Optimisation of CO Turndown for an Axially Staged Gas Turbine Combustor

Abstract This paper reports on an optimisation study of the CO turndown behaviour of an axially staged combustor, in the context of industrial gas turbines (GT). The aim of this work is to assess the optimally achievable CO turndown behaviour limit given system and operating characteristics, without considering flow-induced behaviours such as mixing quality and flame spatial characteristics. To that end, chemical reactor network modelling is used to investigate the impact of various system and operating conditions on the exhaust CO emissions of each combustion stage, as well as at the combustor exit. Different combustor residence time combinations are explored to determine their contribution to the exhaust CO emissions. The two-stage combustor modelled in this study consists of a primary (Py) and a secondary (Sy) combustion stage, followed by a discharge nozzle (DN), which distributes the exhaust to the turbines. The Py is modelled using a freely propagating flame (FPF), with the exhaust gas extracted downstream of the flame front at a specific location corresponding to a specified residence time (tr). These exhaust gases are then mixed and combusted with fresh gases in the Sy, modelled by a perfectly stirred reactor (PSR) operating within a set tr. These combined gases then flow into the DN, which is modelled by a plug flow reactor (PFR) that cools the gas to varying combustor exit temperatures within a constrained tr. Together, these form a simplified CRN model of a two-stage, dry-low emissions (DLE) combustion system. Using this CRN model, the impact of the tr distribution between the Py, Sy and DN is explored. A parametric study is conducted to determine how inlet pressure (Pin), inlet temperature (Tin), equivalence ratio (ϕ) and Py-Sy fuel split (FS), individually impact indicative CO turndown behaviour. Their coupling throughout engine load is then investigated using a model combustor, and its effect on CO turndown is explored. Thus, this aims to deduce the fundamental, chemically-driven parameters considered to be most important for identifying the optimal CO turndown of GT combustors. In this work, a parametric study and a model combustor study are presented. The parametric study consists of changing a single parameter at a time, to observe the independent effect of this change and determine its contribution to CO turndown behaviour. The model combustor study uses the same CRN, and varies the parameters simultaneously to mimic their change as an engine moves through its steady-state power curve. The latter study thus elucidates the difference in CO turndown behaviour when all operating conditions are coupled, as they are in practical engines. The results of this study aim to demonstrate the parameters that are key for optimising and improving CO turndown.

The objective of this work is to investigate the flame stabilization mechanism and the impact of the operating conditions on the characteristics of the steady, lean premixed flames. It’s well known that the flame base is very important to the existence of a flame, such as the flame after a V-gutter, which is typically used in ramjet and turbojet or turbofan afterburners and laboratory experiments. We performed two-dimensional simulations of turbulent premixed flames anchored downstream of the heat-conducting V-gutters in a confined passage for kerosene-air combustion. The flame bases are symmetrically located in the shear layers of the recirculation zone immediately after the V-gutter’s trailing edge. The effects of equivalence ratio of inlet mixture, inlet temperature, V-gutter’s thermal conductivity and inlet velocity on the flame base movements are investigated. When the equivalence ratio is raised, the flame base moves upstream slightly and the temperature gradient dT/dx near the flame base increases, so the flame base is strengthened. When the inlet temperature is raised, the flame base moves upstream very slightly, and near the flame base dT/dx increases and dT/dy decreases, so the flame base is strengthened. As the V-gutter’s thermal conductivity increases, the flame base moves downstream, and the temperature gradient dT/dx near the flame base decreases, so the flame base is weakened. When the inlet velocity is raised, the flame base moves upstream, and the convection heat loss with inlet mixture increases, so the flame base is weakened.

This paper investigates the relationship between design parameters and creep life consumption of stationary gas turbines using a physics based life model. A representative thermodynamic performance model is used to simulate engine performance. The output from the performance model is used as an input to the physics based model. The model consists of blade sizing model which sizes the HPT blade using the constant nozzle method, mechanical stress model which performs the stress analysis, thermal model which performs thermal analysis by considering the radial distribution of gas temperature, and creep model which using the Larson-miller parameter to calculate the lowest blade creep life. The effect of different parameters including radial temperature distortion factor (RTDF), material properties, cooling effectiveness and turbine entry temperatures (TET) is investigated. The results show that different design parameter combined with a change in operating conditions can significantly affect the creep life of the HPT blade and the location along the span of the blade where the failure could occur. Using lower RTDF the lowest creep life is located at the lower section of the span, whereas at higher RTDF the lowest creep life is located at the upper side of the span. It also shows that at different cooling effectiveness and TET for both materials the lowest blade creep life is located between the mid and the tip of the span. The physics based model was found to be simple and useful tool to investigate the impact of the above parameters on creep life.

