Suitable MnS inclusions in gear steel can significantly improve the steel machinability and reduce the manufacturing costs. Two gear steel samples with different sulphur contents were prepared via aluminium deoxidation followed by calcium treatment. The shape, size, composition and percentage distribution of the inclusions present in the steel samples were analyzed using an electron probe micro-analysis (EPMA) technique. The average diameter of MnS precipitated on an oxide inclusion is less than 5 µm. It was found that the steel with high sulphur content contains a greater number of elongated MnS precipitates than low sulphur steel. Moreover, there are more oxide inclusions such as calcium-aluminates and spinels with a small amount of solid solution of (Ca,Mn)S in low content sulphur steel after calcium treatment, which indicates the modification of solid alumina inclusions into liquid aluminates. The typical inclusions generated in high sulphur steel are sulphide encapsulating oxide inclusions and some core oxides were observed as spinel. The formation mechanisms of complex inclusions with different sulphur and calcium contents are discussed. The results are in good agreement with thermodynamic calculations.

We present a computational study and framework that allows us to study and understand the crack nucleation process from forging flaws. Forging flaws may be present in large steel rotor components commonly used for rotating power generation equipment including gas turbines, electrical generators, and steam turbines. The service life of these components is often limited by crack nucleation and subsequent growth from such forging flaws, which frequently exhibit themselves as non-metallic oxide inclusions. The fatigue crack growth process can be described by established engineering fracture mechanics methods. However, the initial crack nucleation process from a forging flaw is challenging for traditional engineering methods to quantify as it depends on the details of the flaw, including flaw morphology. We adopt the peridynamics method to describe and study this crack nucleation process. For a specific industrial gas turbine rotor steel, we present how we integrate and fit commonly known base material property data such as elastic properties, yield strength, and S-N curves, as well as fatigue crack growth data into a peridynamic model. The obtained model is then utilized in a series of high-performance two-dimensional peridynamic simulations to study the crack nucleation process from forging flaws for ambient and elevated temperatures in a rectangular simulation cell specimen. The simulations reveal an initial local nucleation at multiple small oxide inclusions followed by micro-crack propagation, arrest, coalescence, and eventual emergence of a dominant micro-crack that governs the crack nucleation process. The dependence on temperature and density of oxide inclusions of both the details of the microscopic processes and cycles to crack nucleation is also observed. The results are compared with fatigue experiments performed with specimens containing forging flaws of the same rotor steel.

In this study, a complete and comprehensive analysis of non-metallic inclusions (NMI) in an Fe-10%Ni alloy was done by using two modern analytical methods that complement each other: Electrolytic Extraction (EE) of inclusions from metal samples followed by investigations by using Scanning Electron Microscopy (SEM) and Fractional Gas Analysis (FGA). The composition, morphology, size and number of different NMIs and clusters were investigated in metal samples taken after deoxidation by additions of Ti, Ti/Zr and Ti/Mg. The obtained results were discussed with respect to formation, modification and removal of NMIs and clusters depending on the type of deoxidations and the holding time. It was found that the peaks of oxygen reduced from different oxide inclusions obtained by the FGA measurements corresponded well to the main types of inclusions and clusters observed by using the EE + SEM method. More specifically, the total O content in oxide inclusions (ONMI) increases by 10% after a Zr addition and then decreases linearly by 40% during 5 min of holding due to flotation of NMIs and clusters. However, after a Mg addition in the melt deoxidized by Ti, the ONMI content decreases drastically by 63% during 5 min of holding, due to a fast floatation of NMIs caused by bubbles of vaporized Mg.

Texture characteristics of compressed 1235 Al-alloy treated by different purification methods are studied by electron backscattered diffraction. The effects of oxide inclusions on texture components of material are studied as well. The main textures in hot-compressed 1235 Al-alloy are Cube texture, R texture, Gross texture, Brass texture, and Rotated cube texture. The lower the content of oxide inclusions in the material, the smaller the total relative ratio of textures. The total relative ratio of textures goes to the smallest by 1.8 % in high-efficient purified 1235 Al-alloy by oxide inclusion content of 0.051 %. The purification results have obvious effects on types and percentage of texture in the deformed alloy. With the decreasing content of oxide inclusion, the ratio of deformation texture decreases and recrystallization texture increases. Brass texture is gradually replaced by Goss texture in the deformation textures. R texture is the main texture in recrystallization textures. Therefore, reducing the content of oxide inclusions is effective for improving the hot deformation properties of 1235 Al-alloy.
