (ANOVA) method. Finally, to corroborate the results, a confirmatory experiment was carried out using the optimized parameters from the study. Findings The ANOVA result indicates that the tool rotation speed was the most significant parameter followed by tool pin profile and welding speed. From the confirmation test, it was observed that the optimum FSW process parameters predicted by the Taguchi method improved the grey relational grade by 13.52%. The experimental result also revealed that the Taguchi-based GRA method is feasible in finding solutions to multi-response optimization problems in the FSW process. Originality/value The present study is unique in the multi-response optimization of FSWed 6061-T6 Al alloy using the Taguchi and GRA methodology. The weld material having better mechanical properties is essential for the material industry.

The Friction stir processing benefits of aluminium composites contain advanced exploration in the region of aluminium alloy Friction Stir Welding - FSW. The modern advancements in Friction Stir Welding are concentrated on the optimization of welding parameters for multi response attributes. The investigations were carried out with the tool pin profiles, tool rotational speed and traverse speed as predictable process parameters for multi response optimization in Friction Stir Welding of 5052 aluminium alloy. GRG (grey relational grade) was obtained by the grey relational analysis of the friction stir welding process through different qualities, particularly, UTS-ultimate tensile strength and micro hardness. The significant process variables on GRG and most substantial parameters traverse speed and tool pin profiles are examined by ANOVA. Excluding tool rotational speed, tool pin profiles and traverse speed were likewise observed to be significant. To approve the investigation, verification of tests was completed at optimal parameters arrangement and predicted outcomes were observed to be in great concurrence with test values.

Friction Stir Welding (FSW) is a solid state joining technique for both similar and dissimilar combination of materials. However, there is a scope in optimizing the process parameters involved in the FSW process. Taguchi based Grey Relational Analysis (GRA) has an impact in better optimization results when compared with other optimization techniques. In this present work totally 9 samples of single pass friction stir welded aluminium alloy were taken for the optimization process. The samples were subjected to various tool speeds and traverse speeds by keeping the axial force as constant. The experiments were planned using Taguchi’s orthogonal array selector in order reduce the multi responses involved in the FSW process. The final optimized values were correlated with the experimental values. It is revealed from results that the optimized process parameter showed a good agreement with the experimental values. The present work has also proved the feasibility of GRA in combination with Taguchi technique for better enhancement in the weldment and optimization of the process parameters.

The acceptance and application of functional parts produced via additive manufacturing technologies is faced with challenges of poor surface finish, dimensional accuracy and mechanical properties among other which is mostly dependent on process parameters employed. In this study, the effect of infill density, layer thickness and extrusion temperature on mechanical properties of polylactic acid (PLA) part manufactured using fused deposition modelling process was investigated to obtain optimum process parameters to achieve the best properties. Solid cuboid bars were produced from which tensile, impact and hardness test specimens were obtained. A statistical approach based on Taguchi design of experiment was employed with process parameters varied and grey relational analysis coupled with principal component analysis was employed to obtain the unified optimum parameter. The single optimisation results showed that 50% infill density, 220°C extrusion temperature and 0.4 mm layer thickness resulted in best tensile strength; 30% density, 210°C temperature and 0.2 mm layer thickness is required to achieve the best impact strength, while 50% density, 215°C temperature and 0.3 mm thickness is required for highest hardness. The multi-response optimisation indicated that for the best of all the three properties to be achieved at once in a PLA built part, 50% infill density, 220°C extrusion temperature and 0.3 mm is required which yielded tensile strength of 30.02±2.15 MPa, impact strength 4.20±0.12 J and hardness of 76.80±0.38 BHN.

PurposeThe purpose of this paper is to identify the ideal process parameters to be set for the drilling of hybrid fibre-reinforced polymer (FRP) (kenaf and banana) composite using High-Speed Steel drill bits (5, 10, 15 mm) coated with tungsten carbide by means of statistical reproduction of the delamination factor and machining force using Taguchi–Grey Relational Analysis.Design/methodology/approachThe contemplated process parameters are Feed, Speed and Drill Diameter. The trials were carried out by taking advantage of the L-27 factorial design by Taguchi. Three factors, the three level Taguchi Orthogonal Array design in Grey Relational Analysis was used to carry out the trial study. Video Measuring System was used to identify the damage around the drill region. “Minitab 18” was used to examine the data collected by taking advantage of the various statistical and graphical tools available. Examination of variance is used to legitimize the model in identifying the most notable parameter.FindingsThe optimised set of input parameters were found out successfully which are as follows: Feed Rate: 450 mm/min, Cutting Speed: 3,000 rpm and Drill Diameter of 5 mm. When these values are fed in as input the optimised output is being obtained. From ANOVA analysis, it is apparent that the Speed (contribution of 92.6%) is the most influencing parameter on the delamination factor and machining force of the FRP material.Originality/valueOptimization of process parameters on drilling of natural fibres reinforced in epoxy resin matrices using Taguchi–Grey Relational Analysis has not been previously explored.
