Aerodynamic and Heat Flux Measurements in a Single Stage Fully Cooled Turbine: Part II — Experimental Results

This paper presents measurements and the companion CFD predictions for a fully cooled, high-work single stage HP turbine operating in a short-duration blowdown rig. Part I of this paper presented the experimental approach, and Part II focuses on the results of the measurements and demonstrates how these results compare to predictions made using the Numeca FINE/Turbo CFD package. The measurements are presented in both time-averaged and time-accurate formats. The results include the heat transfer at multiple spans on the vane, blade, and rotor shroud as well as flow path measurements of total temperature and total pressure. Surface pressure measurements are available on the vane at midspan, and on the blade at 50% and 90% spans as well as the rotor shroud. In addition, temperature and pressure measurements obtained inside the coolant cavities of both the vanes and blades are presented. Time-averaged values for the surface pressure on the vane and blade are compared to steady CFD predictions. Additional comparisons will be made between the heat transfer on cooled blades and uncooled blades with identical surface geometry. This, along with measurements of adiabatic wall temperature, will provide a basis for analyzing the effectiveness of the film-cooling scheme at a number of locations.

Phase-resolved surface pressure, and unsteady pressure measurements are reported for the first-stage blade row of the Space Shuttle Main Engine two-stage fuel-side turbine. Measurements were made at 10, 50, and 90 percent span on both the pressure and suction surfaces of the blade. Phase-resolved and unsteady heat-flux measurements are also reported.

This paper presents isoenergetic temperature and steady-state film-cooled heat transfer coefficient measurements on the pressure surface of a modern, highly cambered transonic airfoil. A single passage model simulated the idealized two-dimensional flow path between blades in a modern transonic turbine. This set up offered a simpler construction than a linear cascade but produced an equivalent flow condition. Furthermore, this model allowed the use of steady-state, constant surface heat fluxes. We used wide-band thermochromic liquid crystals (TLCs) viewed through a novel miniature periscope system to perform high-accuracy (±0.2 °C) thermography. The peak Mach number along the pressure surface was 1.5, and maximum turbulence intensity was 30%. We used air and carbon dioxide as injectant to simulate the density ratios characteristic of the film cooling problem. We found significant differences between isoenergetic and recovery temperature distributions with a strongly accelerated mainstream and detached coolant jets. Our heat transfer data showed some general similarities with lower-speed data immediately downstream of injection; however, we also observed significant heat transfer attenuation far downstream at high blowing conditions. Our measurements suggested that the momentum ratio was the most appropriate variable to parameterize the effect of injectant density once jet lift-off occurred. We noted several nonintuitive results in our turbulence effect studies. First, we found that increased mainstream turbulence can be overwhelmed by the local augmentation of coolant injection. Second, we observed complex interactions between turbulence level, coolant density, and blowing rate with an accelerating mainstream.

New techniques for processing transient liquid crystal heat transfer experiment have been developed. The methods are able to measure detailed local heat transfer coefficient and adiabatic wall temperature in a three temperature system from a single transient test using the full intensity history recorded. Transient liquid crystal processing methods invariably assume that lateral conduction is negligible and so the heat conduction process can be considered one-dimensional into the substrate. However, in regions with high temperature variation such as immediately downstream of a film-cooling hole, it is found that lateral conduction can become significant. For this reason, a procedure which allows for conduction in three dimensions was developed by the authors. The paper is the first report of a means of correcting data from the transient heat transfer liquid crystal experiments for the effects of significant lateral conduction. The technique was applied to a film cooling system as an example and a detailed uncertainty analysis performed.

The effect of heat transfer on film cooling has been studied analytically. The proposed model shows that the non-adiabatic film cooling effectiveness will increase with increasing of the heat transfer parameter, Ū / (ρVCp)2, on the convex, the flat and the concave walls over the entire range of film cooling parameter, X/MS. On the convex wall with a blowing rate, M, of 0.51 and a heat transfer parameter of 10−3 at the typical engine conditions, the non-adiabatic effectiveness can be higher than the adiabatic effectiveness by 45% at a film cooling parameter of 103; while the film temperature can be lower than the adiabatic wall by 18°C (32°F) at a dimensionless distance of 500. The model can be extended and applied to the heat transfer analysis for any kind of turbine blade with film cooling.