Abstract Data driven technologies are revolutionising the engineering sector by providing new ways of performing day to day tasks through the life cycle of a product as it progresses through manufacture, to build, qualification test, field operation and maintenance. Significant increase in data transfer speeds combined with cost effective data storage, and ever-increasing computational power provide the building blocks that enable companies to adopt data driven technologies such as data analytics, IOT and machine learning. Improved business operational efficiency and more responsive customer support provide the incentives for business investment. Digital twins, that leverages these technologies in their various forms to converge physics and data driven models, are therefore being widely adopted. A high-fidelity multi-physics digital twin, HFDT, that digitally replicates a gas turbine as it is built based on part and build data using advanced component and assembly models is introduced. The HFDT, among other benefits enables data driven assessments to be carried out during manufacture and assembly for each turbine allowing these processes to be optimised and the impact of variability or process change to be readily evaluated. On delivery of the turbine and its associated HFDT to the service support team the HFDT supports the evaluation of in-service performance deteriorations, the impact of field interventions and repair and the changes in operating characteristics resulting from overhaul and turbine upgrade. Thus, creating a cradle to grave physics and data driven twin of the gas turbine asset. In this paper, one branch of HFDT using a power turbine module is firstly presented. This involves simultaneous modelling of gas path and solid using high fidelity CFD and FEA which converts the cold geometry to hot running conditions to assess the impact of various manufacturing and build variabilities. It is shown this process can be executed within reasonable time frames enabling creation of HFDT for each turbine during manufacture and assembly and for this to be transferred to the service team for deployment during field operations. Following this, it is shown how data driven technologies are used in conjunction with the HFDT to improve predictions of engine performance from early build information. The example shown, shows how a higher degree of confidence is achieved through the development of an artificial neural network of the compressor tip gap feature and its effect on overall compressor efficiency.

Abstract Gas turbines (GT) are often forced to operate in harsh environmental conditions. Therefore, the presence of particles in their flow-path is expected. With this regard, deposition is a problem that severely affects gas turbine operation. Components’ lifetime and performance can dramatically vary as a consequence of this phenomenon. Unfortunately, the operating conditions of the machine can vary in a wide range, and they cannot be treated as deterministic. Their stochastic variations greatly affect the forecasting of life and performance of the components. In this work, the main parameters considered affected by the uncertainty are the circumferential hot core location and the turbulence level at the inlet of the domain. A stochastic analysis is used to predict the degradation of a high-pressure-turbine (HPT) nozzle due to particulate ingestion. The GT’s component analyzed as a reference is the HPT nozzle of the Energy-Efficient Engine (E3). The uncertainty quantification technique used is the probabilistic collocation method (PCM). This work shows the impact of the operating conditions uncertainties on the performance and lifetime reduction due to deposition. Sobol indices are used to identify the most important parameter and its contribution to life. The present analysis enables to build confidence intervals on the deposit profile and on the residual creep-life of the vane.

Abstract Based on the development trend of incorporating fuel holes into swirler-vanes and the advantages of wide operating conditions as well as low NOx emissions of LSI, this paper proposes an original lean premixed LSI with a convergent outlet. The influence of key structures on flowfields and fuel/air premixing uniformities of LSI is investigated by the combination of laser diagnostic experiments and numerical simulations. The flowfields of LSI shows that the main recirculation zone is detached from the convergent outlet and its axial dimensions are smaller than that of HSI, which can decrease the residence time of high-temperature gas to reduce NOx emissions. The fuel/air premixing characteristics show that the positions and diameters of fuel holes affect fuel/air premixing by changing the penetration depth of fuel. And when the penetration depth is moderate, it can give full play to the role of swirling air in enhancing premixing of fuel and air. In addition, the increase of the length of the premixing section can improve the uniformity of fuel/ar premixing, but it can also weaken the swirl intensity and increase the residence time of the combustible mixture within the LSI, which can affect flame stability and increase the risk of auto-ignition. Therefore, the design and selection of LSI structural parameters should comprehensively consider the requirements of fuel/air mixing uniformity, flame stability and avoiding the risk of auto-ignition. The results can provide the technical basis for LSI design and application in aero-derivative and land-based gas turbine combustors.

