More than 50 billion disposable paper cups used for cold and hot beverages are sold within the United States each year. Most of the cups are coated with a thin layer of plastic — low density polyethylene (LDPE) — to prevent leaking and staining. While the paper in these cups is both recyclable and compostable, the LDPE coating is neither. In recycling a paper cup, the paper is separated from the plastic lining. The paper is sent to be recycled and the plastic lining is typically sent to landfill. In an industrial composting environment, the paper and lining can be composted together if the lining is made from compostable materials. Coating paper cups with a compostable performance material uniquely allows for used cups to be processed by either recycling or composting, thus creating multiple pathways for these products to flow through a circular economy. A segment of the paper converting industry frequently uses an extrusion grade of polylactic acid (PLA) for zero-waste venues and for municipalities with ordinances for local composting and food service items. The results among these early adopters reveal process inefficiencies that elevate manufacturing costs while increasing scrap and generally lowering output when using PLA for extrusion coating. NatureWorks and Sung An Machinery (SAM) North America researched the extrusion coating process utilizing the incumbent polymer (LDPE) and PLA. The trademarked Ingeo 1102 is a new, compostable, and bio-based PLA grade that is specifically designed for the extrusion coating process. The research team identified the optimum process parameters for new, dedicated PLA extrusion coating lines. The team also identified changes to existing LDPE extrusion lines that processors can make today to improve output. The key finding is that LDPE and PLA are significantly different polymers and that processing them on the same equipment without modification of systems and/or setpoints can be the root cause of inefficiencies. These polymers each have unique processing requirements with inverse responses. Fine tuning existing systems may improve over-all output for the biopolymer without capital investment, and this study showed an increase in line speed of 130% by making these adjustments. However, the researchers found that highest productivity can be achieved by specifying new systems for PLA. A line speed increase to more than 180% and a reduction in coat weight to 8.6 µm (10.6 g/m2 or 6.5 lb/3000 ft2) was achieved in this study. These results show that Ingeo 1102 could be used as a paper coating beyond cups.

Abstract After a brief overview of the ‘moving contact-line problem’ as it emerged and evolved as a research topic, a ‘litmus test’ allowing one to assess adequacy of the mathematical models proposed as solutions to the problem is described. Its essence is in comparing the contact angle, an element inherent in every model, with what follows from a qualitative analysis of some simple flows. It is shown that, contrary to a widely held view, the dynamic contact angle is not a function of the contact-line speed as for different spontaneous spreading flows one has different paths in the contact angle-versus-speed plane. In particular, the dynamic contact angle can decrease as the contact-line speed increases. This completely undermines the search for the ‘right’ velocity-dependence of the dynamic contact angle, actual or apparent, as a direction of research. With a reference to an earlier publication, it is shown that, to date, the only mathematical model passing the ‘litmus test’ is the model of dynamic wetting as an interface formation process. The model, which was originated back in 1993, inscribes dynamic wetting into the general physical context as a particular case in a wide class of flows, which also includes coalescence, capillary breakup, free-surface cusping and some other flows, all sharing the same underlying physics. New challenges in the field of dynamic wetting are discussed.

The effect of cast film extrusion processing conditions, such as the chill-roll temperature, temperature of the melt, and line speed, on the structure of different isotactic polypropylene homo- and random copolymers has been investigated by means of Small- and Wide-Angle X-ray Scattering (SAXS and WAXS) and correlated to stiffness and haze. Stiffness and transparency have been found to be strongly dependent on the temperature of the chill-roll. Interestingly, line speed has been found to affect the total crystallinity when the chill-roll temperature is increased, while an overall minor effect of the melt temperature was found for all cast films. The polymer characteristics, defined by the catalyst nature and comonomer content, affect the final material performance, with the single-site catalyzed grades performing better in both mechanics and optics. Haze levels were found to correlate with the mesophase content rather than to α-crystallinity and to be dependent on the domain size for all grades. The remarkably low haze levels reached by the single-site grade with higher isotacticity can arise from high nucleation rate and orientational effects, which ultimately yield smaller and smoother scattering domains.

In this work, we apply a computational diffusion model based on Fick’s laws to study the generation and transport of methane (CH 4 ) during the production of a cross-linked polyethylene (XLPE) insulated cable. The model takes into account the heating process in a curing tube where most of the cross-linking reaction occurs and the subsequent two-stage cooling process, with water and air as the cooling media. For the calculation of CH 4 generation, the model considers the effect of temperature on the cross-linking reaction selectivity. The cross-linking reaction selectivity is a measure of the preference of cumyloxy to proceed either with a hydrogen abstraction reaction, which produces cumyl alcohol, or with a β -scission reaction, which produces acetophenone and CH 4 . The simulation results show that, during cable production, a significant amount of CH 4 is generated in the XLPE layer, which diffuses out of the cable and into the conductor part of the cable. Therefore, the diffusion pattern becomes a non-uniform radial distribution of CH 4 at the cable take-up point, which corresponds well with existing experimental data. Using the model, we perform a series of parametric studies to determine the effect of the cable production conditions, such as the curing temperature, line speed, and cooling water flow rate, on CH 4 generation and transport during cable production. The results show that the curing temperature has the largest impact on the amount of CH 4 generated and its distribution within the cable. We found that under similar curing and cooling conditions, varying the line speed induces a notable effect on the CH 4 transport within the cable, while the cooling water flow rate had no significant impact.
