Crack Growth Prediction and Leakage Potential of Steam Generator Tubes Subjected to Flow Induced Vibrations

Nuclear steam generators are critical components of nuclear power plants. Flow-Induced Vibrations (FIV) are a major threat to the operation of nuclear steam generators. The two main manifestations of FIV in heat exchangers are turbulence and fluidelastic instability, which would add mechanical energy to the system resulting in great levels of vibrations. The consequences on the operation of steam generators are premature wear of the tubes, as well as development of cracks that may leak radioactive heavy water. This paper investigates the effect of tube support clearance on crack propagation. A crack growth model is used to simulate the growth of Surface Flaws and Through-Wall Cracks of various initial sizes due to a wide range of support clearances. Leakage rates are predicted using a two-phase flow leakage model. Non-linear finite element analysis is used to simulate a full U-bend subjected to fluidelastic and turbulence forces. Monte Carlo Simulations are then used to conduct a probabilistic assessment of steam generator life due to crack development.

Coal-fired supercritical power plants have steam generator liquid/vapor separator systems used during transition to/from “drum” mode and “once-through” mode, which undergo flow transients, involving control systems and valve openings, during startup and shutdown. These transients result in fluid acceleration which can produce significant reaction loads on piping systems (20 kips or higher). The evaluation of these loads is used to design piping supports and to assess possible control system and valving modifications. The computation of these transient loadings is challenging because the conditions in steam generator separator systems range from supercritical to subcritical, two phase, cold water or steam conditions occurring over a wide range of pressures and valve operating characteristics. A transient analysis of a typical separator-condensate line is performed using computer codes RELAP5/MOD3.2 and R5FORCE for the hydrodynamic forcetime history. A range of hydraulic loads associated with a range of operating conditions is provided in this paper using different boundary conditions for separator tank pressure, initial temperature of water in pipe lines, and control valve opening/closing times. These sensitivity runs show the benefit of plant control system changes to prevent the control valves opening above 1400 psia, increasing the control valve opening time to over one second, and the effects of keeping the separator-condensate line hot.

Having previously verified the quasi-steady model under two-phase flow laboratory conditions, the present work investigates the feasibility of practical application of the model to a prototypical steam generator (SG) tube subjected to a nonuniform two-phase flow. The SG tube vibration response and normal work-rate induced by tube-support interaction are computed for a range of flow conditions. Similar computations are performed using the Connors model as a reference case. In the quasi-steady model, the fluid forces are expressed in terms of the quasi-static drag and lift force coefficients and their derivatives. These forces have been measured in two-phase flow over a wide range of void fractions making it possible to model the effect of void fraction variation along the tube span. A full steam generator tube subjected to a nonuniform two-phase flow was considered in the simulations. The nonuniform flow distribution corresponds to that along a prototypical steam-generator tube based on thermal-hydraulic computations. Computation results show significant and important differences between the Connors model and the two-phase flow based quasi-steady model. While both models predict the occurrence of fluidelastic instability, the predicted pre-instability and post instability behavior is very different in the two models. The Connors model underestimates the flow-induced negative damping in the pre-instability regime and vastly overestimates it in the post instability velocity range. As a result the Connors model is found to underestimate the work-rate used in the fretting wear assessment at normal operating velocities, rendering the model potentially nonconservative under these practically important conditions. Above the critical velocity, this model largely overestimates the work-rate. The quasi-steady model on the other hand predicts a more moderately increasing work-rate with the flow velocity. The work-rates predicted by the model are found to be within the range of experimental results, giving further confidence to the predictive ability of the model. Finally, the two-phase flow based quasi-steady model shows that fluidelastic forces may reduce the effective tube damping in the pre-instability regime, leading to higher than expected work-rates at prototypical operating velocities.

In some coal-fired power plants, pipeline elements have worked for over 200 000 hours and increased number of failures is observed. The paper discuses thermal wear processes that take place in those elements and lead to rupture. Mathematical model based on creep test data, and describing creep processes for analyzed material, has been developed. Model has been verified for pipeline operating temperature, lower than tests temperature, basing on Larson-Miller relation. Prepared model has been used for thermal-strength calculations based on a finite element method. Processes taking place inside of element and leading to its failure has been described. Than, basing on prepared mathematical creep model and FE model introduced to Ansys program further researches are made. Analysis of dimensions and shape of pipe junction and its influence on operational element lifetime is presented. In the end multi variable dependence of temperature, steam pressure and element geometry is shown, allowing optimization of process parameters in function of required operational time or maximization of steam parameters. The article presents wide range of methods. The creep test data were recalculated for operational temperature using Larson-Miller parameter. The creep strain were modelled, used equations and their parameters are presented. Analysis of errors were conducted. Geometry of failing pipe junction was introduced to the Ansys program and the finite element analysis of creep process were conducted.