The flow field in axial gas turbines is driven by strong unsteady interactions between stationary and moving components. While time-averaged measurements can highlight many important flow features, developing a deeper understanding of the complicated flows present in high-speed turbomachinery requires time-accurate measurements that capture this unsteady behavior. Toward this end, time-accurate measurements are presented for a fully cooled transonic high-pressure turbine stage operating at design-corrected conditions. The turbine is run in a short-duration blowdown facility with uniform, radial, and hot streak vane-inlet temperature profiles as well as various amounts of cooling flow. High-frequency response surface pressure and heat-flux instrumentation installed in the rotating blade row, stator vane row, and stationary outer shroud provide detailed measurements of the flow behavior for this stage. Previous papers have reported the time-averaged results from this experiment, but this paper focuses on the strong unsteady phenomena that are observed. Heat-flux measurements from double-sided heat-flux gauges (HFGs) cover three spanwise locations on the blade pressure and suction surfaces. In addition, there are two instrumented blades with the cooling holes blocked to isolate the effect of just blade cooling. The stage can be run with the vane and blade cooling flow either on or off. High-frequency pressure measurements provide a picture of the unsteady aerodynamics on the vane and blade airfoil surfaces, as well as inside the serpentine coolant supply passages of the blade. A time-accurate computational fluid dynamics (CFD) simulation is also run to predict the blade surface pressure and heat-flux, and comparisons between prediction and measurement are given. It is found that unsteady variations in heat-flux and pressure are stronger at low to midspan and weaker at high span, likely due to the impact of secondary flows such as the tip leakage flow. Away from the tip, it is seen that the unsteady fluctuations in pressure and heat-flux are mostly in phase with each other on the suction side, but there is some deviation on the pressure side. The flow field is ultimately shown to be highly three-dimensional, as the movement of high heat transfer regions can be traced in both the chord and spanwise directions. These measurements provide a unique picture of the unsteady flow physics of a rotating turbine, and efforts to better understand and model these time-varying flows have the potential to change the way we think about even the time-averaged flow characteristics.

The effects of the three-dimensional flow field on the heat transfer and the film cooling on the endwall, suction, and pressure surface of an airfoil were studied using a low speed, fully annular, low aspect h/c = 0.5 vane cascade. The predominant effects on the horseshoe vortex, secondary flow, and nozzle wake of increases in the heat transfer and decreases in the film cooling on the suction vane surface and the endwall were clearly demonstrated. In addition, it was demonstrated that secondary flow has little effect on the pressure surface. Pertinent flow visualization of the flow passage was also carried out for better understanding of these complex phenomena. Heat transfer and film cooling on the fully annular vane passage surface are discussed.

Predicting cooling flow migration and its impact on surface heat flux for a turbine operating at design-corrected conditions is a challenging task. While recent data sets have provided a baseline for comparison, they have also raised many questions about comparison methods and the proper implementation of boundary conditions. Simplified experiments are helpful for bridging the gap between the experimental and computational worlds to develop the best procedures for generating predictions and correctly comparing them to experiments. To this end, a flat-plate configuration has been developed that replicates the cooling hole pattern of the pressure side of a high-pressure turbine blade. The heat transfer for this configuration is investigated for a range of flow properties of current interest to the industry using a medium-duration blowdown facility. Heat-flux measurements are obtained using double-sided Kapton heat-flux gauges arrayed in two rows in the axial direction along the centerline of the hole pattern. Gauges are located upstream of the holes, in between rows of holes, and extending far downstream of the last row of holes. New parameters are proposed for analyzing the data including a corrected Stanton number and the length-corrected heat flux reduction parameter. These parameters are used for exploring the influence of Reynolds number and blowing ratio on local heat transfer. In addition, the temperatures of the main flow and the test section walls were varied to determine the effect of cooling on the local adiabatic wall temperature and to enable comparisons using the adiabatic cooling effectiveness.