Abstract A new seawater laboratory pilot has been installed in order to evaluate the impact of the seawater quality on the performance of nanofiltration membranes and filters. The test program implemented was designed to produce the data required to optimize the design and operating parameters of a subsea sulfate removal plant, particularly with respect to the technology developed by Total, Saipem and Veolia, co-owners of the development. The equipment qualification plan is approaching completion with the development of subsea barrier-fluidless pumps, all-electric control systems, high-cycling valves operated by electric actuators and subsea water analyzers. This presented pilot laboratory study completes this plan. Nanofiltration membranes are commonly used to remove the sulfates found in seawater before the water is injected into wells. The principal advantages of relocating this equipment from topside to subsea are better reservoir sweep control, a substantial subsea water injection network reduction and savings on space and weight on the topsides deck. The move to subsea offers the opportunity to simplify the process due to improved deep water quality. This was previously demonstrated through a subsea test campaign. This new pilot study provides data both on the performance of a plant operating with different feed water quality and on the success of operating changes to further optimize the plant performance. The pilot has been installed at the Palavas-les-Flots site in France. Raw water collected from the basin was mixed with ultra-filtered water in order to calibrate the feed water quality. The pilot includes a two stage nanofiltration configuration and single stage nanofiltration unit. The two stage configuration was used to produce data for operation across an array of feed water quality and plant operating conditions. The single stage unit was used to produce data on membrane fouling over a long operating duration. Results from these tests and discussion on how this data relates to subsea plant performance shall be presented. This innovative approach enables a wide range of subsea water quality to be simulated and tested against different process configurations of the subsea unit. Indeed, for each industrial subsea application, the raw seawater quality is dependent on both the region and the depth of the seawater inlet. With this experimental data acquisition campaign and understanding of the seawater quality at inlet, the system design can be tailor-made for each future application case.

This chapter describes how for power generators like gas turbines and aero engines, the economic and environmental challenges are increasing day by day for producing electricity more efficiently. The efficiency of power generators can be increased by changing its operating conditions like inlet temperature and procedure. Currently, the inlet temperature to the industrial gas turbine is reaching up to 1400°C. Also, in aero engines, the ring temperature reaches around 1550°C. Therefore, the coatings used in aero engine applications undergo short duration thermal cycles at very high temperature. The mean metal temperatures reach around 950°C and can increase up to 1100°C. But in industrial gas turbines, it varies from 800 to 950°C. Operating temperature of industrial gas turbines slowly reaches to maximum and ideally remains constant for thousands of hours, unlike aero engines.

During the last decades a large effort has been made to continuously improve turbomachine efficiency. Besides the optimization of the primary flow path, also the secondary flow losses have been reduced considerably, due to the use of more efficient seals. Brush seals, as a compliant contacting filament seal, have become an attractive alternative to conventional labyrinth seals in the field of aircraft engines as well as in stationary gas and steam turbines. The aim of today’s research related to brush seals is to understand the characteristics and their connections, in order to be able to make performance predictions, and to ensure the reliability over a defined operating period. It is known that inevitable frictional contacts lead to an abrasive wear on the rotor side as well as on the bristle side. The wear situation is essentially influenced by the resulting contact force at the seal-to-rotor interface during the operating time. This contact force depends on the seal’s blow down capability, which is mainly determined by the geometrical design of the bristle pack, e.g. the axial inclination of the investigated seal design, in combination with the design and material of the surrounding parts, as well as the thermal boundary conditions. For realistic investigations with representative circumferential velocities the TU Braunschweig operates a specially developed steam test rig which enables live steam investigations under varying operating conditions up to 50 bar and 450 °C. Wear measurements and the determination of seal performance characteristics, such as blow down and bristle stiffness, were enabled by an additional test facility using pressurized cold air up to 8 bar as working fluid. This paper presents the chronological wear development on both rotor and seal side, in a steam test lasting 25 days respectively 11 days. Interruptions after stationary and transient intervals were made in order to investigate the wear situation. Two different seal arrangements, a single tandem seal and a two-stage single seal arrangement, using different seal elements were considered. The results clearly show a continuous wear development and that the abrasive wear of the brush seal and rotor is mainly due to the transient test operation, particularly by enforced contacts during shaft excursions. Despite the increasing wear to the brushes, all seals have shown a functioning radial-adaptive behavior over the whole test duration with a sustained seal performance. Thereby, it could be shown that the two-stage arrangement displays a load shift during transients, leading to a balanced loading and unloading status for the two single brush seals. From load sharing and in comparison with the wear data of the tandem seal arrangement, it can be derived that the two-stage seal is less prone to wear. However, the tandem seal arrangement, bearing the higher pressure difference within one configuration, shows a superior sealing performance under constant load, i.e. under stationary conditions.