In recent years the combined cycle has become a very attractive power plant arrangement because of its high cycle efficiency, short order-to-on-line time and flexibility in the sizing when compared to conventional steam power plants. However, optimization of the cycle and selection of combined cycle equipment has become more complex because the three major components, Gas Turbine, Heat Recovery Steam Generator and Steam Turbine, are often designed and built by different manufacturers. Heat Recovery Steam Generators are classified into two major categories — 1) Natural Circulation and 2) Forced Circulation. Both circulation designs have certain advantages, disadvantages and limitations. This paper analyzes various factors including; availability, start-up, gas turbine exhaust conditions, reliability, space requirements, etc., which are affected by the type of circulation and which in turn affect the design, price and performance of the Heat Recovery Steam Generator. Modern trends around the world are discussed and conclusions are drawn as to the best type of circulation for a Heat Recovery Steam Generator for combined cycle application.

When a sudden rupture occurs in high energy lines such as MSL (Main Steam Line) and safety injection line of nuclear power plants, ejection of inner fluid with high temperature and pressure causes blast wave, and may lead to secondary damage of adjacent major components and/or structures. The objective of this study is to assess integrity of containment wall and steam generator due to the blast wave under a postulated high energy line break condition at the MSL piping. In this context, a preliminary analysis was conducted to examine the blast wave simulation using coupled Eulerian-Lagrangian technique. Subsequently, a finite element analysis was carried out to assess integrity of the structures. As typical results, strain and stress values were calculated at the containment wall and steam generator, which did not exceed their failure criteria.

Steam Generator is one of the most critical components in nuclear power plants. It has of overriding importance from point of view of safe and reliable operation of the whole plant. Variety of degradation mechanisms affecting SG tube bundle may cause different types of material damage. In Paks NPP eddy current in-service inspection have been performed since 1988. In the year 1997 higher number of defected tubes were found in case of Unit#2, compared to results of the previous years. A medium term SG inspection program had been performed in the time period between 1998–2004. Based on the results of eddy current inspections high number of heat exchanger tubes had been plugged. Chemical cleanings of all steam generators were performed aiming to reduce the magnetite, copper deposits and corrosion agents acting on the surface of the tubes. Replacement of the main condensers had been performed to stop the uncontrolled water income caused by the relatively frequent leakages of the condenser tubes. Several tube samples had been cut from the first row of the tube bundles of different steam generators to study the effectiveness of the cleaning process and to determine the composition of deposits on the tube outside surface. Also several tubes with eddy current indications had been pulled out from the steam generators to determine the acting degradation mechanism. Examination of removed tubes can provide opportunity to check the reliability of eddy current inspection using bobbin coil. Also there were tubes pulled out form SG with existing cracks. From the year 2005 new inspection program had been started. As the first results of the new inspection program shows, there is only a few new indications had been found and there is no measurable crack propagation in case of existing indications. During the recent years feed-water collectors were replaced in case of all units of the power plant, because of material damage (erosion corrosion). The paper summarizes the results of eddy current in-service inspection of heat exchanger tubes, results of examinations of removed tubes and also deals with results of visual examination of the feed-water distributor system.

Flow-induced corrosion is one of the most prevalent tube damage mechanisms in steam generators of power plants. In this study, tube failure of a steam generator in Fars Combined Cycle Power Plant is evaluated. In addition to analysis of the measured tube thicknesses and the failure statistics data, computational fluid dynamic (CFD) methods are used to simulate flow distribution inside and outside of the tubes in one header of the low pressure circuit of the plant steam generator. The results show that regarding the created two-phase flow pattern inside the tubes, the droplet impingement erosion is the main source of tube failures in the bending areas where the extrados surface of the tubes are partially prone to the droplets. The results are useful for modifying the design of the steam generator from different viewpoints such as, optimal design for appropriate configuration of downcomer, header and footer and tube bending. Also, selecting suitable material for the steam generator tubes and implementation of protective coating in risky areas would benefit from the present results.