Abstract Conjugate heat transfer analysis method has been highlighted for predicting heat exchange between fluid domain and solid domain inside high-pressure turbines, which are exposed to very harsh operating conditions. Then it is able to assess the overall cooling effectiveness considering both internal cooling and external film cooling at the cooled turbine design step. In this study, high-pressure turbine nozzles, which have three different film cooling holes arrangements, were numerically simulated with conjugate heat transfer analysis method for predicting overall cooling effectiveness. The film cooling holes distributed over the nozzle pressure surface were optimized by minimizing the peak temperature, temperature deviation. Additional internal cooling components such as pedestals and rectangular rib turbulators were modeled inside the cooling passages for more efficient heat transfer. The real engine conditions were given for boundary conditions to fluid and solid domains for conjugate heat transfer analysis. Hot combustion gas properties such as specific heat at constant pressure and other transport properties were given as functions of temperature. Also, the conductivity of Inconel 718 was also given as a function of temperature to solve the heat equation in the nozzle solid domain. Conjugate heat transfer analysis results showed that optimized designs showed better cooling performance, especially on the pressure surface due to proper staggering and spacing hole-rows compared to the baseline design. The overall cooling performances were offset from the adiabatic film cooling effectiveness. Locally concentrated heat transfer and corresponding high cooling effectiveness region appeared where internal cooling effects were overlapped in the optimized designs. Also, conjugate heat transfer analysis results for the optimized designs showed more uniform contours of the overall cooling effectiveness compared to the baseline design. By varying the coolant mass flow rate, it was observed that pressure surface was more sensitive to the coolant mass flow rate than nozzle leading edge stagnation region and suction surface. The CHT results showed that optimized designs to improve the adiabatic film cooling effectiveness also have better overall cooling effectiveness.

Abstract Full-scale annular experimental evaluation of two different high pressure turbine first stage vane cooling designs was carried out using high frequency surface heat-flux measurements in the Turbine Research Facility at the Air Force Research Laboratory. A baseline film cooling geometry was tested simultaneously with a genetically optimized vane aimed to improve efficiency and part life. Part 1 of this two-part paper describes the experimental instrumentation, test facility, and surface heat flux measurements used to evaluate both cooling schemes. Part 2 of this paper describes the result of companion conjugate heat transfer posttest predictions, and gives numerical background on the design and modelling of both film cooling geometries. Time-resolved surface heat flux data is captured at multiple airfoil span and chord locations for each cooling design. Area based assessment of surface flux data verifies the genetic optimization redistributes excessive cooling away from midspan areas to improve efficiency. Results further reveal key discrepancies between design intent and real hardware behavior. Elevated heat flux above intent in some areas led to investigation of backflow margin and unsteady hot gas ingestion at certain film holes. Analysis shows areas toward the vane inner and outer endwalls of the aft pressure side were more sensitive to reduced aft cavity backflow margin. In addition, temporal analysis shows film cooled heat flux having large high frequency fluctuations that can vary across nearly the full range of film cooling effectiveness at some locations. Velocity and acceleration of these large unsteady heat flux events moving near the endwall of the vane pressure side is reported for the first time. The temporal nature of the unsteady 3-D film cooling features are a large factor in determining average local heat flux levels. This study determined this effect to be particularly important in areas on real hardware along the HPT vane pressure side endwalls towards the trailing edge, where numerical assumptions are often challenged. Better understanding of the physics of the highly unsteady 3D film cooled flow features occurring in real hardware is necessary to accurately predict distress progression in localized areas, prevent unforeseen part failures, and enable improvements to turbine engine efficiency. The results of this two-part paper are relevant to engines in extended service today.