The purpose of this article is to develop high-quality combined automatic control systems (ACS) for the water level in the drum of steam boilers of thermal power plants (TPPs), which can significantly improve the quality of regulation and increase the efficiency of TPPs in a wide range of load changes. To improve the quality of water level control in the drum of steam generators of nuclear power plants with a pressurized water-cooled power reactor (PWPR), it is proposed to use a combined automatic control system based on a control loop with a correcting PI-controller tuned to a symmetrical optimum, with smoothing the reference signal and device compensation of the most dangerous internal and external measurable disturbances. A technique has been developed for assessing the impact of changes in the quality characteristics of transients of combined self-propelled guns by the water level in the drum of steam boilers and steam generators on the safety, reliability, durability, and efficiency of thermal power equipment of thermal power plants. Comparison was made of direct indicators of the quality of three ACS (typical and three-pulse, digital system with an observer state, and the proposed combined ACS). The simulation results of transients of the proposed and typical three-pulse self-propelled guns confirmed the advantages of the first. ABSTRAK: Artikel ini bertujuan bagi membina sistem kombinasi automatik (ACS) berkualiti tinggi bagi aras air dalam drum dandang stim tenaga terma logi kuasa (TPP). Ini dapat meningkatkan mutu peraturan dan meningkatkan kecekapan TPP secara signifikan dengan pelbagai perubahan beban. Bagi meningkatkan kualiti kawalan aras air dalam drum penjana wap loji kuasa tenaga nuklear dengan reaktor berpendingin air bertekanan (PWPR). Gabungan sistem kawalan automatik berdasarkan gelung kawalan dengan pembetulan PI telah dicadangkan dan diselaraskan simetri secara optimum, dengan melancarkan isyarat rujukan dan pembetulan peranti dari gangguan yang boleh diukur dari dalam dan luar. Satu teknik telah dibina bagi menilai kesan perubahan ciri kualiti transien gabungan berjentera pada aras air di tong dandang stim dan drum penjana wap pada keselamatan, kebolehpercayaan, ketahanan dan kecekapan peralatan tenaga terma loji janakuasa. Perbandingan dibuat pada kualiti tiga ACS (sistem digital khas dan tiga signal dengan keadaan pemerhati dan gabungan ACS yang dicadangkan). Hasil sistem simulasi transien yang dicadangkan dan tiga signal biasa berjentera mengesahkan kelebihan pada yang pertama.

The issue of reducing steam humidity at the output of steam generator is relevant. The value of humidity directly affects the safety and efficiency of power plants. The optimization of steam generator design will enable to enhance its separation properties and reduce steam humidity. Creating a numerical model of wet steam separation process in a full-scale steam generator and its verification will allow proceeding to optimize the steam generator design and evaluate the model effectiveness. This article presents a preliminary study of the wet steam separation process in the steam space of PGV-1000M steam generator. To study the wet steam separation process in the steam space of PGV-1000M steam generator, a numerical model was developed in the ANSYS Fluent finite element analysis system. The following assumptions were made: the surface of the evaporation mirror is flat, drops have a spherical shape, they do not affect the movement of steam, they do not interact with each other, and there is no decay of the droplets. A three-dimensional model of the steam space of PGV-1000M steam generator which allows considering the processes of wet steam separation has been obtained. The analysis of the results has shown that the nature of the processes occurring in the model corresponds to theoretical calculations and operational data. The developed model has been verified and can be used to optimize the steam generator design. Further numerical studies of the developed model will enable to determine the most optimal design of the steam generator which provides the highest efficiency of steam separation. Moreover, it is possible and promising to study the effect of the evaporation mirror surface on the steam humidity in the steam generator. Decreasing the steam humidity at the steam generator output at existing and projected power plants will provide significant savings in funds spent on repairing the steam turbine blade apparatus, and will lead to an increase in the thermal efficiency of the plant.

The operation of steam generators and thermal power plants is commonly evaluated on a basis of energy analysis. However, the real useful energy loss cannot be completely justified only by the First law of thermodynamics, since it does not differentiate between the quality and amount of energy. The present work aims to give a contribution towards identification of the sources and magnitude of thermodynamic inefficiencies in utility steam generators. The work deals with a parallel analysis of the energy and exergy balances of a coal-fired steam generator that belongs to a 315 MWe power generation unit. The steam generator is de-signed for operation on low grade coal - lignite with net calorific value 6280 to 9211 kJ/kg, in a cycle at 545?C/177.4 bar, with feed water temperature 251?C, combustion air preheated to 272?C and outlet flue gas temperature 160?C. Since the largest exergy dissipation in the thermal power plant cycle occurs in the steam generator, energy, and exergy balances of the furnace and heat exchanging surfaces are established in order to identify the main sources of inefficiency. On a basis of the analysis, optimization of the combustion and heat transfer processes can be achieved through a set of measures, including retrofitting option of lignite pre-drying with flue gas and air preheating with dryer exhaust gases.
